In order to prevent the defects, the optimum design of the production part, strip process layout, die design, die making and try out etc. are necessary the analysis of effective factors. For example, theory and practice of metal shearing process and it's phenomena, die structure, machine tool working for die making, die materials and it's heat treatment, metal working in field, their know how etc. are included in those factors. In this study, we analyzed whole of data base, theoretical back ground of metal working process, and then performed the progressive die tryout with the screw press. Part2 of this study reveals with ultra precision progressive die design, its making and tryout.
In micro hole punching process, it is very difficult to align punch with die hole. Misalignment can cause a falling-on in hole quality and breakage of punch and die. Micro punching using soft die plate without a die hole has a big advantage because it is not necessary to align punch with die hole and to consider die clearance. Soft die plates are made by polymers or hard rubbers which are softer than metals. In this study, several micro punching experiments are conducted. Micro punching test with some materials shows that micro hole punching is feasible with some soft die plates. Through the section shape obtained by mounting and polishing, the punched hole quality is measured and the shapes of burr and dome we studied.
In this study, the die design and die series on the surface residual stress of cold drawn eutectoid steel wire have been investigated. Test pieces were fabricated using die series with different mean and final reduction ratios. Surface residual stresses in the axial direction were measured by X-ray diffraction, Bruker's 2-dimensional GADDS system. The results were compared with stress profiles that were calculated by 3D and 2D finite element simulations, ABAQUS 6.4 program in finite element analysis(FEA). By means of the FEA method, optimal die shape considering delta-parameter were induced and applied in order to determine die sequence designs. Balance of the drawing stresses was also introduced to optimize die sequence.
A finite element analysis has been performed to investigate the effect of die clearance on shear planes in the fine blanking of a part of automobile safety belt. For the analysis, S45C is selected as an material, which is used in manufacturing the part of automobile safety belt, and Cockcroft-Latham fracture criterion is applied. Effect of die Clearance on die-roll width, die-roll depth, burnish zone, and fracture zone has been investigated in the finite element analysis by a rigid-plastic FEM code, DEFORM-2D. From the analysis, it has been found that die-roll depth and depth of the shear plane increase with increasing die clearance. And the burnish zone decreases with increasing die clearance, but the variation of fracture zone is opposite to that of burnish zone because the increase in die clearance requires less fracture energy. Theoretical predictions are compared with experimental results. There is a good agreement between theory and experiment.

When a semiconductor package is assembled, various materials such as die attach adhesive, lead frame, EMC (Epoxy Molding Compound), and gold wire are used. For better preconditioning performance, the combination between the packaging materials by studying the compatibility of their properties as well as superior packaging material selection is important. But it is not an easy task to find proper packaging material sets, since a variety of factors like package design, substrate design, substrate size, substrate treatment, die size, die thickness, die passivation, and customer requirements should be considered. This research applies case-based reasoning(CBR) technique to solve this problem, utilizing prior cases that have been experienced. Our particular interests lie in building decision support model to aid the selection of proper die attach adhesive. The preliminary results show that this approach is promising.
The major purpose of the present study is to evaluate the performance of various galvanized (GI) or galvannealed (GA) mild steels and AHSS in stamping applications. Finite Element Analysis (FEA) of selected stamping operations was conducted to estimate the critical pressure boundary conditions that exist in practice. Using this information, laboratory tribotests, e.g. Twist Compression (TCT), Deep Drawing (DDT) and Strip Drawing (SDT) Tests, were developed to evaluate the performance of selected lubricants and die materials/coatings in forming galvanized steels of interest. The sheet materials investigated included mild steels and AHSS (e.g. DP600 GI/GA, DP780 GI/GA, TRIP780 GA and DP980 GI/GA). Experimental results showed that galvanized material resulted in more galling, while galvannealed material showed more powdering and flaking. The surface roughness and chemical composition of galvanized sheet materials affected the severity of galling under the same testing conditions, i.e. lubricants and die materials/coatings. The results of this study helped to determine the critical interface pressure that initiates lubricant failure and galling in stamping selected galvanized sheet materials. Thus, to prevent or postpone the critical interface conditions, the results of this study can be used to select the optimum combination of galvanized sheet, die material, die coating and lubricant for forming structural automotive components.
The aim of this study is to investigate the effect of process conditions on the microstructual changes and mechanical properties of large 7175 aluminum die forgings. The cast billets of 370 and 720 mm in diameter were homogenized and die forged after direct chill casting. The size and volume fraction of second phase particles in 720 mm billet were larger than those of 370 mm billet. The interdendritic sites containing the second phase particles was considered to be a crack initiation region in the process of cold upsetting. The tensile and yield strength of die forged specimens of 720 mm billet in the direction of Land L T were higher than those of 370 mm billet. However, the tensile strength of these specimens were 5 to 10% lower than that of American military specification. The plane strain fracture toughness of die forged specimens of 370 mm cast billet showed almost the same level of 720 mm billet, which was die forged after free forging.
Three-dimensional flow analysis was performed by using the control volume finite-element method for design of a profile extrusion die. Because polymer melt behavior is complicated and cross-sectional shape of the profile extrusion die is changing continuously, the fluid flow within the die must be analyzed three-dimensionally. A commercially available polypropylene is used for theoretical and experimental investigations. Material properties are assumed to be constant except for the viscosity. The 5-constant modified Cross model is used for the numerical analysis. A test problem is examined in order to verify the accuracy of the numerical method. Simulations are performed for conditions of three different screw speeds and three different die temperatures. Predicted pressure distribution is compared with the experimental measurements and the results of the previous two-dimensional study. The computational results obtained by using three dimensional CVFEM agree with the experimental measurements and are more accurate than those obtained by using the two-dimensional cross-sectional method. The velocity profiles and the temperature distributions within several cross-sections of the die are given as contour plots.
Flow analysis of profile extrusion is essential for design and production of a profile extrusion die. Velocity, pressure, and temperature distribution in an extrusion die are predicted and compared with the experimental results. A two dimensional numerical method is proposed for three dimensional analysis of the flow field within the profile extrusion die by applying a modified cross-sectional numerical method. Since the cross-sectional shape of the die is varied gradually, it is assumed that the pressure is constant within a cross-sectional plane that is perpendicular to the flow direction. With this assumption, the velocity component in the cross-sectional direction is neglected. The exact cross-sectional shape at any position is calculated based on the geometry of standard cross-sections. The momentum and energy equations are solved with proper boundary conditions at a cross-section and then the same calculation is carried out for the next cross-section using the current calculated values. An L-shaped profile extrusion die is produced and employed for experimental investigation using a commercially available polypropylene. Numerical prediction for the varying cross-sectional shape provides better results than the previous studies and is in good agreement with the experimental results.
The welding pressure in extru bending process is affected by the shape of welding chamber of porthole die. It is very important to increase the welding pressure when the tube should be extruded particulary from four billets of the materials. The high circumferential stress of the tube can make the welding pressure increase during the extru-bending. In order to increase the circumferential stress, it is necessary to make the billets pass through the narrow gap between the conical die and the conical plug. This paper describes the welding pressure by the experiments and the analysis with the two types of the chamber. One of them is the chamber between the flat die and straight mandrel, and the other one is the chamber between the conical die and conical plug. The results of the experiments and the analysis shows that the conical chamber makes the welding pressure increase by the effect of the reducing diameter of tube and the welding pressure by the conical dic and plug is stronger than the welding pressure by the flat die and straight mandrel.
