The major purpose of the present study is to evaluate the performance of various galvanized (GI) or galvannealed (GA) mild steels and AHSS in stamping applications. Finite Element Analysis (FEA) of selected stamping operations was conducted to estimate the critical pressure boundary conditions that exist in practice. Using this information, laboratory tribotests, e.g. Twist Compression (TCT), Deep Drawing (DDT) and Strip Drawing (SDT) Tests, were developed to evaluate the performance of selected lubricants and die materials/coatings in forming galvanized steels of interest. The sheet materials investigated included mild steels and AHSS (e.g. DP600 GI/GA, DP780 GI/GA, TRIP780 GA and DP980 GI/GA). Experimental results showed that galvanized material resulted in more galling, while galvannealed material showed more powdering and flaking. The surface roughness and chemical composition of galvanized sheet materials affected the severity of galling under the same testing conditions, i.e. lubricants and die materials/coatings. The results of this study helped to determine the critical interface pressure that initiates lubricant failure and galling in stamping selected galvanized sheet materials. Thus, to prevent or postpone the critical interface conditions, the results of this study can be used to select the optimum combination of galvanized sheet, die material, die coating and lubricant for forming structural automotive components.

This paper describes the machining characteristics of the sintered carbide and die steel(STD-11) by electric discharge drilling with various tubular electrodes. Electrical discharge machining(EDM) removes material from the workpiece by a series of electrical sparks that cause localized temperatures high enough to melt or vapourize the vicinity of the charge. In the experiment. four types of electrode which have different diameter are used with the application of continuous direct current and axial electrode feed. The controlled factors include the dimension of the electrode. In drilling by EDM, the dielectric flushed down the interior of the rotating tube electrode, in order to order to facilitate the removal of machining debris the hole. The expansion increase with increasing the thickness of material and the diameter of electrode and the expansion of sintered carbide is 1.75 times large then that of die steel. The taper of machined hole decrease with increasing the thickness of material. The crater sixe of die steel is larger then thet of sintered carbide and the surface roughness of sintered carbide is 1.58 tims larger then that of die steel.

This study reveals the sheet metal working with multi-forming type ultra precision process. They require analysis of many kinds of important factors, i.e. theory and practice of metal press working and its phenomena, die structure, machining condition for die making, die material, heat treatment of die components, know-how and so on. In this study, we designed and constructed a multi-forming ultra precision progressive die as a bending and drawing working of multi-stage and performed through the try out for thin sheet metal. Forged gears have the obvious advantages with the greater utilisation of raw material and high productivity over the machined gears. The forged bevel gear has been used in differential gear for automotive with a high reliance. On the other hand, the studies have been continued to improve the accuracy and expand the applying areas. In this paper, a whole manufacturing process for forged gear from die design and cold forging to heat-treatment was introduced. The stress and elastic deformation for forging die have been analysed by the 3D-FEM-package. The real elastic deformation of die was measured by the strain-gages. The elastic deformation of die was reached to 1mm, in terms of the present study. The analysed quantitative dimension of die was taken into consideration into the CAD/CAM data for forging die.

This paper reports on the finite elements analysis for die compaction process of cemented carbide tool parts. Experimental data were obtained under die compaction and triaxial compression with various loading conditions. The elastoplastic constitutive equations based on the yield function of Shima and Oyane were implemented into an explicit finite element program (ABAQUS/Explicit) and implicit finite element program (PMsolver/Compaction-3D) to simulate compaction response of cemented carbide powder during die compaction. For simulation of die compaction, the material parameters for Shima and Oyane model were obtained by uniaxial die compaction test. Explicit finite element results were compared with implicit results for cemented carbide powder.

The dimensional accuracy of the cold forged part is depended on the elastic characteristics of the die. To increase the stiffness of the prestressed die, the first stress ring of the tungsten carbide alloy (WC) is considered. For the design, Lame's equation is used. Diameter ratios and interferences have been determinated by maximum inner pressure without yielding of materials. The design of the prestressed die has been compared with the conventional one. For the comparison, the FE-analysis using ANSYS has been performed. The results indicate that the prestressed die with the high stiffness can be obtained by the using the high stiffness material as the first stress ring.

This study described computer aided die design system for cold forging of non-axisymmetric parts such as gears and splines. To design the cold forging die, an integrated approach based on a rule-base system and commercial F. E. code were adopted. This system is implemented on the personal computer and its environment is a commercial CAD package named as Auto CAD. The system includes four modules. In the initial data input module, variables which are necessary to design of die are inputted by user and die material are selected from the database according to the variables. In the analysis and redesign module, stress distribution acting on the designed die is analyzed by commercial FEM code NISA II with elastic mode. If die failure predicted, the designed die would modified in four ways to prevent die failure in both states of stress free and pressurizing. The developed system provides useful date and powerful capabilities for die design of non-axisymmetric parts.

Recently, the technology of surface treatment is being more important which affects the material cost reduction and substitution to the expensive material. The material used for the mechanical processing should have not only high intensity, but also strength toughness, wear resistance and corrosion resistance. In order to increase the durability and have better quality of the parts using such kind of tooling material, various kinds of research of the surface hardening through many kinds of heat resources is being done and practically applied. In this study, the characteristics of hardening surface zone for high strength of the press die material through laser beam irradiation are researched. In this study, it is experimentally observed by the status of the surface morphology, tensile strength, the hardness distribution of the base metal and wear condition by the surface hardness pattern by the laser beam based on the process parameters of $CO_2$ laser by using SM45C and STD11 used for press tool. Through this research, the characteristics of surface hardened zone for high strength of the thin metal by laser beam irradiation is done.

Seamless pipes are fabricated by drilling a hole in a cylindrical material and drawing the material to the desired diameter. These pipes are used in environments where high reliability is required. In this study, the pipe drawing process was simulated using DEFORM, a commercial finite element method (FEM) analysis program. The outer diameter of the steel cylinder used herein before drawing was 70 mm, and the target outer diameter was 58 mm. The drawing process consisted of two stages. In this study, the effect of cross-sectional reduction rate on the pipe was investigated by varying the cross-sectional reduction rate in each step to achieve the target outer diameter. The results of this study showed that the first section reduction rate of 26% and the second section reduction rate of 13.9% caused the lowest damage to the material. Moreover, the FEM simulation results confirmed the influence of the drawing die angle on the pipe drawing process. The drawing die angles of 15° in the first step and 9° in the second step caused the least damage to the material.
Slot coating has been wide spread in photo-resist coating on the glass for liquid crystal display. Die in slot coater consists of manifold and land. Material comes in inlet of the die and flow into the manifold and then flow out through the land. The coating thickness variations along the die length depend upon inside of die design such as manifold and die land. However the coating thickness variations along the moving direction(coating direction) of the coater depend upon the operational conditions of coater as well as die lip design. The coating behaviors including atmospheric air have been investigated in this study. Die geometries considered in this study were nozzle gap and length of the die lip. Coating gap and coating speed were the variables fur coating operational conditions. When the nozzle gap and length of die lip increased climbing effect of PR on the downstream die lip was reduced. Subsequently uniformity of coating thickness improved. Uniformity of coating thickness also enhanced as coating gap and coater speed increased. The uniformity of coating gap was related to the velocity vector distributions on the coating surface.
