  • A dynamic model for the cutting process in the end milling process is developed. This model, which describes the dynamic response of the end mill, the chip load geometry including tool runout, the dependence of the cutting forces on the chip load, is used to predict the dynamic cutting force during the end milling process. In order to predict accurately cutting forces and tool vibration, the model, which uses instantaneous specific cutting force, includes both regenerative effect and penetration effect. The model is verified through comparisons of model predicted cutting force with measured cutting forces obtained from machining experiments.

  • Dynamic cutting process can be represented by a closed-loop0 system consisted of machine tool structure and pure cutting process. On this paper, cutting system is modeled as a six degrees of freedom system using MARV(Modified Autoregressive Vector) model in face milling, and the modeled dynamic cutting process is used to predict dynamic cutting force component. Based on the double modulation principle, a dynamic cutting force model is developed. From the simulated relative displacements between tool and workpiece the dynamic force domponents can be calculated, and the dynamic force can be obtained by superposition of the static force and dynamic force components. The simulated dynamic cutting forces have a good agreement with the measured cutting force.

  • This research suggests a cutting force model for the ball end milling processes. This model includes the effect of tool run out and tool deflection. In the proposed model, the flutes of ball end mills are considered as series of infinitesimal elements and each cutting edge is assumed to be straight for the analysis of the oblique cutting process, in which the small cutting edge element has been analyzed as an orthogonal cutting process n the plane including the cutting velocity and the chip-flow vector. Therefor, the cutting forces can be calculated through the model using the orthogonal cutting data obtained from the orthogonal cutting test. In order to enhance the performance of the model, the flutes of ball end mill are defined to keep geometric consistency at the peak of the ball part and the junction with the end mill part. The divided infinitesimal cutting edges are regulated to be even lengths. Some experiments show the validity of the developed model in the various cutting coalitions.

  • An introduction to orthogonal cutting model by FEM is given, followed by a review of similar work. The cutting process is treated as quasi-static and strain rate insensitive, so the model is applicable only to low speed cutting operation. Chip separation is accomplished along a predefined cutting path by means of an element death procedure. Contact elements with friction capability are used to model the interaction between the tool and the workpiece. FEM results are compared with cutting experiments with low speed for brass, and good correlations are found.

  • Recently researches for high speed machining have been actively performed. Few analytical studies, however, have been published. In this paper, a model of cutting forces is analytically studied to predict cutting characteristics in end mill process, especially considering both feed rate and spindle speed. The developed cutting model is based on Oxley's machining theory, which predicts the cutting forces from input data of workpiece material properties, tool geometry and cutting conditions. Experimental verification has been performed to verify the predictive cutting force model using tool dynamometer. It has been found that the simulation results substantially agree with experimental results.

  • In end milling process the undeformed chip thickness and the cutting force components vary periodically with phase change of the tool. In this study, up end milling process is transformed to the equivalent oblique cutting. The varying undeformed chip thickness and the cutting force components in end milling process are replaced with the equivalent average ones. Then it can be possible to analyze the chip-tool friction and shear process in the shear plane of the end milling process by the equivalent oblique cutting model. According to this analysis, when cutting SM45C steel. 82% of the total energy is consumed in the shear process and the balance is consumed in the friction process.

  • This work describes the modeling of cutting process for feedback control based on signal processing in end-milling. Here, cutting force is used to design control model by a variety of schemes which are moving average, ensemble average, peak value, root mean square and analog low-pass filtering. It is expected that each model offers its own peculiar advantage in following cutting force control.

  • In order to obtain the relation between the cutting force and the process parameters in the chamfering process for the gear of a gear shaft, analysis of the process was performed with a simplified model instead of considering the whole actual 3-dimensional cutting situation produced between cutting tool and gear. The model divided the actual situation into the accumulation of hundreds of 2-dimensional layers with a small thickness in the direction of the height of gear and derived cutting force at a cutting position by accumulating each cutting force calculated in a layer. With proposed method to analyze the cutting forces in the chamfering process, it was revealed that the cutting position and size were exactly searched to calculate the cutting force in each layer. The total cutting force was the highest in the corner where the cutter encountered the gear first during the relative motion between them. The cutting forces were changed in proportion to the cutting parameters such as feed rate and trajectory.

  • In this study, we put our object to carry out adaptive modeling of cutting process in turning system, and to find out the optimal cutting conditions to maximize material removal rate under some constraints. We used a back-propagation neural network to model the cutting process adaptively and a genetic algorithm to find out optimal cutting conditions. The experimental results show that a back-propagation neural network could model the cutting process effciently, and optimized cutting conditions for maximizing the material removal rate were obtained through the adaptive process model and genetic algorithms. Therefore, the proposed approach can be applied to the real machining system.
