정밀 선삭 가공 과정의 절삭력 예측모델 (Cutting Force Prediction in Single Point Diamond Turning)

  • 본 논문에서는 다이아몬드 공구를 사용한 절삭과정에 대하여 절삭력 관계식을 제안하고, 이를 실제 천연 다이아몬드 공구를 이용하여 알루미늄 합금을 절삭하는 실험해석을 통하여 절삭력을 예측하는 모델을 세우고자 한다.

  • Tool condition monitoring is one of the most important aspects to improve productivity and quality and to achieve intelligent machining system. The tool state is classified into three groups as chipping, wear and fracture. In this study, wear of a ceramic cutting tool for hardened die material (SKD11) was investigated. Flank wear was occured more dominant than crarer wear. Therefore, to predict flank wear, the modeling of cutting force has been performed. The modeling of cutting force by an assumption that act the stress distribution on the tool face obtained through a numerical analysis. The relationships between the cutting force and the tool wear can be constructed by machining paraneters with cutting conditions. Experiments were performed under the various cutting conditions to ensure the validity of force models. The theoretical predictions of the flank wear is approximately in good agreement with experimental result.

로드셀을 이용한 밀링 가공시의 절삭력 측정시스템 (Cutting Force Measuring System Using the Load Cell for a Milling Process)

  • This paper suggests another system for a cutting force measuring tool in a milling process. Generally, tool dynamometer is taken into account for the most appropriate cutting force measuring tool in the analysis of cutting mechanism. However, high price and limited space make it difficult to be in-situ system for controllable milling process. Although an alternative method using AC current of servo-motor has been suggested, it is unsuitable for cutting force control because of small upper frequency limit and noise. The cutting force measuring system is composed of two load cells placed between the moving table bracket and the nut flange part of ballscrew. It has many advantages such as low cost and wide range measurement than tool dynamometer because of the built-in moving table and the low cost load cell. The static and dynamic model of the measuring system using imbeded load cell is introduced. Various Experiments are carried out to validate both models. By comparing the cutting forces from a series of end milling experiments on the tool dynamometer and the system developed in this paper, the accuracy of the cutting force measuring system is verified. Upper frequency limit is measured by the experiment of dynamic characteristics.

In this study, the wear of ceramic tool (A1$_{2}$0$_{3}$-TiC Series) cutting the hardened die material(SKD11) was investigated. Flank wear was more dominant than crater wear. Therefore the modeling of cutting force related to flank wear has been performed. The cutting force model was construct- ed by an assumption that the stress distribution on the tool face is affected by tool wear. The relationship between characteristics as cutting force and tool wear can be suggested by machining parameters depending on cutting conditions.   • If the on-line cutting conditions (e.g. speed, feedrate, radial and axal depth of cuts) can be identified in an end milling process, much information about cutting forces will be estimated from the cutting force model. Therefore, those estimated conditions can be applied to monitoring and control areas. In this paper, a real-time estimation algorithm for radial and axial depth of cuts is studied in end milling using the averaging cutting forces per tooth. The analytical estimation models of depth of cuts are derived from the geometric cutting force model. The validity of the estimation models is verified on a horizontal machining center through the experiments in various cutting conditions.

  • Generally, cutting force models use a sin function method to calculate chip thickness. In slot end milling, the error from a sin function method is much bigger than other machining because a tool rotation angle in cutting is much larger. Thus in this paper, a new method to calculate chip thickness was suggested and evaluated. In a new method, tool position data according to tool rotation are checked and stored so that it is possible correct chip thickness is calculated. Cutting force waveforms simulated from a sin function method and a new method and measured waveforms from experiments were compared and error percentages were obtained. Finally, a new method had good results for simulating cutting force in slot end milling.

  • This paper presents new cutting force measuring system for milling process. Usually, tool dynamometer is the most appropriate measuring tool in an analysis of cutting mechanism. High price and limited space, however, make it difficult to be in-situ system for controllable milling process. Although an alternative using AC current of servomotor has been suggested, it is unsuitable for cutting force control because of low bandwidth and noise. We suggest new cutting force measuring system, using two load cell placed between moving table and nut of ballscrew, and modelled on the system statically and dynamically. And to verify the accuracy of the proposed system, a series of carefully conducted experiments were carried out. Experiment results show that models are in reasonably good agreement with the experiment data.

  • The purpose of this paper is to further extend the theoretical understanding of the dynamic end milling process and to derive a computational model to predict the milling force components. A comparative assessment of different cutting force models is performed to demonstrate that the instantaneous shear plane based formulation is physically sound and offers the best agreement with experimental results. The procedure f3r the calculation of the model parameters used in the cutting force model, based on experimental data, has been presented. The validity of the proposed computational model has been experimentally verified through a series of cutting tests.

  • For economical and environmental reasons, the aim of this research is hence to monitor the cutting conditions with the dry cutting, the wet cutting, and the mist cutting to obtain the proper cutting condition for the plain carbon steel with the ball end milling based on the consideration of the surface roughness of the machined parts, the life of the cutting tools, the use of the cutting fluids, the density of the particles of cutting fluids dispersed in the working area, and the cost of cutting. The experimentally obtained results of the relation between tool wear and surface roughness, the relation between tool wear and cutting force, and the relation between cutting force and surface roughness are correspondent with the same trend. The phenomena of surface roughness and tool wear can be explained by the in-process cutting forces. The models of the tool wear with the cutting conditions and the cutting times are proposed to estimate the tool cost for the different cooling strategies based on the experimental data using the multiple regression technique. The cutting cost is calculated from the costs of cutting tool and cutting fluid. The mist cutting gives the lowest cutting cost as compared to others. The experimentally obtained proper cutting condition is determined based on the experimental results referring to the criteria.

  • The surface,generated by end milling operation, is deteriorated by tool runout,vibration,friction,tool deflection, etc. In many source,deflection of tool affects to surfave accuracy. To develop a surface accracy model,method for the prediction of the topography of machined surfaces has been developed based on models of machine tool kinematics and cutting tool geometry. This model accounts for not only the ideal geometrical surface, but also the deflection of tool resulted in cutting force. For the more accurate prediction of cutting force,flexible end mill model is used to simulate cutting process. Compute simu;ation have shown the feasibility of the surface generation system.
