Cutting Process Modeling of End-Milling in a Closed-Loop Configuration (공구 공작물간의 상대변위를 고려한 엔드밀링의 절삭공정 모델링)

  • In cutting system, relative displacement between rool and workpiece is very important. Even though there have been so many works for modeling cutting process of end-milling, most of them have considered only one displacement of either tool or workpiece instead of both. In this paper, the relative displacement between tool and workpiece is considered for modeling cutting process of end-milling using simple experimental modal analysis and cutting force simulation program is developed. In cutting force model, instantaneous uncut chip thickness model is used and Runge-Kutta method is used for the simulation of time varying cutting system.

  • A new analytical method is proposed to monitor the chip form of cutting forces applying the techinque of signal process. Cutting experiments are carried out under various cutting conditons and cutting forces are measured in-processing through Tool Dynamometer. In this report, auto-correlation functions, frequency characteristics of dynamic force, high frequency distribution and Peak/RMS values are calculated from the measured cutting forces, and the concept of method is also discussed. The experimental results show that six types of the form of chips are possible to classify from the signal of cutting forces not related to cutting conditions.

  • The dynamic characteristics of turning processes are complex, non-linear and time-varying. Consequently, the conventional techniques based on crisp mathematical model may not guarantee cutting force regulation. This paper presents a fuzzy controller which can regulate cutting force in turning process under varying cutting conditions. The fuzzy control rules are extablished from operator experience and expert knowledge about the process dynamics. Regulation which increases productivity and tool life is achieved by adjusting feedrate according to the variation of cutting conditions. The performance of the proposed controller is evaluated by cutting experiments in the converted conventional lathe. The results of experiments show that the proposed fuzzy controller has a good cutting force regulation capability in spite of the variation of cutting conditions.

  • The cutting mechanism of ultrasonic vibration machining is characterized as two phases, that is, an impact at the cutting edge and a reduction of cutting force due to non-contact interval between tool and workpiece. In this paper, in order to identify cutting dynamics of a system with ultrasonically vibrated cutting tool, an ARMA modeling is performed on experimental cutting force signals which have a dominant effect on cutting dynamics. The aim of this study is, through Dynamic Date System methodology, to find the inherent characteristics of an ultrasonic vibration cutting process by considering natural frequency and damping coefficient. Surface roughness and stability of cutting process under ultrasonic vibration are also considered

Shear Process and Frictional Characteristics in Down-end Milling

  • In end milling process, which is characterized by the use of a rotating tool, the undeformed chip thickness varies periodically with phase change of the tool. Although many efforts have concentrated on the study of end milling process, the analysis of shear and chip-tool friction behaviors has not been reported. Recently, a model has been proposed to simulate the shear and friction characteristics of an up-end milling process in terms of the equivalent oblique cutting. In the current study, the varying undeformed chip thickness and the cutting forces in a down-end milling process are replaced with the equivalent ones of oblique cutting. Then it is possible to simulate the shear and the chip-tool friction characteristics of a down-end milling process. The proposed model has been verified through two sets of cutting tests i.e., down-end milling and the equivalent oblique cutting tests. The experimental results show that the proposed model is suitable to analyze the shear and chip-tool frictional characteristics of down-end milling process. The specific cutting energy decreases with increase in equivalent undeformed chip thickness in a down-end milling process.

  • Plasma arc cutting is a fusion cutting process in which a gas-constricted arc is employed to produce a high-temperature, high-velocity plasma jet on the workpiece. This process provides some advantages such as increased cutting velocity, excellent working accuracy and the ability to cut special materials (widely used stainless steels and Al-alloys, for example), when compared with iconventional oxyfuel gas cutting. From the view point of price and reliability of the power source, plasma arc cutting has also some distinct advantages over laser beam cutting. High-speed machines with NC or CNC systems are needed for the plasma arc or laser beam cutting process, while for oxyfuel gas cutting, low-speed machines with copying templates or optical-shape tracking sensors can be applied. The low price and high flexibility of the microprocessor arc contributing more and more the application of CNC system in the plasma arc cutting process, as in other manufacturing fields. From these points of view, a microprocessor-based plasma arc cutting system was developed by using a reference-pulse system, and its performance was tested. The interpolating routines were programmed in the assembly language for saving the memory volume and improving the compouting speed, which has an intimate relationship with the available cutting velocity.

Cutting Force Analysis in End Milling Process for High-Speed Machining of Difficult-to-Cut Materials (난삭재 고속가공에서의 엔드밀링 공정의 절삭력 해석)

  • Due to rapid growth of die and mould industries, it is urgently required to maximize the productivity and the efficiency of machining. In recent years, owing to the development of new kinds of material, die and mould materials are much harder and it is more difficult to cut. In this study, the workpiece SKD11(HRC45) is cut with TiAlN coated tungsten-carbide cutting tools. To find the general characteristics of difficult-to-cut materials, orthogonal turning test is performed. Orthogonal cutting theory can be expanded to oblique cutting model. The oblique cutting process in the small cutting edge element has been analyzed as orthogonal cutting process in the plane containing the cutting velocity vector and chip-flow vector. Hence, with the orthogonal cutting data obtained from orthogonal turning test, the cutting forces can be analyzed through oblique cutting model. The simulation results have shown a fairy good agreement with the test results.

  • Though the laser cutting process is increasingly used in industry, a process automation and systematic database is still yet to be developed. In this study, as the fundamental step toward the construction of a reliable process expert system, a laser cutting quality monitoring/analysis system is developed based on simulations and experimental results. The relations between laser process parameters and laser cutting surface quality parameters such as kerf geometry, striation, surface roughness and dross formation are characterized and analyzed. A graphical user interface is used to visualize the results.

Vibration Prediction in Milling Process by Using Neural Network (신경회로망을 이용한 밀링 공정의 진동 예측)

  • In order to predict vibrations occurred during end-milling processes, the cutting dynamics was modelled by using neural network and combined with structural dynamics by considering dynamic cutting state. Specific cutting force constants of the cutting dynamics model were obtained by averaging cutting forces. Tool diameter, cutting speed, fled, axial and radial depth of cut were considered as machining factors in neural network model of cutting dynamics. Cutting farces by test and by neural network simulation were compared and the vibration displacement during end-milling was simulated.

  • Stainless steel used widely in various fields of industry have the characteristics of difficulty-to-cut. This difficulty comes from its peculiarity, for example work hardening, vibration, etc. And these peculiarity on the cutting process have an effect on tool wear or life shortness of tools. To solve these problems several method have been developed. Hot-machining is one way of these method. when a material is heated, organization of material is soften. So cutting process becomes easy. When such a hot-machining method applies on drilling process and then heated material is processed, cutting force is less than usual drilling process cutting force. In this paper, cutting force is compared heated SUS 304 with usual SUS 304. And shape of chips is also compared.
