  • Increased productivity and cost reduction have emerged as the main goals of the industry due to the development of the machinery industry, and mechanical materials with excellent properties with the development of the machine tool industry are widely used in machine parts or structures. In addition, the cutting process of production plays a pivotal role in the production technology. Studies on cutting have involved a lot of research on the material, the cutting tool, the processing conditions, and numerical analysis. Due to the development of the computer through numerical analysis, cutting conditions, the assessment of cutting performance, and cutting quality could be predicted. This research uses the creation of the material model and AdvantEdge Production module for the NC code analysis. To improve the productivity, this research employs the optimization method to reduce cutting time.

절삭력 추종을 위한 이송속도 최적화 시스템에 관한 연구 (A Study on feedrate Optimization System for Cutting Force Regulation)

  • Studies on the optimization of machining process can be divided into two different approaches: off-line feedrate scheduling and adaptive control. Each approach possesses its respective strong and weak points compared to each other. That is, each system can be complementary to the other. In this regard, a combined system, which is a feedrate control system fur cutting force optimization, was proposed in this paper to make the best of each approach. Experimental results show that the proposed system could overcome the weak points of the off-line feedrate scheduling system and the adaptive control system. In addition, from the figure, it can be confirmed that the off-line feedrate scheduling technique can improve the machining quality and can fulfill its function in the machine tool which has a adaptive controller.

고능률 가공을 위한 절삭 동력 기반의 이송 속도 최적화 (Cutting Power Based Feedrate Optimization for High-Efficient Machining)

  • Feedrate is one of the factors that have the significant effects on the productivity, qualify and tool life in the cutting mechanism as well as cutting velocity, depth of cut and width of cut. In this study, in order to realize the high-efficient machining, a new feedrate optimization method is proposed based on the concept that the optimum feedrate can be derived from the allowable cutting power since the cutting power can be predicted from the cutting parameters as feedrate, depth of cut, width of cut, chip thickness, engagement angle, rake angle, specific cutting force and so on. Tool paths are extracted from the original NC program via the reverse post-processing process and converted into the infinitesimal tool paths via the interpolation process. And the novel NC program is reconstructed by optimizing the feedrate of infinitesimal tool paths. Especially, the fast feedrate optimization is realized by using the Boolean operation based on the Goldfeather CSG rendering algorithm, and the simulation results reveal the availability of the proposed optimization method dramatically reducing the cutting time and/or the optimization time. As a result, the proposed optimization method will go far toward improving the productivity and qualify.

공구재종에 따른 엔드밀 가공의 절삭력에 관한 통계적해석 (Statistical Analysis of Cutting Force for End Milling with Different Cutting Tool Materials)

  • End milling is an important and common machining operation because of its versatility and capability to produce various profiles and curved surfaces. This paper presents an experimental study of the cutting force variations in the end milling of SM25C with HSS(high speed steel) and carbide tool. This paper involves a study of the Taguchi design application to optimize cutting force in a end milling operation. The Taguchi design is an efficient and effective experimental method in which a response variable can be optimized, given various control and noise factors, using fewer resources than a factorial design. This study included feed rate, spindle speed and depth of cut as control factors, and the noise factors were different cutting tool in the same specification. An orthogonal array of $L_9(3^3)$ of ANOVA analyses were carried out to identify the significant factors affecting cutting force, and the optimal cutting combination was determined by seeking the best cutting force and signal-to-noise ratio. Finally, confirmation tests verified that the Taguchi design was successful in optimizing end milling parameters for cutting force.

면삭 밀링공정에서의 절삭조건의 적응 최적화 (Adaptive Cutting Parameter Optimization Applied to Face Milling Operations)

  • In intelligent machine tools, a computer based control system, which can adapt the machining parameters in an optimal fashion based on sensor measurements of the machining process, should be incorporated. In this paper, the technology for adaptively optimizing the cutting conditions to maximize the material removal rate in face milling operations is proposed using the exterior penalty function method combined with multilayered neural networks. Two neural networks are introduced ; one for estimating tool were length, the other for mapping input and output relations from experimental data. Then, the optimization of cutting conditions is adaptively implemented using tool were information and predicted process output. The results are demonstrated with respect to each level of machining such as rough, fine and finish cutting.

  • The Response Surface Method(RSM) is used as optimal design technique of experimental conditions. In Al7075-T0 turning operation, the principle cutting force and the Center-line averaged roughness are measured to optimize machining process. In variation of feed, depth of cut and cutting speed, three cutting parameters are evaluated. The optimal cutting conditions of Al7075-T0 turning are suggested by RSM. As a main result, feed is the dominant cutting parameter in this turning process considering surface roughness and cutting force.

  • In this paper, the performance of uncoated- and Titanium nitride aluminium TiAlN-PVD coated- carbide twist drills were investigated when drilling aluminium alloy, Al 6061. This research focuses on the optimization of drilling parameters using the Taguchi technique to obtain minimum surface roughness and thrust force. A number of drilling experiments were conducted using the L9 orthogonal array on a CNC vertical machining center. The experiments were performed on Al 6061 material l blocks using uncoated and coated HSS twist drills under dry cutting conditions. Analysis of variance(ANOVA) was employed to determine the most significant control factors. The main objective is to find the important factors and combination of factors influence the machining process to achieve low surface roughness and low cutting thrust force. From the analysis of the Taguchi method indicates that among the all-significant parameters, feed rate are more significant influence on surface roughness and cutting thrust than spindle speed.

Machinability investigation of gray cast iron in turning with ceramics and CBN tools: Modeling and optimization using desirability function approach

  • The purpose of this research is to assess the performance of CBN and ceramic tools during the dry turning of gray cast iron EN GJL-350. During the turning operation, the variable machining parameters are cutting speed, feed rate, depth of cut and type of the cutting material. This contribution consists of two sections, the first one deals with the performance evaluation of four materials in terms of evolution of flank wear, surface roughness (2D and 3D) and cutting forces. The focus of the second section is on statistical analysis, followed by modeling and optimization. The experiments are conducted according to the Taguchi design L32 and based on ANOVA approach to quantify the impact of input factors on the output parameters, namely, the surface roughness (Ra), the cutting force (Fz), the cutting power (Pc), specific cutting energy (Ecs). The RSM method was used to create prediction models of several technical factors (Ra, Fz, Pc, Ecs and MRR). Subsequently, the desirability function approach was used to achieve a multi-objective optimization that encompasses the output parameters simultaneously. The aim is to obtain optimal cutting regimes, following several cases of optimization often encountered in industry. The results found show that the CBN tool is the most efficient cutting material compared to the three ceramics. The optimal combination for the first case where the importance is the same for the different outputs is Vc=660 m/min, f=0.116 mm/rev, ap=0.232 mm and the material CBN. The optimization results have been verified by carrying out confirmation tests.

  • In order to regulate the cutting force at a desired level during peripheral end milling processes, a feedrate override Adaptive Control Constant system was developed. This paper presents an explicit pole-assignment PI-control law through spindle motor current monitoring and its application to cutting force regulation for feedrate optimization. An experimental set-up is constructed for the commercial CNC machining center without any major changes of the structure. A data transfer system is constructed with standard interface between an IBM compatible PC and a CNC of the machining center. Experimental results show the validity of the system.

RSM-based MOALO optimization and cutting inserts evaluation in dry turning of AISI 4140 steel

  • An experimental study is carried out to investigate the performance of the cutting tool regarding the insert wear, surface roughness, cutting forces, cutting power and material removal rate of three coated carbides GC2015 (TiCN-Al2O3-TiN), GC4215 (Al2O3-Ti(C,N)) and GC1015 (TiN) during the dry turning of AISI4140 steel. For this purpose, a Taguchi design (L9) was adopted for the planning of the experiments, the effects of cutting parameters on the surface roughness (Ra), tangential cutting force (Fz), the cutting power (Pc) and the material removal rate (MRR) were studied using analysis of variance (ANOVA), the response surface methodology (RSM) was used for mathematical modeling, with which linear mathematical models were developed for forecasting of Ra, Fz, Pc and MRR as a function of cutting parameters (Vc, f, and ap). Then, Multi-Objective Ant Lion Optimizer (MOALO) has been implemented for multi-objective optimization which allows manufacturers to enhance the production performances of the machined parts. Furthermore, in order to characterize and quantify the flank wear of the tested tools, some machining experiments were performed for 5 minutes of turning under a depth of 0.5 mm, a feed rate of 0.08 mm/rev, and a cutting speed of 350 m/min. The wear results led to a ratio (VB-GC4215/VB-GC2015) of 2.03 and (VB-GC1015/VB-GC2015) of 4.43, thus demonstrating the efficiency of the cutting insert GC2015. Moreover, SEM analysis shows the main wear mechanisms represented by abrasion, adhesion and chipping.
