A Development of Automation Program for Forging Die Design of Non-Axisymmetric Parts (비축대칭 부품의 단조금형 설계용 자동화 프로그램 개발)

  • This study described computer aided die design system for cold forging of non-axisymmetric parts such as gears and splines. To design the cold forging die, an integrated approach based on a rule-base system and commercial F. E. code were adopted. This system is implemented on the personal computer and its environment is a commercial CAD package named as Auto CAD. The system includes four modules. In the initial data input module, variables which are necessary to design of die are inputted by user and die material are selected from the database according to the variables. In the analysis and redesign module, stress distribution acting on the designed die is analyzed by commercial FEM code NISA II with elastic mode. If die failure predicted, the designed die would modified in four ways to prevent die failure in both states of stress free and pressurizing. The developed system provides useful date and powerful capabilities for die design of non-axisymmetric parts.

  • The under-drive brake piston is an important component in automotive transmissions. It changes the velocity by controlling the gear ratio. It has been traditionally manufactured by hot forging. Recently, there has been an effort to replace this traditional manufacturing method with cold forging in order to improve the dimensional accuracy and decrease the surface roughness. Cold forging uses a smaller amount of initial material and also has a shorter cycle time since the forged surface can be the final surface without the need of post-processing such as machining or grinding. In the current study, finite element analysis was conducted to evaluate a process design using an initial plate with reduced thickness. This smaller thickness decreases the amount of material needed for the part as well as the machining to produce the final product.

  • Lots of forginfs used in automobile and aerospce industries are made in hot or cold working conditions, depending on the size and shape of a product. Usually the die design for new items has been first made on the basis of experiences and many know-hows accumulated in the company and then slightly modified through trial and error method to get the desired forgings without defects. Most of drawings at the die design stage have been manually drawn, butrecently some of forging companies have begun to apply a computer-aided drafting technique to the die design for reducing drafting time as well as repeatedly utilizing standardized parts form registerd data base. In this paper the automated die design technique for forward extrusion of axisymmetric forgings is developed by using AutoLISP language. For this study the representative die system is determined form the investigation of several types of forging dies being currently employed in the metal forming field and the design rules for cold extrusion die are summarized and programmed on a personal computer. A few design examples of forward extrusion die are given and discusses.

Development of Environmentally Friendly Water-Soluble Lubricant for Cold Forging (냉간단조용 친환경 수용성 윤활제의 개발)

  • Zinc phosphate coating is required in nearly all steel cold forging operations. However, the chemical byproducts of this lubricant system are difficult to dispose of and have a negative environmental impact. In order to replace zinc phosphate based lubricants partially or completely, candidate lubricant has been developed in this study. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FEM code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Three water-soluble lubricants; namely, Mec Homat, Royalcoat, and the developed lubricant were found to perform comparable to or better than zinc phosphate.

  • The dimensional accuracy of a final product is mainly affected by elastic die deformation during the forging and elastic recovery after the ejection in cold forging process. The investigations on elastic recovery are not so much as those of elastic die deformation. The elastic recovery can be determined by using the elastic-plalstic finite element analysis, but, this method has some limits such as poor conver- gence and long computational time, etc. In this paper, a theoretical analysis for predicting the elastic recovery of a final product in axi-symmetric forging process by using the rigid-plastic finite element method is presented. The rigid-plastic finite element analysis of a cold forward extrusion process involving loading, ejecting process is accomplished by rigid-plastic FE code, DEFORM. The effect of elastic die deformation on the final product dimenmsion is also considered. The calculated elastic recovery is compared is compared with the analysis result of elastic-plastic FE code.   • Micro-alloyed steel or heat-treatment-free used in clean technology have been replacing for conventional quenched-and-tempered structural steels since the micro-alloyed forging steel was developed in early 1970s in Germany for saving money of heat treatment, simplified process, short delivery and good productivity. In this paper, ball stud assembled in steering system for automobile was selected to compare conventional process making heat treatment with new process using high strength micro-alloyed steel without heat treatment. The conventional process for ball stud was composed of a total of 6 steps including upsetting, forward extrusion, machining, burnishing and tread rolling with heat treatment and shot blasting. As opposed to conventional process, newly proposed process for ball stud using the clean technology without heat treatment is simplified such as forward extrusion, heading, upsetting, forming having a flange shape and tread rolling. Also net shape forming process to achieve specified process not to include machined step fur manufacturing the ball stud was applied to newly simplified process since micro-alloyed steel is difficult to be formed.

  • The characteristics of the tool system give many effects into the costs and qualities for the finished components. Therefore, a tool life is one of the important issues on cold forging industry. However, since variables related with tool life are many complicated, the studies for solution should be investigated by the systematic research approach. The shape and process changes of die, the hardness changes of material and the tolerance of dies to decrease the die stress are analyzed by the FEM software. The heat-treatment of tool material is investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, it is investigated that the shape and dimension of tool give effect into both tool life and quality of forged product..

  • The process design of forward Extrusion and Upsetting of Axi-symmetric part has been studied in this paper. During the cold forging product; auto transmission Solenoid Valve part, the defects such as folding and under-fill can be appeared by the improperly controlled metal flow. In this study, to reduce the folding and under-fill the design of experiments has been used to find out the significant design variables in the design of forging process. This paper deals with an Process Planning with which designer can determine operation sequences even after only a little experience in Process Planning of Multi-Former products by multi-stage former working. The approach is based on knowledge-based rules, and a process knowledge-base consisting of design rules is built. Based on the systematic procedure of process sequence design, the forming operation of cold forged auto transmission Solenoid Valve part is analyzed by the commercial Finite Element program, DEFORM/2D.

  • Restoring ductility or removing residual stresses is a necessary operation when a large amount of cold working is to be performed, such as in a cold-forging or warm forging process. The advantage of annealing temperatures was investigated. After Hydrostatic Extrusion process, extruded materials were annealed at $200^{\circ}C,\;350^{\circ}C,\;450^{\circ}C$ for 1 hour. Microstructure of the annealed material was observed to make an understand about the difference in mechanical properties.
