The dimension of forged part is different from that of die. Therefore, a more precise die dimension is necessarys to produce the precise part, considering the dimensional changes from forging die to final part. In this paper, both experimental and FEM analysis are performed to investigate the effect of several features including die dimension at each forging step and heat-treatment on final part accuracy in the closed-die upsetting. The dimension of forged part is checked at each stage as machined die, cold forged, and post-heat-treatment steps. The elastic characteristics and thermal influences on forging stage are analyzed numerically by the DEFORM-$2D^{TM}$. The effect of residual stress after heat-treatment on forged part could be considered successfully by using DEFOAM-$HT^{TM}$.

For semi-solid forging with aluminuim alloys, it is required to develope the globular grain structure. It was studide that cold upsetting ration in SIMA process has effect on the globularization of grain structure. Globular microstructure was generated without cold upsettings for commercial aluminium alloys. In the case of A12024, the range of grain size was 40 .approx. 50 .mu. m. The grain growth in growth in globular microstructure depend on heating time. Spur gear was forged in semi-solid state to investigate the forging condition for A12024 with hydraulic press.
In the cold forging, elastic deformation of the die has been investigated to improve the accuracy of cold forged parts with F.E.M analysis using DEFORM, and with experiments using strain gauges. In the experiments, initial billet was selected to easily find the effect of elastic deformation according to the forging modes, extrusion and upsetting type, and only extrusion type. Elastic deformation of the die can be obtained by the signal from the strain gauges and this signal can be amplified by data acquisition system during the process. In the F.E.M analysis, two types of analysis are used to predict elastic strain of the die. To improve an accuracy of forged product and die dimension, this study compared with strain distribution between experiment and F.E.M analysis. As a result, the history of the deformation of the die and elastic recovery of forged product can be obtained by the elastic strain analysis of forged product and die according to the forging modes.
The outer race of a constant velocity (CV) joint having six inner ball grooves has traditionally been manufactured by multi-stage warm forging, which includes forward extrusion, upsetting, backward extrusions, necking, ironing and sizing, and machining. In the current study, a multi-stage cold forging process is examined and an assessment for replacing and modifying the conventional multi-stage warm forging is made. The proposed procedure is simplified to the backward extrusion of the conventional process, and the sizing and necking are combined into a single sizing-necking step. Thus, the forging surface of the six ball grooves can be obtained without additional machining. To verify the suitability of the proposed process, a 3-dimensional numerical simulation on each operation was performed. The forging loads were also predicted. In addition, a structural integrity evaluation for the tools was carried out. Based on the results, it is shown that the dimensional requirements of the outer race can be well met.
A process planning system for cold forging of non-axisymmetric parts of comparatively simple shape was developed in this study. Programs for the system have been written with Visual LISP in AutoCAD. Shape of the product must be drawn with the solid line and the hidden line, and with the plane and front view, as well. At the plane, the system recognizes the external shape of non-axisymmetric portions - the number of the sides of the regular polygons and the radii of circles inscribing and circumscribing the polygon. At the front view, the system cognizes the diameter of axisymmetric portions and the height of the primitive geometries such as polygon, cylinder, cone, concave, convex, etc. The system perceives that the list developed from the solid line must be formed by the operation of forward extrusion or upsetting, and that the list developed from the hidden line must be formed by the operation of backward extrusion. The system designs the intermediate geometries again by considering clearance between workpiece and die, and then finally the billet diameter, in reverse order from the finished product, on the basis of volume constancy and using the operations, the forming sequence, the number of operations and the intermediate geometries which were already designed. The design rules and knowledges for the system were extracted from the plasticity theories, handbook, relevant reference and empirical knowledge of field experts. Suitability of the process planning was analyzed using SuperForge of FVM simulation package. The results of analysis showed good formability.

The automated die design program is developed for cold forging of axisymmetric parts which are mainly produced by forward extrusion, backward extrusion, composite extrusion and upsetting. For this study, firstly classification of forged parts and investigation of die construction type usually employed in forging industry are carried out and the most proper type from several kinds of die construction is proposed as a standardized one. Based on the die design rules summarized in the references such as handbooks, technical papers, monthly journals, etc. the automated die design program was made using AutoLISP language available in AutoCAD software of personal computer. This program interactively runs for only input data, for example, forging process, shape of forged parts, type of punch, split of die insert and design of shrinkage rings and then displays details of drawings necessary to make a forging die. When a variety of forging processes and forged parts are tested to examine the validity of this program, it was confirmed to give good results applicable to the forging die design in press shop.

This paper suggests the scheme to simultaneously accomplish prediction of fracture initiation and geomeytical configuration of deformation in metal forming processes using the artificial neural network. A three-layer neural network is used and a back propagation algorithm is adapted to train the network. The Cookcroft-Lathjam criterion is used to estimate whether fracture occurs during the deformation process. The geometrical configuration and the value of ductile fracture are measured by finite element method. The predictions of neural network and numerical results of simple upsetting are compared. The proposed scheme has successfully predicted the geometrical configuration and fracture initiation.

Friction in cold forging with mist lubrication is measured with the ring compression test. Small quantity of mist lubricant is sprayed onto the surfaces of cemented tungsten carbide (WC) tools polished to mirror surfaces, and the specimens of pure aluminum are compressed. It is found that spraying small quantity of lubricant $(0.5\;g/m^2)$ is effective to reduce the friction in comparison with the dry condition. The mist particles stick to the tool surface as separated dots, and the behavior of the trapped mist lubricant between the tool and specimen during upsetting is discussed.

Net shape forging technologies give many effects into the costs and qualities for the finished products. So, the studies to reduce the additional machining amount are very important in forging industry. Specially, there are two main topics in cold forging industry, such as, tool life and precision forging. In this study, new forging technique was proposed to eliminate the machining process for fixing up the length and improve the lead accuracy of gear. The luck-up hub is manufactured through many processes, such as upsetting, piercing and direct extrusion. The gear is formed in direct extrusion process; however, lead accuracy of the gear is over allowance limit. Therefore, the additional sizing process must be added. In this study, process design for closed-die forging of a lock-up hub used for a component of automobile transmission was made using three-dimensional finite element simulations, and the strain distributions and velocity distributions are investigated through the post processor. The rigid-plastic finite-element method for back pressure forging has been used in order to reduce development time and die cost. Using the FEM simulation, we found the optimum value of back pressure. The prototypes of lock-up hub parts were forged into the net-shape. In the experiment, lead precision of tooth are measured by the CCMM(Contact Coordinate Measuring Machine). The dimensional accuracy of forged part was improved up to the 40% when back press was applied.
