축대칭 냉간단조의 유한요소해석에서 퍼지로직을 이용한 전방투사법 (Forward Projection Using Fuzzy Logic in Axisymmetric Finite Element Simulation for Cold Forging)

  • 본 연구에서는 유한요소법을 이용해서 초기형상을 결정하는 새로운 방법으로 서 전방 투사법을 제안하고자 한다. 전방 투사법으로서 선형 보간을 이용한 방법과 소성 문제의 물리적인 특성을 고려하여 퍼지 로직을 도입한 퍼지시스템을 개발하려 한 다. 선형보간을 이용한 전방투사법은 임의의 초기 형상에 대한 유한 요소 해석 결과 얻어진 최종 형상에서의 미 충만 부피를 선형 보간하여 초기 형상에 적용함으로서 최 적 초기 형상을 결정하는 방법이다. 그러나 미 충만 부피의 변화가 미소할때에는 쉽 게 최적 초기 값을 찾지 못하는 경우가 발생하므로 유동 특성을 고려한 퍼지 로직을 구성하여 퍼지 시스템을 개발하였다. 이 방법을 리브-웨브(rbi-web)형태의 축대칭 단조 문제에 적용하고 유한 요소법에 의한 해석중 격자 재구성의 필요에 의해 단위체 격자 재구성법을 이용한다. 결정해야될 초기 형상의 변수로서는 형상비(aspect ra- tio=높이/지름)을 고려하기로 한다.

  • The characteristics of the tool system give many effects into the costs and qualities for the finished components. This study proposes a new method for manufacturing of high manufacturing productivity, production process reduction and low cost through back pressure forming. The Lock-up hub is manufactured through many processes, such as upsetting($1^{st}$ Forming), piercing, direct extrusion($2^{nd}$ Forming), final sizing process($3^{rd}$ Forming). In this study, process design for closed-die forging of a Lock-up hub used for a component of automobile transmission was made using three-dimensional finite element simulations, and the strain distributions and velocity distributions are investigated through the post processor. The rigid-plastic finite-element method for back pressure forging has been used in order to reduce development time and die cost. Using the FEM simulation, we found the optimum value of back pressure. The prototypes of Lock-up hub parts were forged into the net-shape. In the experiment, lead precision of tooth are measured by the CCMM(Contact Coordinate Measuring Machine). The dimensional accuracy of forged part was improved up to the 40% when back press was applied.

중공축 소재를 이용한 전후방 복합압출의 성형 특성 (Forming Characteristics of the Forward and Backward Tube Extrusion Using Pipe)

  • This paper is concerned with the analysis of material flow characteristics of combined tube extrusion using pipe. The analysis in this paper concentrated on the evaluation of the design parameters for deformation patterns of tube forming, load characteristics, extruded length, and die pressure. The design factors such as punch nose radius, die corner radius, friction factor, and punch face angle are involved in the simulation. The combined tube extrusion is analyzed by using a commercial finite element code. This simulation makes use of pipe material and punch geometry on the basis of punch geometry recommended by International Cold Forging Group. Deformation patterns and its characteristics in combined forward and backward tube extrusion process were analyzed for forming loads with primary parameters, which are various punch nose radius relative to backward tube thickness. The results from the simulation show the flow modes of pipe workpiece and the die pressure at the contact surface between pipe workpiece and punch. The specific backward tube thickness and punch nose radius have an effect on extruded length in combined extrusion. The combined one step forward and backward extrusion is compared with the two step extrusion fer forming load and die pressure.

  • A semi-solid forming technology has a lot of advantages compared to the die casting, squeeze casting and hot/cold forging, so semi-solid forming has been studied actively. Semi-solid forming has two methods. One is thixoforming with reheating of prepared billet, the other is rheoforming with cooled melt until semi-solid state. Thixoforging technology can produce non-dendritic alloys for semi-solid forming complex shaped parts in metal alloys. In this study, the thixoforging was experimented with made rheology materials by the spiral stirrer equipment. Rheology materials for forging were made by A356 casting aluminum alloy and A6061 wrought aluminum alloy. After experiment, forged samples were measured microstructure and were heat treated for high mechanical properties.

  • Forging for spring cup of engine valve was investigated in this study. New method is needed to reduce cost and development lead time required to fix forming process of new product, that eventually can provide die, metal flow and forming loads with high confidence level. FEM could provide required detail information that could reduce trial error in advance before the actual production. By using the rigid-plastic finite element simulation, possibilities of improving former research were explored. Results generated by FEM could foresee expected material deformation in advance and made possible new forming process successfully.

폴딩 기법을 이용한 스털링실버 링 제조 공정 (Fabrication of a sterling silver ring with folding process)

  • 스털링실버 판재를 콜드-다이 포징(cold-die forging)과 어닐링을 반복하는 폴딩공정을 이용하여 반지모양으로 가공하는 신공정을 제안하였다. 도넛모양으로 재단된 판재에 선폭 $0.43{\mu}m$인 격자를 각인하였다. 그 후 경사가 $45^{\circ}$, $60^{\circ}$, $75^{\circ}$인 다이(die)를 이용한 포징과 어닐링을 반복하여 폴딩하였다. 비교를 위해 어닐링을 생략한 시편 또한 준비하였다. 각인된 격자의 길이 변화를 측정하여, 공정과정에 따른 스트레인을 확인하였다. 버니어캘리퍼스, 비커스 경도 측정기(Vickers hardness tester)와 광학현미경, UV-VIS 컬러미터(colormeter)를 이용하여 크기, 경도, 미세구조, 표면색을 확인하였다. 어닐링을 생략하는 경우 크랙이 발생하였으나, 어닐링을 부가하는 경우 성공적으로 변형이 가능했다. 시편의 거시적인 스트레인을 분석한 결과, 최종공정 후 외경의 길이와 두께는 각각 감소하였지만, 내경의 길이와 폭은 각각 증가하였다. 시편의 미시적인 스트레인은 수평 방향에서 최대 +0.128 만큼 증가하였다. 비커스 경도의 경우, 열처리 시에는 감소하지만 폴딩공정 후에는 증가하는 경향을 나타내었다. 미세구조 관찰 결과 어닐링 직후 결정립의 크기가 증가하고 폴딩공정 직후는 감소하였다. Lab지수를 기준으로 색차는 모든 공정에서 10 이하로 확인되었다. 결국 도넛형태의 은 판재를 폴딩공정을 이용하여 성공적인 반지모양의 주얼리 제조가 가능하였다.

후방 압출 펀치의 마멸 저감을 위한 금형 형상 설계 (Design of punch shape for reducing the punch wear in the backward extrusion)

  • Die design to minimize the die wear in the cold forging process is very important as it reduce the production cost and the increase of the production rate. The quantitative estimation for the die wear is too hard because the prediction of the die wear is determined with many process variables. So, in this paper, the optimal shape of the backward extrusion punch is newly designed through the FE-analysis considering the surface expansion and Archard's wear model in order to reduce the rapid wear rate that is generated for the backward extrusion product exceeding the forming limit. The main shape variables of the backward extrusion punch are the flat, angle, and round of the punch nose part. As the flat and angle of the punch nose are larger, the surface expansion is reduced. and, the wear rate is decreased according to the reduction of the punch round. These results obtained through this study are applied to the real manufacturing process, it is implemented the reduction of the wear rate.

자동차용 브레이크 튜브 관단부의 성형해석 (On the Deformation Analysis of the Brake Tube-End for Automobiles)

  • Brake tube is considered one of the most important parts in automobile. The shape of brake tube end has a great influence on the function of brake, and the quality and productivity of brake tube have relation to die design. The forming process of brake tube end is performed by hydraulic press forming machine. In this paper, the forming processes of tube end for automobile is analyzed and designed to make the optimal form of brake tube end. Also, finite element analysis has been carried out using $DEFORM^{TM}% 3D to predict the optimal shape of brake tube end and the results obtained showed the optimal length between punch and chuck is $1.0{\sim}1.2mm$. The shape of tube end is in good agreement with the finite element simulations and the experimental results.

  • A semi-solid forming technology has some advantages compared with conventional forming processes such as die casting, squeeze casting and hot/cold forging. In this study, the numerical analysis of semi-solid filling has been studied with solid fraction fs = 30% of A356 aluminum alloys. The finite difference program of two-phase flow model of Navier Stokes' equation coupled with heat transfer and solidification has been developed to predict a filling pattern, liquid segregation and temperature distribution of semi-solid metals. It gives die filling patterns and final solidification area. It can predict mechanical properties of semi-solid forming processes.
