알루미늄 합금 주물의 냉각 속도에 따른 기계적 성질 예측 (Effect of Cooling Rate on the Prediction of Mechanical Properties of Al Alloys)

  • In this study, a more practical and simulation approach which can predict the mechanical properties of aluminum alloys is proposed. First, cooling rate, micro-structure, and mechanical properties of casting product were measured through casting experiment. The relation between cooling rate and SDAS decrease exponentially and the linearly decreasing relation exist between SDAS and mechanical properties. Then, the cooling rate was calculated by casting process simulation and the mechanical properties were predicted by using the relations that were derived through experiment. Experimentally measured mechanical properties and predicted values by simulation were in the range of relatively small difference. The mechanical properties of various Al alloys are expected to be predicted by the casting process simulation before actual casting.

  • Particulate reinforced aluminum alloys produced by indirect squeeze casting are difficult to shape by cutting or milling. Therefore near net shape forming of complex shapes is of high economic and technical interest. The complex shape products of $SiC_p/6061$ Al composites are fabricated by the melt-stirring and indirect squeeze casting process. The mold temperatures are $200^{\circ}C$ and $300^{\circ}C$ and applied pressures are 70, 100, and 130 MPa. The volume fractions of the reinforcements are in the range of 5 vol% to 15 vol%. The reinforcement dispersion state are observed using on optical microscope. By employing observed results systematically a correlation is demonstrated among the microstructure, particles behavior, mechanical properties and processing parameters for an optimum melt-stirring(compocasting) and indirect squeeze casting process of MMCs. A procedure to establish the optimum squeeze casting of Al-MMCs is proposed.

3D CAD, 3D 프린터 활용과 광경화수지 주물 결함 (Utilization of 3D CAD and 3D Printer and UV Curavle resin Casting Defect)

  • 주조의 공정으로는 왁스패턴(wax pattern), 매몰(Investment), 탈왁스(Dewaxing)와 소성(Curing), 주물(Casting)등으로 나눌 수 있으며, 이러한 공정이 하나라도 소홀하게 되면 좋은 결과를 얻을 수 없게 된다. 2000년 이후, 3D 프린터가 발전되고 사용 횟수가 증가하였으나, 왁스 방식보다 광경화수지 방식의 프린터를 선호함으로 그의 따른 주물 결함이 더 심해지고 있다. 이러한 결함을 해결하기 위해 기존 왁스방식의 주조 결함을 선행논문을 통해 제시하였고, 특히 광경화수지 방식의 결함은 매몰과 탈왁스, 탈수지와 소성에서 기존과 다른 차이를 보였다. 이에 주조 실험을 통해 결과를 제시 하였으며, 특히 기존 방식의 승온곡선이 아닌 광경화수지만의 승온곡선을 제시하였다. 마지막으로 다이렉트 주조가 되지 못하는 것을 분류하고 형틀(Mold)제작에 대하여 제시하였다. 이에 본 연구를 통해 3D 프린터를 사용하는 사용자 또는 광경화수지를 다이렉트로 주조하려는 이들에게 조금이나마 도움이 되고자 한다.

  • Die casting process of Mg alloys for high temperature applications was studied to produce an engine oil pan. The aim of this paper is to evaluate die casting processes of the Aluminium oil pan and in parallel to apply new Mg alloy for die casting the oil pan. Temperature distributions of the die and flow pattern of the alloys in cavity were simulated to diecast a new Mg alloy by the flow simulation software. Dies have to be modified according to material characteristics because melting temperature and heat capacity are different. We changed the shape and position of runner, gate, vent hole and overflow by the simulation results. After several trial and error, oil pans of AE44 and MRI153M Mg alloys are produced successfully without defect. Sleeve filling ratio, cavity filling time and shot speed of die casting machine are important parameter to minimize the defect for die casting Magnesium alloy.

  • Most of synthetic polymeric membranes used in ultrafiltration, reverse osmosis and microfiltration processes are prepared by phase inversion(or phase separation) technique. In this technique, a homogeneous polymer solution is cast into thin film or hollow fiber shape and then immersed into a nonsolvent coagulant bath. The exchange of solvent and nonsolvent across the interface between casting solution and coagu!ant can make the casting solution phase-separate and form a membrane with a symmetric or asymmetric structure. Because of importance of this technique in membrane field, many investigations have been dedicated to elucidate the mechanism of membrane formation by phase inversion technique.[1-10] These investigation have suggested that the structure formation and permeation properties of phase inversion membrane depend on the variables such as the nature and content of casting solution and coagulant, temperature of casting solution and coagulant, and the diffusional exchange rate of solvent and nonsolvent etc. which can be related to the thermodynamic and kinetic properties of the casting system. The variables such as the nature and content of casting solution can also be the important factor affecting the structure formation and permeation property of the phase inversion membrane.

전차 파워팩에 적용되는 알루미늄 터보 팬의 주조방안 설계 및 주조 해석에 관한 연구 (A Study on the Design and Simulation of Sand Casting for Alumimum Turbo Fan in Tank Powerpack)

  • In this study, sand casting process was applied to manufacture a large aluminum turbo-type fan used for tank powerpack. To apply the sand casting method, the turbo fan was reverse engineered, and after designing three gating systems, the optimal gating system design was selected by performing casting simulation. In the case of the bottom up-gating system, there is a significant temperature loss of the molten alloy during blade filling. When the molten alloy is completely filled into the sand mold, the blade upper tip and front shroud are below the liquidus temperature. In the case of the top down-gating system, molten alloy scattering occurs, but the temperature loss while the blade is filled is smaller than that of the bottom up type. And after the inflow of molten alloy into the mold is completed, the blade upper tip and front shroud are higher than the liquidus temperature. A sand mold was manufactured with the top down-gating system and the casting process was performed. The fan was made perfectly in appearance without any unfilled parts.

Al 박육 다이캐스팅 주물에서 기포결함에 미치는 주물두께, 사출속도의 영향 (Effect of Casting Thickness and Plunger Velocity on Porosity in Al Plate Diecasting)

  • The Al die casting process has been widely used in the manufacturing of automotive parts when the process requires near-net shape casting and a high productive rate. However, porosity arises in the casting process, and this hampers the wider use of this method for the creation of high-durability automotive components. The porosity can be controlled by the shot condition, but, it is critical to set the shot condition in the sleeve, and it remains difficult to optimize the shot condition to avoid air entrapment efficiently. In this study, the 4.5 mm, 2.0 mm plate die castings were fabricated under various shot conditions, such as plunger velocities of 0.7 m/s ~ 3.0 m/s and fast shot set points of the cavity of -25%, 0%, 25%, and 50%. The mold filling behavior of Al melts in the cavity was analyzed by a numerical method. Also, according to the shot conditions, the results of numerical analyses were compared to those of die-casting experiments. The porosity levels of the plate castings were analyzed by X-ray CT images and by density and microstructural analyses. The effects of the porosity on the mechanical properties were analyzed by tensile tests and hardness tests. The simulation results are in good general agreements with the die-casting experimental results. When plunger velocity and fast shot set point are 1.0 m/s and cavity 25% position, castings had optimum condition for good mechanical properties and a low level of porosity.

지능형 연성 복합재 구동기 제작을 위한 3D 프린팅-캐스팅 복합 공정 (Hybrid 3D Printing and Casting Manufacturing Process for Fabrication of Smart Soft Composite Actuators)

  • Intricate deflection requires many conventional actuators (motors, pistons etc.), which can be financially and spatially wasteful. Novel smart soft composite (SSC) actuators have been suggested, but fabrication complexity restricts their widespread use as general-purpose actuators. In this study, a hybrid manufacturing process comprising 3-D printing and casting was developed for automated fabrication of SSC actuators with $200{\mu}m$ precision, using a 3-D printer (3DISON, ROKIT), a simple polymer mixer, and a compressor controller. A method to improve precision is suggested, and the design compensates for deposition and backlash errors (maximum, $170{\mu}m$). A suitable flow rate and tool path are suggested for the polymer casting process. The equipment and process costs proposed here are lower than those of existing 3D printers for a multi-material deposition system and the technique has $200{\mu}m$ precision, which is suitable for fabrication of SSC actuators.

Planar Flow Casting의 퍼들 형성에 관한 수치해석 (A Numerical Study of the Melt Puddle Formation in the Flow Casting,)

  • In the planar flow casting(PFC) process, the conditions of the melt puddle between nozzle and rotating wheel affect significantly the quality and dimensional uniformity of the downstream ribbon. For stable puddle formation, the nozzle is placed very close to the quenching wheel, so the surface-tension and wall-adhesion forces have an important effect upon the fluid flow.\`In this study the planar flow casting process has been mode]ed using the VOF method for free surface tracking. The transient puddle formation from the present analysis shows good agreements with the previous experimental results. Furthermore, the variation of melt temperature and the corresponding cooling rate of the melt have been examined. The present results also show how the melt puddle can be farmed on the rotating substrate, how the melt flows within the puddle, and how the changes of the process variables affect the puddle formation and its corresponding fluid flow and heat transfer behavior.
