3D CAD, 3D 프린터 활용과 광경화수지 주물 결함 (Utilization of 3D CAD and 3D Printer and UV Curavle resin Casting Defect)

  • 주조의 공정으로는 왁스패턴(wax pattern), 매몰(Investment), 탈왁스(Dewaxing)와 소성(Curing), 주물(Casting)등으로 나눌 수 있으며, 이러한 공정이 하나라도 소홀하게 되면 좋은 결과를 얻을 수 없게 된다. 2000년 이후, 3D 프린터가 발전되고 사용 횟수가 증가하였으나, 왁스 방식보다 광경화수지 방식의 프린터를 선호함으로 그의 따른 주물 결함이 더 심해지고 있다. 이러한 결함을 해결하기 위해 기존 왁스방식의 주조 결함을 선행논문을 통해 제시하였고, 특히 광경화수지 방식의 결함은 매몰과 탈왁스, 탈수지와 소성에서 기존과 다른 차이를 보였다. 이에 주조 실험을 통해 결과를 제시 하였으며, 특히 기존 방식의 승온곡선이 아닌 광경화수지만의 승온곡선을 제시하였다. 마지막으로 다이렉트 주조가 되지 못하는 것을 분류하고 형틀(Mold)제작에 대하여 제시하였다. 이에 본 연구를 통해 3D 프린터를 사용하는 사용자 또는 광경화수지를 다이렉트로 주조하려는 이들에게 조금이나마 도움이 되고자 한다.

  • Nozzle ring is an important part of turbocharger which is applied to today's most diesel engines. Turbo charger nozzle ring is difficult to process and takes a high cost and a long time relatively. For this reason, it is largely produced by using a precision casting. Investment method, the representative technology of precision casting, has excellent dimensional accuracy and can produce complex shapes relatively easily. However, it is difficult to avoid the casting defects such as shrinkage cavity and short shot. This study is to predict the casting defects which could be occurred during the investment method by use of finite element analysis software and to design the process and mold of the marine turbocharger nozzle ring.

  • 쉘 중자 공법은 성형성, 탈사성에 있어서는 뛰어난 프로세스이나, 고온의 알루미늄 용탕이 중자와 접촉할 때 수지의 열분해에 의한 가스발생이 필연적이며, 이의 배출이 원활하지 못할 때에는 주물내부에 기공 등으로 남게 되어 주조품의 내기밀성에 직접 영 향을 미친다. 쉘 중자 이용 시 가스발생거동에 대해서는 일본에서 약간의 연구가 있었으나, 직접적인 예측 결과는 발표되지 않았고, 특 히 가스발생에 대한 모델링이 성립되어 있지 않아 이의 연구는 아주 미미한 상태이다. 개발되는 코어에 대한 온도-가스량과의 관 계를 고려한 발생 가스량 시뮬레이션 프로그램을 개발하고, 이를 이용하여 실린더 헤드 제품의 코어 금형 설계 및 저압주조 시 금속 용탕의 유동 및 응고 거동을 해석하고 주조결함 발생을 예측하여 결함발생을 최소화 하는 주조방안 도출하고자 한다.

다이캐스팅에 의한 모터 하우징의 금형설계에 관한 연구 (Research on the Mold Design of Motor Housing using Die Casting Process)

  • In this paper, research on the mold design of motor housing produced by the HPDC process was conducted using computer simulations and experiments. Recently, automobile parts have been required to be light and have high strength. The die casting process was used to manufacture automotive motor housings. In the die casting process, the control of casting defects is very important. However, it has usually depended on the experience of the foundry engineer. For the analysis of the manufacturing process of motor housing, the finite element method is applied. Through the simulations using commercial software, the filling pattern and product defects could be confirmed. The analysis results obtained from the filling behavior of the casting process agreed with the experimental results. The computer simulation results of filling behavior were reflected in the optimal mold design of motor housing.

  • The casting method uses a mold to solidify a liquid metal to make a solid metal. Since it uses a liquid metal with the least deformation resistance, it has the characteristic that it can easily manufacture even a complex shape. However, the process of solidifying a liquid metal into a solid metal inevitably involves a volume change and contains internal defects such as shrinkage holes. Therefore, in the design of the casting plan, an excess volume called a pressurization compensates for the volume shrinkage. in the product, and it induces the shrinkage hole defects to occur in parts other than the product1). In this study, casting analysis was performed using casting analysis software (anycasting) in order to optimize the design of the tilting gravity casting method for automobile brackets. In particular, the filling and solidification analysis according to the shape and volume of the pressurized metal was conducted, and applied to the actual product to study the effect of the pressurized metal on the shrinkage defect. Through this study, it is possible to understand the effect of the pressure metal on shrinkage defects in the actual product and propose a design of the pressure metal that improves reliability and productivity.

유동 및 응고해석을 이용한 자동차용 부품(하우징)개발에 대한 사례연구 (A Case Study on Developing Automotive Part(Housing) by Filling and Solidification Analysis)

  • When manufacturing die casting mold, generally, the casting layout design should be considered based on the relations of injection system, casting condition, gate system, and cooling system. According to the various relations of the conditions, the location of product defects was differentiated. High-qualified products can be manufactured as those defects are controlled by the proper modifications of die casting mold with keeping the same conditions. In this research, Computer Aided Engineering (CAE) simulation was performed with the several layout designs in order to optimize the casting layout design of an automotive part (Housing). In order to apply them into the production die-casting mold, the simulation results were analyzed and compared carefully. With the filling process, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system. The simulation results were also applied into the production die-casting mold in order to compare the results and verify them with the real casting samples.

  • The casting defects that are caused by molten metal were cold shut formation, entrapment of air, gas, and inclusion. But the control of casting defects has been based on the experience of the foundry engineers. In this thesis, the computer simulation analyzed the flow of molten metal. The quantitative analyses which proposed the effective mold design was executed Flow patterns of 0.15-0.16m/s molten metal in 15 mm thin plate casting were investigated in order to optimize die-casting process. As increasing ingate velocity in thin plate casting, cold shot was decreased. The parameters of runner shape that affected on the optimized conditions that was calculated with simple equation were investigated. These die casting process control techniques of automobile valve body mid-plate have achieved good agreement with the experimental data of tensile strength, hardness test, and material structure photographies satisfactory results.

  • 주조공정에서 발생하는 수축공과 같은 내부 결함은 일반적으로 응력집중을 발생시키며 균열의 시작점이 되므로 충격과 같은 기계적 거동에 있어 결함의 영향을 이해하는 것이 중요하다. 본 연구는 주조 알루미늄 합금의 충격 거동에 대한 내부 수축 결함의 영향을 실험적 방법과 전산 해석을 이용하여 비교 및 평가하였다. 시편의 내부 결함은 주조 후 산업용 CT 장비를 통해 검출하였으며 추출된 결함은 형상단순화법에 의해 타원체로 단순화하고 충격 해석을 위한 전산 해석을 수행하였다. 그 결과 본 연구에서 제안한 방법으로 내부 결함을 포함한 주조품의 충격 거동을 실험과 유사하게 예측함을 확인할 수 있었다.

Casting Simulation on the Integrated Twin-Scroll Turbine Housing with Exhaust Manifold

  • In this paper, the casting design of the integrated twin-scroll turbine housing with exhaust manifold using stainless steel is investigated. Due to the complexity in its geometry and the poor castability of stainless steel, it is more crucial to set up the appropriate casting design to avoid casting defects. Gas porosity and shrinkage formation with the changes of gating systems (one-/two-side), riser conditions and pouring temperatures are examined via casting simulation and virtual castings. Simulation results show that two-side gating system produced better quality casting than that of one-side gating system, minimizing the gas content of the castings and it is also verified by X-ray analysis for the virtual castings. For the changes of riser conditions and pouring temperatures in the two-side gating system, it is found that the change of the height of two risers plays an important role in obtaining the best quality by reducing shrinkage defects.
