박판의 Z-굽힘가공에서 외측 굽힘반지름 치수의 최소화(샤프에지) 가공법에 관한 연구 (A Research on the Processing Method to Minimize the Outer Radius(Sharp edge) in Sheet Metal Z-bending Work)

  • 프레스금형(press dies)에 의한 굽힘가공(bending work) 이라는 것은 평평한 블랭크(blank)를 필요로 하는 각도(角度)로 굽히는 것이다. 굽힘가공을 하면 굽혀진부분(flange)과 굽혀지지 않은 부분(web)으로 구분되며, 굽힘라인(bending line) 부분에는 굽혀진 각도(bending angle)와 굽힘반지름(bending radius)이 내측과 외측으로 성형된다. 이때, 내측 굽힘반지름의 크기는 제품의 재질별로 최소치수가 제시 된다. 제시된 최소치수 보다 작게 굽히면 절단면 굽힘부위에 덧살이 발생 하거나 외측 굽힘반지름 부위에는 균열(crack)이 생긴다. 굽힘가공에서의 외측 굽힘반지름은 자연적으로 생긴다. 그래서 외측 굽힘반지름 치수를 굽힘펀치와 다이블록으로 조정하면서 필요한 치수로 굽힐수 없다. 굽힘가공에는 V-굽힘, U-굽힘, Z-굽힘, O-굽힘, P-굽힘, 에지굽힘(edge bending), 트위스트굽힘(twist bending), 크림핑(crimping) 등이 있다.이 중에서 Z-굽힘은 굽힘라인이 2개로써 블랭크의 상면(上面)과 하면(下面)에 설정하여 상향(上向)굽힘이나 하향(下向)굽힘으로 작동되는 금형을 사용한다. Z-굽힘을 크랭크굽힘(crank bending) 이라고도 한다. 이런 구조의 금형으로 Z-굽힘가공을 하면 내측반지름은 표준치수로 굽혀진다. 표준치수라는 것은 굽힘가공에서 굽힐 수 있는 최소 굽힘반지름 치수로서 굽힘펀치의 각(角)반지름(Rp)를 뜻한다. 그런데 산업현장에서는 외측 굽힘반지름 치수를 굽힘펀치와 다이블록으로 굽힐수 없는 미세한 샤프에지(sharp edge) 형상인 매우 작은 치수(R=0.2mm)를 필요로하고 있는 바, 본 논문에서는 외측 굽힘반지름 치수를 0.2mm 이하로 굽힐수 있는 Z-굽힘가공 공법을 개발 하고자 하였다.

  • This paper describes a research work of developing a computer-aided design of product with bending and piercing for progressive working. An approach to the system for progressive working is based on the knowledge-based rules. Knowledge for the system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. The system has been written in AutoLISP on the AutoCAD with a personal computer and is composed of four main modules, which are input and shape treatment, flat pattern layout, strip layout and die layout module. Based on knowledge-based rules, the system is designed by considering several factors such as radius and angle of bend, material and thickness of product, complexities of blank geometry and punch profile, bending sequence, and availability of press. Strip layout drawing generated by the piercing processes with punch profiles divided into for external area is simulated in 3-D graphic forms, including bending sequences for the product with piercing and bending. Results obtained using the modules enable the manufacturer for progressive working of electronic products to be more efficient in this field.

쉴드 커넥터 스트립레이아웃 자동설계에 관한 연구 (Study on the Automatic Strip Layout Design of Shield Connector)

  • 쉴드 커넥터는 자동차 전장부품으로 차량 내 전기 배선을 연결하는데 사용된다. 이 부품은 전기 전도도가 높은 인청동 재질을 사용하고 프로그레시브 프레스 성형으로 제작된다. 본 제품 형상의 기하학적인 측면을 고려했을 때 복잡하지 않지만, 드로잉, 밴딩 등의 소성가공과 피어싱, 노칭 등의 전단 가공을 실시하여 제품 성형을 완성해야 한다. 프로그레시브 금형을 설계하는 과정 중에 공정 및 스트립레이아웃 설계단계의 성형 해석 모듈을 활용하여 제품의 재질에 따른 두께 변화 및 성형 안전성, 스프링 백 (Spring Back) 검토를 수행하여, 균열 혹은 주름의 경향과 불완전 소성 변형에 대한 보정치를 예측 및 발생 가능한 문제들을 사전에 확인하고, 드로잉 공정 초기에 발생된 성형 불량에 대한 대책으로 드로잉 형상을 수정하여 공정 설계에 반영하였다. 공정설계에서 얻어진 제품의 블랭크 전개 형상은 효과적인 재료 이용을 위해 네스팅에 의한 최적화된 블랭크 배치로 재료의 손실을 최소화하여 3차원 스트립레이아웃 설계를 완성하였다. 본 연구를 통해 프로그레시브 성형을 통해 생산되는 쉴드커넥터 제품의 균열과 스프링백 현상을 사전에 개선하여 생산안정도를 향상시켰다.

3차원 곡판 성형을 위한 비정형롤러의 형태에 따른 성형성 평가 (Evaluation of Formability Dependent on Reconfigurable Roller Types for 3D Curved Sheet Forming)

  • Press machines and dies are commonly used for 3D curved sheet forming. Using conventional die forming can cause economic problems since various modifications of the die shape are required depending on the product shape. Various types of flexible forming such as multi-point dieless forming (MDF), flexible incremental roll forming have been developed to improve the needed process flexibility. Although MDF can reduce the production cost using reconfigurable dies, it still has significant material loss. Drawbacks such as wrinkling, dimpling, and forming errors can also occur despite continuous investigations to mitigate these defects. A novel sheet forming process for 3D curved surfaces, a flexibly-reconfigurable roll forming (FRRF), has been recently proposed to overcome the economic and technical limitations of current practice. FRRF has no limitation on blank size in the longitudinal direction, and also minimizes or eliminates forming defects such as wrinkling and dimpling. Feasibility studies of FRRF have been conducted using FE simulations for multi-curved shapes and various sheet thicknesses. Therefore, the fabrication of a FRRF apparatus is required for any follow-up studies. In the current study, experiments with reconfigurable rollers were conducted using a simple design pre-FRRF apparatus prior to fabricating the full size FRRF apparatus. There are three candidates for the reconfigurable roller: a bar-type shaft, a flexible shaft, a ground flexible shaft. Among these candidates, the suitable reconfigurable roller for FRRF is determined through various forming tests.

굽힘공정을 갖는 불규칙형상 박판제품의 블랭킹 및 피어싱용 공정설계 시스템 (An Automated Process Planning System for Blanking or Piercing of Irregular Shaped Sheet Metal Product with Bending Processes)

  • This paper describes a research work of developing a computer-aided design of blanking and piercing for irregular-shaped sheet metal products. An approach to the CAD system is based on the knowledge-based rules. Knowledge for the CAD system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. The system has been written in AutoLISP on the AutoCAD with a personal computer and is composed of four main modules, which are input and shape treatment, flat pattern layout, production feasibility check, and strip layout module. Based on knowledge-based rules, the system is designed by considering several factors, such as radius and angle of bend. material and thickness of product, complexities of blank geometry and punch profile, and availability of press. This system is capable of unfolding a formed sheet metal part to give flat pattern and automatically account for the adjustment of bend allowances to match tooling requirements by checking the dimensions and relationships of parts of the folded product. Also this system can carry out a process planning which is obtained from results of irregular shape of product that was successful in production feasibility check module according to flat pattern layout and generate strip layout drawing in graphic forms. The developed system provides its efficiency for flat pattern layout, and strip layout for the irregularly shaped sheet metal products.

  • Springback is a common phenomenon in sheet metal forming, caused by the elastic recovery of the internal stresses after removal of the tooling. Recently, advanced high strength steels (AHSS) such as TRIP and DP are finding acceptance in the automotive industry because their superior strength to weight ratio can lead to improved fuel efficiency and assessed crashworthiness of vehicles. The major troubles of the automotive structural members stamped with high strength steel sheets are the tendency of the large amount of springback due to the high yield strength and the tensile strength. The amount of springback is mainly influenced by the type of the yield function and anisotropic model induced by rolling. The discrepancy of the deep drawn product comparing the data of from the product design induced by springback must be compensated at the tool design stage in order to guarantee its function and assembly with other parts. The methodology of compensation of the low shape accuracy induced by large amount of springback is developed by the expert engineer in the industry. Recently, the numerical analysis is introduced in order to predict the amount of springback and to improve the shape accuracy prior to tryout stage of press working. In this paper, the tendency of springback is evaluated with respect to the blank material. The stamping process is analyzed fur the front side member formed with AHSS sheets such as TRIP60 and DP60. The analysis procedure fully covers the binderwrap, stamping, trimming and springback process with the commercial elasto-plastic finite element code LS-DYNA3D.

Results obtained using the modules enable the manufacturer for progressive working of electric products to be more efficient in this field.

모바일 폰용 일체형 부품의 프로그레시브 성형공정 설계 (Progressive Process Design of Integrated Part for Mobile Phone)

  • The purpose of this work is to develop of a press forming process for mobile phone battery cover as an alternative to the current manufacturing process by laser welding. This press forming process consists of a combination of bending, side pressing and side bending operations. The dimensional error for each process was investigated by finite element(FE) analysis and the Taguchi optimization method. The spreading of the cover width in the side pressing process was adjusted by modifying the blank shape with a notch. The over-bending method was adopted to compensate the spring-back which occurs after bending. Forming experiments were performed to verify the reliability of the developed press forming process. In addition, the strength of the product was evaluated to verify the suitability of the battery cover manufactured with this new press forming process. The results of the forming experiments indicate that the dimensional accuracy of the battery cover is within the required tolerance. The strength of the battery cover was evaluated to 547N which is larger than required strength of 400N.

Development of Polymeric Water Absorbent Film(PWAF) for the Collection of Size-classified Fog Droplets

  • For the purpose of collecting fog droplets as a function of size a new sampling method was developed in this study. Formation of 100$\pm$10㎛ thickness of polymeric water absorbent film (PWAF) on a nuclepore filter could be successfully realized. Also applicability of particle induced X-ray emission (PIXE) method to the chemical analysis of size-segregated fog droplets collected on PWAF was examined experimentally with synthetic fog droplets generated from a nebulizer. Absorption capacity of S-PAAS polymeric water absorbent shows marked decreases in the range less than 1 wt% and slight decrease between 1 and 3.5 wt% of every salt concentration. Dependency of absorption capacity on pH shows the maximum at pH 7. No apparent peak which can influence the quantitative analysis of elements dissolved and suspended in fog droplets was found at PIXE spectrum of PWAF blank. PWAF kept the original shape without rupture under the PIXE analytical conditions of beam intensity for 10 to 60 nA and irradiation time of 4∼5 min. It should be said that the proposed new technique in the work is helpful to get more detailed information of fog droplets, to clarify the fog formation processes, and to develop a model of acid deposition process.
