The applicability of a new method, termed the whirling motion concept, for the iprovement of the surface finish in milling three-dimensional sculptured surfaces has been investigated. A method for implementing this concept on conventional NC machines that utilize a suitably configured attachment has been proposed. The tool path equation for the ball-end milling process, based on the Surface-Shaping system, has been obtained. Both results of the computer simulation and the experiment verified the computer simulation and the experiment verified the proposed approach.
High speed machining experiment on the heat-treated mold steel(STAVAX and CALMAX of hardness HRc 53) is carried using TiAlN coated ball endmill. Tool life and wear characteristics under the various machining parameters and cooling methods are investigated. Effect of cooling method on life and wear of the tool was compared. For most cases, tool life was not determined by the amount of wear but by th chipping on the cutting edge. It is found that tool manufacturer's cutting parameters generally agrees with the results of this experiment.
Recently, high productivity and cost reduction becomes the most important target of industries due to the worldwide economic competition. One of these efforts is High Speed Machining(HSM), which reduces machining time with the increase of machining speed such as cutting speed and feedrate. It is very important, especially in case that the portion of machining time in production cost is high. This research suggests optimum cutting conditions to reduce cutting time with minimizing term error. For this study, a comprehensive model representing the texture of machining surface is developed, including rubbing phenomenon on the tip of ball end mill and expanded fibbing zone trajectory caused by tool deflection. Experiments show that the suggested set of feed and pick feed is optimum for maintaining the surface roughness identified by rubbing and low cutting speed in minimum.
This paper deals with the establishment of the cutting direction on inclined plane by using ball end mill. Ball-end milling is widely used for free form surface die and mold. In these machining, the cutting parts vary because the tool tip is hemisphere shaped. The cutting characteristics, such as cutting force, surface roughness and surface profile are varied according to the variation of cutting directions. The effective tool diameter was calculated on different tilt angles and tool-path. Tool life and cutting characteristics were estimated on variation of cutting directions in the same cutting speed. In this paper, the optimal cutting direction which can be applied 3-D sculpture surface cutting is suggested.
Micro end-milling process is applied to fabricate precision mechanical parts cost-effectively. It is a complex and time-consuming job to select optimal process conditions with high productivity and quality. To improve the productivity and quality of precision mechanical parts, micro end-mill wear and cutting force characteristics should be studied carefully. In this paper, high speed machining experiments are studied to construct the optimum process design as well as the mathematical modeling of tool wear and cutting force related to cutting parameters in micro ball end-milling processes. Cutting force and wear characteristics under various cutting conditions are investigated through the condition monitoring system and the design of experiment. In order to construct the cutting database, mathematical models for the flank wear and cutting force gradient are derived from the response surface method. Optimal milling conditions are extracted from the developed experimental models.
When considering the proper function and life cycle length of a product, its surface finish plays an important role. This experimental study was carried out to understand the effect of input factors on surface roughness and how it can be minimized by controlling the input parameters. This experimental work was performed by machining the surface of STD 61 blocks with a surface inclined at $30^{\circ}$ by ball end-milling and optimizing the input parameters using the Taguchi technique. Signal-to-Noise (S/N) ratio and analysis of variance (ANOVA) were applied to find the significance of the input parameters. The optimum level of input parameters to minimize surface roughness was obtained.
In this paper, the cutting force calculation of ball-end mill processing was modeled mathematically. All derivations of cutting forces were directly based on the tangential, radial, and axial cutting force components. In the developed mathematical model of cutting forces, the relationship of average cutting force and the feed per flute was characterized as a linear function. The cutting force coefficient model was formulated by a function of average cutting force and other parameters such as cutter geometry, cutting conditions, and so on. An experimental method was proposed based on the stable milling condition to estimate the cutting force coefficients for ball-end mill. This method could be applied for each pair of tool and workpiece. The developed cutting force model has been successfully verified experimentally with very promising results.

High speed machining (HSM), specifically end milling and ball end cutting, is attracting interest in the die/mold or aerospace industries for the machining of complex 3D surfaces. HSM of difficult-to-cut materials such as die/mold steels, titanium alloys or nickel based superalloys generates the concentrated thermal/frictional damage at the cutting edge of the tool and rapidly decreases the tool life. Following a brief introduction on HSM and reated aerospace or die/mold work, the paper reviews published data on the effect of cutter/workpiece orientation and cutting environments on tool performance. First, experimental work is detailed on the effect of cutter orientation on tool life, cutting forces, chip formation, specific force and workpiece surface roughness. Cutting was performed using 8 mm diameter PVD coated solid carbide cutters with the workpiece mounted at an angle of 45 degree from the cutter axis. A horizontal downwards cutting orientation proveded the best tool life with cut lengths ∼50% longer than for all other directions (horizontal upwards, vertical downwards, vertical upwards). Second, the cutting environments were investigated for dry, flood coolant, and compressed chilly air coolant cutting. The experiments were performed for various hardened materials and various coated tools. The results show that the cutting environment using compressed cilly air coolant provided better tool life than the flood coolant or the dry.
This paper presented a new model of virtualized CNC milling machine. The model verifies the over cut, the under cut and the surface roughness using NC file generated from CAM and cutting condition. The model uses Z-map model to verify workpiece. In this paper, the model used the velocities of x, y and z direction and obtained a center point of a hall end mill for modeling Z-map of workpiece. To investigate the performance of the model, simulation study was carried out. As the results, the model gave geometry accuracy of workpiece, the surface roughness and the chip loads in finish cutting that can predict tool chipping. The virtualized CNC machine can he used a flat end mill, a ball end mill and a rounded end mill.
In this paper, the machining characteristics of high speed ball end milling affected by the rotational error of high speed spindle using air bearing are investigated. The error motions of a spindle have generally influenced on the surface roughness, the form accuracy, the tool life, etc. in end milling. Experiments are carried out over a wide range of rotational speeds(10,000-50,000rpm). The rotational errors of the spindle are measured by the gap sensor mounted on the spindle shaft at various cutting speeds. The relations between the surface roughness and the spindle error motion are presented. Results show that the rotational accuracy of the spindle directly affects the surface roughness of the machined surface.
