Development of Three-dimensional CAD System for Die Design for Automotive Body Panels (자동차 프레스 금형 설계를 위한 3차원 CAD 시스템의 개발)

  • Recently three-dimensional (3-D) die design and production process has been widely introduced into the tooling shops of automotive manufacturers to reduce time-to-production of brand-new automobiles. 3-D solid models created in CAD systems are used not only for various simulations for design verification, but also for NC tool path generation to machine dies and their Styrofoam patterns. However, a lot of time and cost will be required to build solid models for dies if designers use only the generalized modeling capabilities of commercial 3-D CAD systems. To solve this problem, it is necessary to customize 3-D CAD system for the specific die design and manufacturing process. This paper describes a dedicated 3-D CAD system based on Unigraphics for die design for automotive body panels. The system provides not only 3-D design capabilities, but also standard part libraries, to enhance design productivity. The design process modeling technology has been introduced to facilitate redesign of the die for the modified panel. By introducing this system, dies can be designed more rapidly in the 3-D space, and their solid data can be directly transferred to CAM tools for NC tool path generation and simulation tools for virtual manufacturing.

  • This paper describes a dedicated three-dimensional CAD system for design of drawing dies for automotive body panels. Since solid die models are useful not only for simulations for design verification, but also for NC tool path generation to machine dies and their Styrofoam patterns, 3-D CAD systems have been introduced in the tooling shop of automotive manufacturers.   • Continuing pressure for the weight reduction of vehicles and improvement of collision safety is driving the development of new high strength steel with excellent formability. The formable high strength steels which have excellent drawability have been developed and applied to the complicated inner panels. Although BH steel have mainly occupied the material market for outer panels, it is challenged by DP steel which have low yield strength and good bake hardenability. The advanced high strength steel, TRIP steels and DP steels which have excellent formability are new alternatives to conventional HSLA steel for structural parts such as members and pillars. HSLA steels also have been used for automotive bumper reinforcements due to their high yield ratio. Higher grade complex phase steel(CP) were developed for bumper reinforcements by addition of precipitation hardening to transformation strengthened steel. The usage of the advanced high strength steel ale increasing and will become the main material in structural parts near future. This paper describes the features of newly developed high strength cold rolled steels for automobiles.

A Study on Failure Evaluation of Korean Low Floor Bus Structures Made of Hybrid Sandwich Composite (하이브리드 샌드위치 복합재 초저상버스 구조물의 파손 평가 연구)

  • The structural stiffness, strength and stability on the bodyshell and floor structures of the Korean Low Floor Bus composed of laminate, sandwich panels and metal reinforced frame were evaluated. The laminate composite panel and facesheet of sandwich panel were made of WR580/NF4000 glass fabric/epoxy laminate, while aluminum honeycomb or balsa was applied to the core materials of the sandwich panel. A finite element analysis was used to verify the basic design requirements of the bodyshell and the floor structure. The use of aluminum reinforced frame and honeycomb core was beneficial for weight saving and structural performance. The symmetry of the outer and inner facesheet thickness of sandwich panels did not affect the structural integrity. The structural strength of the panels was evaluated using Von-Mises criterion for metal structures and total laminate approach criterion for composite structures. All stress component of the bodyshell and floor structures were safely located below the failure stresses. The total laminate approach is recommended to predict the failure of hybrid sandwich composite structures at the stage of the basic design.

  • A good grasp of the failure mechanisms of resistance spot weld, widely used in joining the auto-panels, in essential to the structural/crashworthy analyses and integrity assessment of the whole auto-body. In this study, We provide an estimative model describing the failure behavior of resistance spotf weld, and apply the model to the finite element analysis of crashworthiness. First, in "Part 1-Failure Criteria", to be used for the finite element analysis of spot-welded structural panels of an auto-body, (i) a methodology for quantifying the spot weld failure and the accompanying failure criteria are presented, and (ii) the coefficients of the failure equation are determined by a munimum number of appropriate experimental tests. To achieve these, we derive the functional form of the failure envelop by limit analysis, and correlate it with the form in PAM-$CRASH^{TM}$ code, and also investigate the effect of the failure coefficients on the failure envelop form. An estimative model obtained in this Part1, as spot weld failure criteria is applied to the Macroscopic finite element analysis of autobody structural panels using PAM-$CRASH^{TM}$ code in Part 2.

  • An aluminium sandwich sheet is the material fabricated by adhering two aluminum panels to one plastic core. If it has the same bending stiffness as an steel panel, it is 65% lighter than steel panel and 30% lighter than aluminum panel. Therefore it is marked exclusively as god substitutive materials of steel body for improving fuel efficiency. But an aluminium sandwich sheet has problem of the lower formability than steel for automotive application. In this paper we intend to develop application technologies of an aluminum sandwich sheet for auto body panels from the selecting composed materials of aluminium sandwich sheets to fabricating prototype. We selected aluminium sandwich panels fabricated by Hoogovens company. Through formability tests we have finished the design and fabricated a mould and a prototype.

Investigation of Springback for the U-bending of Steel Sheets for Automotive body panels (차체 성형용 판재의 U 벤딩시의 스프링백에 관한 연구)

  • The purpose of this paper is to investigate the characteristics of springback for the U-bending of steel sheets for automotive body panels. This study presents the experimental and analytical approach for the two kind of steel sheets, namely SCP1 and TRIP(Transformation-induced plasticity), the newly developed high strength steel. The adopted thicknesses are 0.8, 1.2 and 1.6 mm for SCP1, and 1.0 mm for TRIP. The punch profile radii are designed in 3, 6, 9, 12, and 15 mm. As results, the springgo aspect could be observed experimently in the small punch profile radius. The degree of springback for TRIP sheets was more than the SCP1 sheets.

  • Aluminum sheet application to automobile body panels has now become an important objective to meet the requirements of automobile weight reduction. As the Mg content in Al-Mg based alloys increased up to 7.19%, the strength and elongation increased. For instance. Al-7.19Mg alloy had a high strength of 305MPa and a high elongation of 35%. A study was also made to investigate the interrelation between grain size and tensile properties with varying the contents of Mg, Ti and Zr elements and annealing conditions. The yield stress decreased as the grain size increased, which increased the uniform elongation. The strain hardening exponents n increased as the Mg content increased, which depended on the increasing difficulties of the cross slip of dislocation.

  • Cylindrical panels are widely used as aircraft fuselages and rocket etc, and the cutouts for weight reduction or wiring at such structures tend to cause the stress concentration and the local radial displacement so that seriously effect the stability of structures. In this paper, for the cylindrical composite panel with coutout at the center, the buckling and postbuckling behaviour regarding the shape and size of cutout is analyzed by finite element method. Also the lamination mechanism , changing bending stiffness and fiber orientation angle variation are researched to be regarded in studying the laminated composite materials.
