Elastic-Plastic Finite Element Analysis of the Roll Forming Process for an Automotive Part of High Strength Steel (고강도강 자동차 부품의 롤 성형 공정의 탄소성 유한요소해석)

  • A roll forming process is developed for an automotive part of high strength steel. Forming rolls are designed through the plane strain elastic-plastic finite element analysis to estimate the springback. It is assumed that the process can be approximated as a series of multi-step bending processes. Then the 3D elastic-plastic finite element analysis with the solid element is carried out for the designed roll forming process. The prototype roll forming machine and the forming rolls are made and the experiments are carried out. The results of the analysis and the experiments are compared.

  • For application of advanced high strength hot-rolled steels (i.e. DP590, DP780) to automotive lightweight chassis parts, various technologies from design to forming test, optimization of welding condition and investigation of coating properties were tried. The target part of this study was automotive rear sub frame and we could make $16.8\%$ weight reduction by reducing the material thickness and optimizing the design. In addition, the formability and weldability of the newly developed AHSS, DP780, were evaluated.

  • A kinematic analysis method has been used as analysis method for dynamic behavior of moving parts of vehicle, especially hood part. Such analysis method, however, has its limitations in terms of design technology, including, over travel of hood that occurs due to lack of considerations of compliance characteristics, such as flexible components of hood's weather strip and over slam bumper. Therefore, it is necessary to develop a modeling which reflects compliance of flexible components of hood and elastic characteristics of panel for improvement of design process. In this thesis, a finite element method as mentioned earlier, is developed to represent over travel of hood. Also optimization process applying sequential approximate optimization is suggested to prevent over travel. The over travel analysis method and optimization process, which are developed through the research, would make it possible to design with high quality and credibility. Furthermore, it is expected that the time for design would be reduced and the design quality also improved.

  • This study investigates fluid flow and thermal stress at automotive exhaust manifolds as model 1 and 2. The maximum displacements happen at joint part connected with 4 pipes and upper middle of both parts in cases of model 1 and 2 respectively. At inner surface of the part connected with engine, maximum equivalent stresses of 991.85 and 698.96 MPa are shown in cases of model 1 and 2 respectively. As maximum velocities at the outlet at model 1 are shown at 19.46 and 14.61 m/s in cases of model 1 and 2 respectively, model 1 has more pressure drop than model 2. As result, model 2 has less pressure drop than 1. Model 2 has less deformation and stress than model 1. Model 2 has also less pressure drop than model 1. Therefore model 2 has more strength durability than model 1. This study result is applied with the design of safe automotive manifold and it can be useful to improve the durability by predicting prevention against the deformation due to exhaust gas.

  • This study proposed the new pressing method under heat for the plastic automotive interior part in order to make embossing on the skin of the raw material of the part. The raw material is laid on the lower mold and it is pressed by the upper one with embossing shape. The air is suctioned from the inside of both molds for producing tension and making embossing shapes on the skin of the part without its breakage. The corresponding molds and test machines are made and the proposed manufacturing process is validated.

  • In this research, an analysis of damaged instance and forming fault for disc part in automotive steel wheel was performed. Rolled steel material, which had been used in the manufacturing of the damaged disc part, was prepared for tensile test, quantitative analysis of chemical component and acquirement of scanning electron microscope images. Although the results of mechanical properties and chemical component ratio for the material satisfied the suggested specification, some material inherent problem was found in the scanning electron microscope images. Finally, in an analysis of chemical component for the damaged disc part used in road condition, mismatching of chemical component ratio between the suggested specification and test result was found.

  • The development of automotive rear chassis part using tube forming process has advantage of increase in part durability and decrease in its weight. We developed tubular type rear CTBA(Coupled Torsion Beam Axle) part with 60K high strength steel developed by POSCO in this project. The result was demonstrated that tubular type CTBA shows excellent durability performance and $10\%$ weight reduction compared with V-beam type CTBA in our work. Furthermore, we will adapt this technology to mass production and apply to the other chassis parts.

Effect of Cast Microstructure on Fatigue Behaviors of A356 Aluminum Alloy for Automotive Wheel (자동차휠용 A356 알루미늄 합금의 주조조직이 피로특성에 미치는 영향)

  • Recently, automotive industry is attempting to replace steels for automotive parts with light-weight alloys such as aluminum alloy, because of the growing environmental regulations governing exhaust gas and the engine effectiveness of a vehicle. The low cycle fatigue (LCF) and high cycle fatigue (HCF) properties as well as the microstructure and tensile property were investigated on the low pressure cast A356 aluminum alloy wheel, which was followed by T6 heat treatment. The cast microstructure of the alloy influenced significantly on the low cycle and high cycle fatigue behaviors. The rim part of cast aluminum alloy wheel showed higher low cycle and high cycle fatigue strength compared with the spoke part, which should be caused by higher cooling rate of rim part. The spoke part of the wheel showed coarser dendrite arm spacing (DAS) and wide eutectic zone in the microstructure, which resulted in the partial brittle fracture and lower fatigue life time.
