  • In this study, the nano-deformation behavior of semi-solid Al-Si alloy was investigated using a molecular dynamics simulation as a part of the research on the surface crack behavior in thixoformed automobile parts. The microstructure of the grain-size controlled Al-Si alloy consists of primary and eutectic regions. In eutectic regions the crack initiation begins with initial fracture of the eutectic silicon particles and inside other intermetallic phases. Nano-deformation characteristics in the eutectic and primary phase of the grain-size controlled Al-Si alloy were investigated through the molecular dynamics simulation. The primary phase was assumed to be single crystal aluminum. It was shown that the vacancy occurred at the zone where silicon molecules were.

  • An air spring which is a part of the suspension system of automobiles is used to reduce and absorb the vibration and the noise. Main components of the air spring are a cord reinforced rubber bellows, a canister and a piston. The performance of the air spring are depended on configurations of rubber bellows, the angle and elastic modulus of cord. The finite element analysis are executed to predict and evaluate the load capacity and the stiffness. The design variables of air spring are determined to adjust the required specifications of the air spring. Several samples of the air spring are manufactured and experimented. It is shown that the results by finite element analysis are in close agreement with the test results.

  • The rolling piston type-rotary compressor has been widely used for refrigeration and air-conditioning systems due to its compactness and high-speed operation. The present analysis is part of a research program directed toward maximizing the advantages of refrigerant compressors. The study of lubrication characteristics in critical sliding components is essential for the design of refrigerant compressors. Therefore, theoretical investigation of the lubrication characteristics of a rotary compressor used for refrigeration and air-conditioning systems was studied. The Newton-Raphson method was used for the partial elastohydrodynamic lubrication analysis between the vane and the rolling piston of a rotary compressor. The results showed that the rotational speed of a shaft and the discharge pressure significantly influence the friction force and the energy loss between the vane and the rolling piston.

  • Metal matrix composites with whisker reinforcements have significant potential for demanding mechanical applications including defense, aerospace, and automotive industries. Especially, metal matrix composites, which are reinforced with aluminum borate whisker, have been used for the part of piston head in automobile because of good specific strength and wear resistance. Aluminum alloy-based metal matrix composites with whisker reinforcements have been produced using squeeze casting method, which is kind of an infiltration method. In this study, AC4CH-based metal matrix composites with $Al_{18}B$_4$O_{33}$ reinforcement have been produced using squeeze casting method, after T6 heat treatment, we evaluated mechanical properties of matrix and MMC composite were evaluated.

  • For motor operation at low speeds and loads, torque pulsation by the cogging torque is often a source of vibration and control difficulty. In this paper, the magnetic field of a motor is calculated by finite element method. The periodic cogging torque is determined using Maxwell stress method and time stepping method, and then decomposed using fourier series expansion, The purpose of this paper is to characterize design parameters on the cogging torque and to design a permanent magnet motor with a cogging torque less vulnerable to vibration, without sacrificing the motor performance. The design parameters include stator slot width, permanent magnet slot width, airgap length and magnetization direction. A new design with a less populated frequency spectrum of the cogging torque is proposed after characterizing individual effect of design parameters. Magnet pole edge shaping, by gradually increasing the cogging torque with reduced higher harmonics.

  • A manufacturing process for a clutch gear which demands high strength and wear resistance, was developed by means of computer simulation. A preform was made by hot forging process and subsequent cold sizing process is applied to complete precise tooth part. Processes to obtain high dimensional accuracy and superior mechanical properties are analyzed and optimal heat treatment cycle to improve cold forgeability is introduced. Prototype was produced and the dimensional accuracy of the prototype was inspected to verify proposed process.

  • Brake judder of an automotive vehicle is defined as an abnormal vibration of low frequency during braking. Under the assumption that judder occurs due to disc run-out and is a resonance phenomenon with a specific parts of the automobile, computational simulations using SAMCEF software were performed in this paper. The results show that the stabilizer of the car is a possible part which makes the judder vibration due to resonance. And initial braking velocity, the magnitude of run-out, and the friction coefficient between disk and pad are the influential factors to the brake judder.

  • In the automobile development, press tool design and manufacturing are very difficult and need high cost experienced workers. Therefore, we concerned ourselves in the cost down and easy manufacturing. In this research, we have developed a tool for LH/RH of the front fender, which had difficulty in forming. We have carried out the drawing analysis by Pam-stamp and CATIA modeling. Finally, we get the optimal design parameter. As a result of try out, we found out the optimal width and margin at the center line for tool design. Also, in order to get good results we have to intaglio margin in the part of the wheel house and utilize double bead on every side except corner.

  • The potential for growth and the future impact of Rapid Prototyping that it will have on the product development cycle are enormous. Since making tools, precedes making parts, Rapid Tooling becomes widely used in automobile, aerospace, electronic, and other industries. In this study, master models formed by Rapid Prototyping of Stereolithography have been applied for vacuum casting to obtain silicone patterns which have transformed into epoxy models. The epoxy models have been measured to check dimension errors, and tested their functions. These checking and measurement have provided information on plastic injection possibilities and data for die design, Temporary die making with the materials of Aluminum/Epoxy and powder injection metal (PIM) has also been discussed in terms of hardness, surface roughness, and SEM microstructures.
