A Study on Weldability and Prediction of Nugget Shape in Dissimilar Metal Arc Spot Weld (이종 금속의 아크 스폿 용접성 및 접합부 형상 예측에 관한 연구)

  • In this study, the lap welding between austenitic stainless steel and carbon steel was carried out using arc spot welding process and weldability of welded specimens was estimated. From the tensile-shear strength test, micro Vickers harness test, and microstructure observation, specimen of $psi6.5mm$(hole of upper plate) showed the best results in terms of tensile-shear strength and nugget shape. And there was an unmix zone in fusion boundary between the carbon steel base metal and bulk weld metal. This zone had very width with the hard microstructure. The shape of weld nugget in arc spot welding of dissimilar metal melds was predicted by searching thermal history of a weld joint through a three-dimensional finite element model. From the numerical analysis, predicted the shape of weld nugget showed good agreement with the experiment.

Development of a vision sensor for measuring the weld groove parameters in arc welding process (자동 아크 용접공정의 용접개선변수 측정을 위한 시각 시스템)

  • In conventional arc welding, position error of the weld torch with respect to the weld seam and variation of groove dimension are induced by inaccurate fitup and fixturing. In this study, a vision system has been developed to recognize and compensate the position error and dimensional inaccuracy. The system uses a structured laser light illuminated on the weld groove and perceived by a C.C.D camera. A new algorithm to detect the edge of the reflected laser light is introduced for real time processing. The developed system was applied to arbitarary weld paths with various types of joint in arc welding process. The experimental results show that the proposed system can detect the weld groove parameters within good accuracy and yield good tracking performance.

  • Among various welding parameters, the welding current which is inversely proportional to the tip-to-workpiece distance in GMAW is an essential parameter to monitor the GMAW process of horizontal fillet joints. For the case of weld defect such as overlap in horizontal fillet welding, therefore, the signal processing for process monitoring or automatic seam tracking should be modified by considering the weld pool surface geometry including the corresponding weld defect. In other words, the adequate signal processing algorithm is indispensible to improve the performance of the arc sensor. However, arc sensor algorithm already developed usually focus on weld seam tracing but do not considering the weld qualities. In this paper, various experiments were carried out to investigate the tendencies of the weld defects when weaving motion is added, and the experimental method based on 2$^n$ factorial design was proposed for deriving the mathematical model between the leg length and the various welding conditions. Moreover, a signal processing method based on the artificial neural network(Adaptive Resonance Theory) was proposed far discriminating the current signal of sound weld beads from that of weld beads with overlap. Finally, the algorithm for weld seam tracking combined with the mathematical modeling and the signal processing method was carried out to track the weld line in conjunction with the improvement of the weld qualities. The reliability of the proposed algorithms were evaluated through various experiments, which showed that the proposed algorithms could be effectively used for arc welding automation.

  • In this study a new arc sensor algorithm for automatic weld seam tracking was proposed, which uses the relative welding current variation according to the tip-to-workpiece distance in GMA welding. Since the new developed arc sensor algorithm is not sensitive to unstable factors of arc signal, the system is expected to get rid of the problems of already existing arc sensor system which include the difficulty of modeling the process for various welding conditions and limitation of application to thick plate welding. Thus the system is applicable not only to thick plate welding but also to thin plate welding. To implement the new arc sensor algorithm the system parameters which include sampling time, averaging range, weighting factor of moving averaging, basic compensation time, and basic compensation distance were determined by experimental analysis. Consequently this system has shown the successful tracking capability for the various welding conditions.

Mathematical Models for Optimal Bead Geometry for GMA Welding Process

  • A major concern in Gas Metal Arc (GMA) welding process is the determination of welding process variables such as wire diameter, gas flow rate, welding speed, arc current and welding voltage and their effects on the desired weld bead dimensions and shape. To successfully accomplish this objective, 81 welded samples from mild steel AS 1204 flats adopting the bead-on-plate technique were employed in the experiment. The experimental results were used to develop a mathematical model to predict the magnitude of bead geometry as follows; weld bead width, weld bead height, weld bead penetration depth, weld penetration shape factor, weld reinforcement shape factor, weld bead total area, weld bead penetration area, weld bead reinforcement area, weld bead dilution, length of weld bead penetration boundary and length of weld bead reinforcement boundary, and to establish the relationships between weld process parameters and bead geomery. Multiple regression analysis was employed for investigating and modeling the GMA process and significance test techniques were applied for the interpretation of the experimental data.

  • Among the variety of welding processes available, the flux cored arc welding is one of the most frequently used process, because of its wide range of application and high productivity. The weld joint tracking is indispensable to improve the flexibility of the arc welding robot application for the flux cored arc welding (FCAW) process. In this study, an arc sensor which utilizes the electrical signal obtained from the welding arc itself was developed for weld joint tracking in FCAW. Because a model of the welding arc in flux cored arc welding was required to develop the arc sensor, a mathematical model was proposed by analysing the welding arc behaviour, and also an experimental model by using the factorial experiment and least square method. For overcoming the fluctuation in the welding current signal during tracking the weld joint, it was fitted to a curve which is inversely proportional to a trace of tip-to-workpiece distance by using the quadratic curve-fitting method.

  • The weld seam tracking sensor is indispensable to improve the flexibility of automatic arc welding systems. Among the position sensing methods available, a laser displacement sensor is one of the most prevailing methods. In this study, a laser displacement sensor was examined on detecting the weld seam of lap joints in sheet metal arc welding. The output signal of the laser displacement sensor may ontain severe fluctuation from the effect of arc light, spatters, fume, etc. So a variety of signal processing methods was applied to smooth the output signal of the sensor. And then the weld joint was determined by using the central difference method. It was revealed that the quadratic mean method plays an important role in detecting the weld seam during welding especially.

Experimental Studies on Submerged Arc Welding Process

  • The efficient application of any welding process depends on the understanding of associated process parameters influence on the weld quality. The weld quality includes the weld bead dimensions, temperature distribution, metallurgical phases and the mechanical properties. A detailed review on the experimental and numerical approaches to understand the parametric influence of a single wire submerged arc welding (SAW) and multi-wire SAW processes on the final weld quality is reported in two parts. The first part deals with the experimental approaches which explain the parametric influence on the weld bead dimensions, metallurgical phases and the mechanical properties of the SAW weldment. Furthermore, the studies related to statistical modeling of the present welding process are also discussed. The second part deals with the numerical approaches which focus on the conduction based, and heat transfer and fluid flow analysis based studies in the present welding process. The present paper is the first part.

A Study on a Dual Electromagnetic Sensor System for Weld Seam Tracking of I-Butt Joints

  • The weld seam tracking system for arc welding process uses various kinds of sensors such as arc sensor, vision sensor, laser displacement sensor and so on. Among the variety of sensors available, electro-magnetic sensor is one of the most useful methods especially in sheet metal butt-joint arc welding, primarily because it is hardly affected by the intense arc light and fume generated during the welding process, and also by the surface condition of weldments. In this study, a dual-electromagnetic sensor, which utilizes the induced current variation in the sensing coil due to the eddy current variation of the metal near the sensor, was developed for arc welding of sheet metal I-butt joints. The dual-electromagnetic sensor thus detects the offset displacement of weld line from the center of sensor head even though there's no clearance in the joint. A set of design variables of the sensor was determined far the maximum sensing capability through the repeated experiments. Seam tracking is performed by correcting the position of sensor to the amount of offset displacement every sampling period. From the experimental results, the developed sensor showed the excellent capability of weld seam detection when the sensor to workpiece distance is near less than 5 ㎜, and it was revealed that the system has excellent seam tracking ability for the I-butt joint of sheet metal.

  • The potential advantages of the hybrid welding process are improved weld penetration, enhanced gap tolerance, control of weld metal composition, and improved weld quality in comparison to laser or arc welding. Especially, the deep penetration of hybrid welding is very attractive in welding of thick plates. In this study, therefore, the influence of arc power in hybrid welding on detailed bead dimensions at different laser power levels was investigated.
