  • The effect of additives on the castability of the AC2BS aluminum alloy, which contains 35% recycled scrap, was investigated. For the wide utilization of the recycled scrap AC2BS aluminum alloy, the research results were compared to those with the AC2B virgin alloy, which is typical Al-Si-Cu alloy system. It was confirmed that the addition of Al-5%Ti-1%B increased the ${\alpha}$-Al nucleation temperature during solidification and decreased the grain size through cooling curve and microstructural observations of the recycled alloy. It was also found that an addition of Al-10%Sr decreased the eutectic Si growth temperature during the solidification process and modified the shape of the eutectic Si of the recycled alloy. The characteristics of fluidity, shrinkage and solidification crack strength were evaluated. For the AC2BS aluminum alloy containing 35% recycled scrap, both ${\alpha}$-Al grain refinement due to Ti-B and eutectic Si modifications due to Sr contributed to the improvement of the fluidity. The macro- shrinkage ratio increased with additions of both Al-10%Sr and Al-5%Ti-1%B and the micro-shrinkage ratio increased with the addition of Al-10%Sr but decreased with the addition of Al-5%Ti-1%B. The casting characteristics of TiB and Sr-treated AC2BS aluminum alloy containing 35% recycled scrap are similar to those of AC2B virgin alloy. The improvement of the solidification crack strength of the AC2BS aluminum alloy was possible by the reduction of the grain boundary the stress concentration through the enhancement by both ${\bullet}{\cdot}$-Al refinement and eutectic Si modification. More extensive use of the AC2BS aluminum alloy containing 35% recycled scrap can be expected in the future.

  • Melt super-heating which promotes shape modification of ${\beta}$ intermetallic compounds was conducted to improve mechanical properties of recycled AC2B aluminum alloy. Modification of needle-shape ${\beta}$ intermetallic compounds was effective for the specimens of AC2B aluminum alloys containing 0.85wt.% Fe by melt super-heating, in which the melts had been held at $850^{\circ}C$ or $950^{\circ}C$ for 30 minutes respectively. Owing to the modification of needle-shape of ${\beta}$ intermetallic compounds by melt superheating of the alloy with containing 0.85wt.% Fe to $950^{\circ}C$, increases in elongation and tensile strength were prominent to be more than double and 55% respectively in comparison with the melt heated to $740^{\circ}C$. Moreover, modification of needle-shape ${\beta}$ intermetallic compounds in the alloy containing O.85wt.% Fe by $950^{\circ}C$ melt super-heating led to 48% improvement of the value of impact absorbed energy as compared with the melt heated to $740^{\circ}C$.

  • The effects of Sr and (Ti-B) additives on the tensile properties of AC4A recycled (35% scrap content) aluminum alloys were investigated. An acicular morphology of the eutectic Si phase of as-cast specimens was converted to a fibrous morphology upon the addition of Sr. Moreover, morphology of the Sr modified eutectic Si phase became finer due to a T6 heat treatment. The grain size of the ${\alpha}$-solid solution was decreased by the addition of (Ti-B) additives. Depending on the treatment conditions of the as-cast specimens, i.e., no addition, a Sr addition and a (Ti-B)+Sr addition, the tensile strength levels of the as-cast specimens were 182, 192, and 204MPa, respectively. The corresponding strengths of T6 heat-treated specimens were 293, 308, and 318MPa. Elongations of the as-cast specimens were 2.2, 3.1, and 5.6%, and the corresponding elongations of the T6 heat-treated specimens were 4.6, 6.1, and 7.6%. The percentage of the reduced section area in the tensile specimens was also increased by the Sr and (Ti-B) additives. Sr and (Ti-B) additives changed the microstructure and the distribution of defects in the castings, resulting in an improvement of the tensile properties of AC4A aluminum alloys. According to our test results, recycled (35% scrap content) AC4A aluminum alloy met all of the KS requirements of the tensile strength and elongation values of AC4A aluminum alloy except for the elongation value of the one specimen condition, in this case the as-cast no-addition condition.

  • The effect of the mold preheat temperature on the solidification crack strength was investigated in AC2B aluminum alloy. A tension type apparatus as part of a solidification crack test which could measure the stress-strain relationship quantitatively was utilized. The evaluation of the solidification crack strength with varying mold preheat temperatures was performed by the test procedure established in this research. When the mold preheat temperatures were $250^{\circ}C$, $150^{\circ}C$ and $50^{\circ}C$, the solidification crack strengths were found to be $7.8Kgf/cm^2$, $12.9Kgf/cm^2$ and $28.6Kgf/cm^2$, respectively. In the same way, when the mold preheat temperatures were $250^{\circ}C$, $150^{\circ}C$ and $50^{\circ}C$, the corresponding temperatures of the failure sites were $610^{\circ}C$, $600^{\circ}C$ and $571^{\circ}C$, and the calculated solid fractions were 14.0%, 29.3% and 50.8% when the specimens failed, respectively. The solidification crack strength increased in proportion to the solid fraction of the failure site. The solidification crack strength obtained in this test is assumed to reflect the effects of metallurgical factors on the thermo-plastic characteristics of a solidifying alloy such as the grain size of the solid, the grain morphology, and the distribution of solid grain.

  • The effects of minor additives on the casting properties of AC4A aluminum alloys were investigated. Measurements of the cooling curve and microstructure observations were conducted to analyze the effects of Ti-B and Sr minor elements during the solidification process. A fine grain size and an increase in the crystallization temperature for the ${\alpha}-Al$ solution were evident after the addition of 0.1wt% Al-5%Ti-1%B additive. The modification effect of the eutectic $Mg_2Si$ phase with the addition of 0.05% Al-10%Sr additive was prominent. A fine eutectic $Mg_2Si$ phase and a decrease in the growth temperature of the eutectic $Mg_2Si$ phase were evident. Fluidity, shrinkage and solidification-cracking tests were conducted to evaluate the castability of the alloy. The combined addition of Al-5%Ti-1%B and Al-10%Sr additives showed the maximum filling length owing to the effect of the fine ${\alpha}-Al$ grains. The macro-shrinkage ratio increased, while the micro-shrinkage ratio decreased with the combined addition of Al-5%Ti-1%B and Al-10%Sr additives. The macro-shrinkage ratio was nearly identical, while the micro-shrinkage ratio increased with the addition of the Al-10%Sr additive. The tendency of the occurrence of solidification cracking decreased owing to the effect of the fine ${\alpha}-Al$ grains and the modification of the $Mg_2Si$ phase with the combined addition of Al-5%Ti-1%B and Al-10%Sr additives.

  • Numerical solution of thermal stress by CAE analysis could be an effective method in product development stage of castings to predict and treat the problem of solidification cracking of castings. Quantitative stress-strain data are necessary, in this case. Tension type apparatus of a solidification crack test which can measure stress-strain relationship quantitatively was developed and the test procedure was established by this research. Solidification crack strength obtained from the following test procedure could be utilized to evaluate it in terms of effect factors on thermo-plastic characteristic of solidifying alloy such as grain size of solid, grain morphology, distribution of solid grain, etc. Proposed test procedure is as follow: Prediction of temperature at the failure site of solidification cracked specimen by computer simulation of solidification, Calculation of solid fraction of the failure site from thermodynamic solution of solidification under Scheil condition.

  • The formation of a thicker hard alloyed layer have been investigated on the surface of aluminum cast alloy (AC2B) by PTA overlaying process with Cr, Cu and Ni motel powders under the condition of overlaying current 125-200A. overlaying speed 150 mm/min and different powder feeding rate 5-20 g/min. In addition the characteristics of hardening and wear resistance of alloyed layer here been examined in relation to the microstructure of alloyed layer. Main results obtained were summarized as follows: 1) There was an optimum overlaying condition to get a good alloyed layer with smooth surface. This good layer became easy to be formed as increasing overlaying current and decreasing powder feeding rate under a constant overlaying speed. 2) Cu powder was the most superior one in metal powders used due to a wide optimum overlaying condition range, uniform hardness distribution of Hv250-350, good oar resistance and freedom from cracking in alloyed layer with fine hyper-eutectic structure. 3) On the contrary, irregular hardness distribution was usually obtained in Cr ar Ni alloyed layers of which hardness was increased as Cr or Ni contents and reached to maximum hardness of about Hv400-850 at about 60wt%cr or 40wt%Ni in alloyed layer. 4) Cracking occurred in Cr or Ni alloyed layers with higher hardness than Hv250-300 at mere than 20-25wt% of Cr or Ni contents in alloyed layer. Porosity was observed in all alloyed layers but decreased by usage of spherical powder with smooth surface.

  • SiC whisker and $Al_2O_3-SiO_2$ short fiber reinforced AC8A, AC8B and AC8B(J) marix composites were fabricated by squeeze casting method. Preform deformation, change of reinforcement volumefraction and formation of macro-segregation in two composites were investigated by using micro Vickers hardness test, analysis of macro and micro structures with OM, SEM and EDAX. $Al_2O_3-SiO_2$ short fiber preform manufactured with 5% $SiO_2$ binder in this study was considerably deformed and cracked, nevertheless, the short fibers were distributed homogeneously in the composites. In SiC whisker reinforced composites, on the other hand, preform deforming and cracking were not occurred, however, macro segregation zone formed along the infiltration routes by interface reaction during infiltration of molten metal into the preform was observed at center-low area in the composites. The decrease of hardness in the macro segregation zone resulted from the depletion of Si and Mg atoms.
