Study on Rapid Manufacturing of 3D Functional Parts Combining VLM-ST Process and Its RT Technology (단속형 가변적층 쾌속조형공정과 쾌속툴링 기술을 이용한 쾌속 3차원 기능성 제품 개발에 관한 연구)

  • The combination of rapid prototyping(RP) and rapid tooling(RT) has a potential for rapid manufacturing of three-dimensional parts. In the present study, a new RP system transfer type Variable Lamination Manufacturing using Expandable Polystyrene Foam (VLM-ST), is proposed to fabricate net shapes of three-dimensional prototypes. Various three-dimensional parts, such as a knob shape and a human head shape, are manufactured by the VLM-ST apparatus. In addition, a new rapid tooling technology, which utilizes a room temperature vulcanizing (RTV) molding technique and a triple reverse process technique, is proposed to manufacture net shapes of three-dimensional plastic parts using the prototypes of VLM-ST. A plastic part of the knob shape is produced by the proposed RT technology. The combination of the proposed RP and RT enables the manufacture of a plastic knob within two days.

  • Rapid Prototyping technology has many advantages such as Rapid Tooling. However, Using the RT technique is limited by the poor surface quality of the RP part. Thus, additional post-machining is required for improving the surface roughness by the sanding, grinding and polishing etc. But, these traditional finishing techniques are time and labor cost consuming. Hence, improving and formulation the finishing technique is inevitably necessary for the RF part. A new post-machining methodology for RP part is presented by the SLS part is used for automobile components in this research. Also, a web based interface tool that user requirements are rapidly ordered for post-machining RP part is developed.

  • In the conventional casting and forging method, there is a disadvantage that a mold is an essential addition, and a production cost is increased when a small quantity is produced. In order to overcome this disadvantage, a metal 3D printing production method capable of directly forming a shape without a mold frame is mainly used. In particular, overseas research has been conducted on various materials, one of which is a metal printer. Similarly, domestic companies are also concentrating on the metal printer market. However, In this case of the conventional metal 3D printing method, it is difficult to meet the needs of the industry because of the high cost of materials, equipment and maintenance for product strength and production. To compensate for these weaknesses, printers have been developed that can be manufactured using sand mold, but they are not accessible to the printer company and are expensive to machine. Therefore, it is necessary to supply three-dimensional casting printers capable of metal molding by producing molds instead of conventional metal 3D printing methods. In this study, we intend to reduce the unit price by replacing the printing method used in the sand casting printer with the FDM method. In addition, Ag paste is used to design the output conditions and enable ceramic printing.

  • A new effective thick-layered RP process, Transfer-type Variable Lamination Manufacturing using expandable polystyrene foam (VLM-ST) has been developed with thick layers and sloped surfaces. VLM-ST has the innate advantages by virtue of its working principle: high building speed, low cost for introduction and maintenance of VLM-ST apparatus, little staircase surface irregularities of parts. Despite these advantages in VLM-ST, the surface roughness of VLM-ST parts is still inadequate to be used as RP master patterns for rapid tooling (RT). This paper describes the systematic and effective methodology to remove the laminated pattern and improve the surface roughness for VLM-ST parts. From the results of surface finishing of VLM-ST parts, it can be seen that the laminated pattern is completely removed and the surface characteristics such as surface roughness, surface hardness, and paintability are improved.

  • The objective of this research works is to propose a rapid development methodology of small size deep drawing tools for electronic parts utilizing the technology combination of CAE and RP/RT. The technology is applied to the development of deep drawing tools with a drain shape. The final surface of tools is obtained from the evaluation of the formability using the CAE. In order to manufacture the physical prototype of tools fer try-out terming, several fabrication experiments are carried out for three types of rapid tool manufacturing technology. Through the fabrication experiments, the acceptable rapid manufacturing technologies of deep drawing tools with a small size have been proposed.

  • Fused Deposition Modeling (FDM) parts are made by piling up thin layers that cause the stair stepping effect at the surface of FDM parts. This effect brings about poor surface roughness of the part and requires additional post machining such as manual finishing that is detrimental to the part geometry and time consuming. Determining optimal build orientation for FDM parts can be one solution to minimize the post machining. However, by using the CAD model, calculating the optimal build orientation is impractical due to heavy computing process. In order to calculate the optimal build orientation with high speed. the surface roughness model based on measured data and interpolation is newly developed in this research. Also. the genetic algorithm (GA) is applied for acquiring reliable solution. Finally, It is verified from the test that the presented approach is very efficient for reducing the additional post machining process fer FDM parts.

  • Rapid Prototyping (RP) and Rapid Tooling (RT) were introduced to reduce time-to-market and cost by shortening not only the development phase but also the production phase of the manufacturing process. RP generally builds up a prototype layer by layer, rapidly generating a fully three-dimensional free form shape. RT enables the manufacture of production tools. The integration of RP and RT has the potential for rapid net shaping of thee-dimensional parts, which have geometrical complexity. In this study, net shaping techniques for making three-dimensional parts using RP and RT are described and a sample part are shown. A three-dimensional metal part is manufactured by a new RP process, Variable Lamination Manufacturing by using Expandable Polystyrene Foam (VLM-S), and its application to RT for making a clover punch. In addition, we discussed the technology fusion between metal forming md RP/RT.

  • The rapid prototyping and tooling technology has been developed. However, most commercial ones currently use resins or waxes as the raw materials. These days, the direct metal deposition methods are being investigated as new rapid prototyping and tooling technology. A fundamental study on rapid prototyping and tooling with wire welding technology using CO2 laser radiation was carried out in this paper. The main focus is to develop a simple commercial rapid prototyping and tooling system with the exiting laser welding technology as output and their microstructure, hardness and tensile strength are examined for the reliability. In addition, its advantages and disadvantages are discussed as a rapid prototyping and tooling system.
