  • This paper presents the surface profile of machined workpiece in face milling operation. The roughness model of feed direction is considered the cutting condition, the profile and run-out of inserts. For the dynamic model the cutting system can be modeled as avibratory system. The dynamic model of surface roughness is considered the relative displacements between tool and work- piece which can be obtained from the cutting system. These model can predict various surface roughnesses. i.e. maximum and arithmetic mean surface ruughnesses. Therefore, the developed model can be used for the monitoring of surface roughness.

  • The experimental investigation is mainly focused to detect tool wear by cutting signal measurements in multi-insert face milling SS 41 and STS 304. This research have investigated the effects on the insert number, which has relationship with mean-cutting force. AE(acoustic emission) signal, tool life and surface roughness in machining SS41 and STS 304. The cutting force and AE signal are monitored to analyse the cutting process, The surface roughness of the specimens machined by TiN coated tool with the various insert numbers measured at various cutting speeds, feed rates and depths of cut, The width of flank wear is also observed.

  • The quality and productivity in machining automobile parts are influenced by various factors such as cutting conditions, vibration, and used tool. To improve the quality and productivity of the automobile parts(torsion beam), lots of research on the evaluation of tool life and control of surface roughness has been required. Therefore, the width of flank wear, cutting force, and surface roughness are monitored to analyse the characteristics of tool wear and surface roughness at different tools. This experimental investigation is mainly focused on the characteristics of the tool wear, tool life and surface roughness in multi-insert milling of automobile parts(torsion beam) by using uncoated tungsten carbide tool(WC), TiN coated tool, and cermet tool.

  • Burrs formed during face milling operations are very hard to characterize because there are many parameters that affect the cutting process. Many researchers have tried to predict burr characteristics including burr size and shapes with various experimental conditions such as cutting speed, feed rate, in-plane exit angle, number of inserts, etc., but it still remains as a challenging problem for the complex combined effects between the parameters. In this paper, the Taguchi method, which is a systematic optimization application in design and analysis of experiments, is introduced to acquire optimum cutting parameters for burr minimization in face milling. Also, analysis of variance (AVOVA) is employed to study the performance characteristics in more detail. Experimental verifications are provided to show the effectiveness of this approach.

  • Radial immersion ratio is an important factor to determine the threshold in face milling and should be estimated in process for automatic force regulation. In this paper, presented is a method of on-line estimation of radial immersion ratio using cutting force. When a tooth finishes sweeping, sudden drop of cutting forces occurs. These force drops are equal to the cutting forces that act on a single tooth at the swept angle of cut and can be acquired from cutting force signals in feed and cross-feed directions. The ratio of cutting forces in feed and cross-feed directions acting on the single tooth at the swept angle of cut is a function of the swept angle of cut and the ratio of radial to tangential cutting force. In the research, it is found that the ratio of radial to tangential cutting force is not affected by cutting conditions and axial rake angle. Therefore, the ratio of radial to tangential cutting force determined by just one preliminary experiment can be used regardless of the cutting conditions. Using the measured cutting forces and predetermined ratio, the redial immersion ratio is estimated. various experiments show that the radial immersion ratio can be estimated by the proposed method very well.

  • A number of experimental studies on burr formation in face milling operations have been pursued. They usually focus on machining parameters such as depth of cut, leed rate, spindle speed and in-plane exit angle. But it if difficult to set the correlation between burrs and the parameters on burr when such parameters are considered at the same time. Therefore, in this paper, acoustic emission (AE) is considered as an alternate way to predict burr types regardless of machining conditions. AE signals during face milling were sampled and processed, then fed into an artificial neural network to classify burr types \\\"on-line\\\".\\\".uot;.

  • In this study, the characteristics of the surface around a hole on inlet and outlet of product which are manufactured by face mill or end mill cutting with a hole or a pocket in its surface, are investigated. Furthermore, experiment for optimization of process conditions to minimize the change of characteristics of milling cut surface after a hole cutting operation, is implemented. Applying the results in this study to surface manufacturing of mold products whose surface is uneven or metal products made by diecasting, reducing the number of sequence process to obtain fine surface is expected.

  • In order to improve the cutting ability of face mill, a model for optimal cutter shape was developed to minimize resultant cutting force by combing cutting force model and optimal technique. Wear test and surface roughness test for optimized and conventional cutter were performed. The new optimized cutter shows longer tool life of 2.29 times than conventional cutter in light cutting condition and 2.52 times in heavy cutting condition. The surface roughness of workpiece by optimized cutter is improved in heavy cutting condition, but deteriorated in light cutting condition in comparison with conventional cutter. The surface profiles of workpiece were analyzed by Fourier transformation. The distribution of cut lay left on workpiece by optimized cutter is more regular than that by the conventional cutter.
