  • Cooling lubricants are used in machining operations in order to reduce friction at the tool-chip and tool-workpiece interfaces, cool both chip and tool, and remove chip. Furthermore, they influence a strong effect on the shearing mechanisms and, consequently, on the machined surface quality and tool wear. However, several researchers state that the costs related to cutting fluids is frequently higher than those related to cutting tools. Moreover, the cooling lubricants cause an increase in both worker's health and social problems related to their use and correct disposal. Therefore, many researchers have focused on the environmentally conscious machining technologies. One of the technologies is known as MQL(Minimum Quantity Lubrication) machining. In this paper, an experimental model to obtain the optimal cutting conditions in MQL turning was suggested, and the effects of cutting conditions on surface roughness and cutting force were analyzed. For these purposes, FFD (Fractional Factorial Design) and RSM (Response Surface Methods) were used for the experiment. Cutting force and surface roughness with different cutting conditions were measured through the external cylindrical turning of Al 6061 based on the experiment plan. The measured data were analyzed by regression analysis and verification experiments with random conditions were conducted to confirm the suggested experimental model.

  • Tool fracture index(TFI) was developed in order not only to detect tool fracture but also to predict the amount of tool fracture in face milling. TFI is calculated by using peak-to-valley values of cutting force acting on teeth and their ratio between the adjacent teeth. When the tool fractures, a large value of TFI proportional to the amount of tool fracture was obtained periodically and decreased gradually. It was found that TFI is independent of cutter runout and it almost does not vary during transient cutting such as cutting condition change during machining. The threshold of tool fracture can be analytically determined by TFI developed in this paper, because the magnitude of TFI was shown to be dependent on the ratio of the amount of tool fracture to feed per tooth and immersion ratio. It was possible to predict the amount of tool fracture in experiments by using the proposed TFI.

  • Few studies have been conducted regarding theoretical turning force modelling while considering cutting constant. In this paper, a new cutting force modelling technique was suggested which considers the specific cutting force coefficients for turning. The specific cutting force is the multiplication of the cutting force coefficient and uncut chip thickness. This parameter was used for experimental modelling and prediction of theoretical cutting force. These coefficients, which can be obtained by fitting measured average forces in several conditions, were used for the formulation of three theoretical cutting forces for turning. The cutting force mechanism was verified in this research and its results were compared with each of the experimental and theoretical forces. The deviation of force was incurred by a small amount in this model and the predicted force considering feed rate, nose radius, and radial depth shows a physical behavior in main force, normal force, and feeding force, respectively. Therefore, this modelling technique can be used to effectively predict three turning forces with different tool geometries considering cutting force coefficients.

  • In this paper, we suggest a virtual machining system that can simulate cutting forces of ball end milling at the stage of part design. Cutting forces, here, are estimated from the machanistic model that uses the concept of specific cutting farce coefficient. To this end, we need undeformed chip thickness which is used for calculating chip load. It is derived from the Z-map data of a CAD model. That is, chip load is the height difference between the cutting tool and the workpiece at an arbitrary position. The tool contact point is referred from the cutter location data. On the other hand, the workpiece height is acquired from the Z-map model of a CAD data. From the experimental verification, we can simulate machining process effectively to the slot and the side cutting of ball end mill.

  • In this paper. a mechanistic model is first constructed to predict three-dimensional cutting forces, and the uncut chip th thickness is calculated by following the movements of the position of the center of a cutter, which varies with the nominal feed, cutter deflection and runout. For general implementation to a real machining, this paper presents the method that determines constant cutting force coefficients, irrespective of the cutting conditions or cutter rotation angles. In addition, this study presents the approach which estimates runout-related parameters. the runout offset and its location angle, using only one measurement of cutting forces. For more accurate cutting force predictions, the size effect has to be considered in the cutting force model. In this paper, two approximate methods are suggested since the strict approach is practically impossible due to a measurement problem. The size effect is individually considered for narrow and wide cuts.

  • In this paper, the prediction of cutting force and tool deflection in the ball-end milling process are studied. Identifying various cutting region using Z-map, cutting force in the ball-end milling process can be predicted. Cutting force deflects the tool and the tool deflection changes the cutting force. Tool deflection is included in the cutting force prediction. Tool deflecition also causes machining error of the machined surface. A series of experiments were performed to verify the simulated cutting force and machining error.

  • A dynamic model for the cutting process in the end milling process is developed. This model, which describes the dynamic response of the end mill, the chip load geometry including tool runout, the dependence of the cutting forces on the chip load, is used to predict the dynamic cutting force during the end milling process. In order to predict accurately cutting forces and tool vibration, the model, which uses instantaneous specific cutting force, includes both regenerative effect and penetration effect. The model is verified through comparisons of model predicted cutting force with measured cutting forces obtained from machining experiments.

  • Hard turning replaces grinding for finishing process with expectations of higher productivity and demanded surface quality. Especially for the surface roughness as surface quality demanded in finishing process of hard turning, know-how of machining characteristics of hardened materials by cutting force analysis should be accumulated in company with achievement of precision of elements and high stiffness design technology in hard turning. Considering chip formation mechanism of hardened materials, adequate cutting conditions are selected for machining experiments and cutting forces are measured according to cutting conditions. Increase of cutting forces especially thrust force and increase of dynamic instability could occur in hard turning. Analysis of dynamic characteristics of the cutting forces is executed to investigate relation between dynamic instability and surface roughness in hard turning. Investigation on effects of relative motion of machining system generated by vibration due to dynamic instability shows that ultimate surface roughness could be predicted considering relative motion of machining system with geometrical surface roughness.
