Prediction of Cutting Forces and Estimation of Size Effects in End Milling Operations by Determining Instantaneous Cutting Force Constants (엔드 밀링 공정에서 순간 절삭력 계수 결정을 통한 절삭력 예측 및 크기효과 평가)

  • This paper presents a simple procedure to obtain the instantaneous cutting force constants needed to predict milling forces. Cutting force data measured in a series of slot milling tests were used to determine the cutting force constants at different feed rates. The values of the cutting force constants were determined directly at the tool rotation angle that maximized the uncut chip thickness. Then, the instantaneous cutting force constant was obtained as a function of the instantaneous uncut chip thickness. This approach can greatly enhance the accuracy of the mechanistic cutting force model for end milling. In addition, the influences of several cutting parameters on the cutting forces, such as the tool helix angle and axial depth of cut, were discussed.

  • In metal cutting operation, it is very important that predict cutting force and work surface. Vibration is an unstable cutting phenomenon which is due to the interaction of the dynamics of the chip removal process and the structural dynamics of machine tool. When vibration on, it reduces tool life, results in poor surface roughness and low productivity of the machining process. In this study, the experiments were conducted in machining center without cutting fluid to investigate the phenomenon of vibration. In the experiments, accelerometers were set up at the tail stock and tool holder and signals were picked up. Surface roughness profiles are generated under the ideal condition and the occurrence of vibration based on the surface shaping simulation model.

  • In the metal cutting, machining accuracies had affected by tool deflection that had been generated by acting cutting force on the cutting edges. Generally, the CAD/CAM and a solid modeler had used for the simulation of cutting process only. Some NC codes for metal cutting have been generated by these simulation results. But, machining errors that had generated by the tool deflection has not solved using these system. In this study, determination algorithm for integration zone has been studied using the commercial solid modeler. The tool deflection error has calculated by the integration zone between the small chip and the cutting edges.

  • Many researches on the prediction of cutting forces of ball-end mil is have been achieved since before several decades ago. These kinds of researches have been concentrated on the study on how to make the prediction equations for the cutting forces based on 2-D cutting experimentation. The results of them were really good and impressive. But it's not proper to practical uses for industrial fields, because if sculptured surface were to be machined, then it would be very difficult to understand the complicated kinematical interaction between the sculptured surface and the flutes of a ball-end mill. So, we propose the method for solving these kind of problems using existed commercial CAD/CAM software; Unigraphics. Furthermore, the modification of tool path which is done off line is offered to increase the precision of cutting.

  • On face milling operation a newly optimal tool, which can minimize the resultant cutting forces resulted from the cutting force model, was designed and manufactrued. Cutting experiments using the new and conventional tools were carried out and the cutting forces resulted from those tools were analyzed in time and frequency domains. The performance of the optimized cutter was tested through the dynamic cutting forces resulted form the newly designed tool are much reduced in comparision with those from the conventional tool. By reducing the dynamic cutting force fluctuations, machine tool vibrations can be reduced, and stable cutting operation can be carried out.

  • Cutting force signals are very useful to evaluate the cutting state, but many disturbing factors are occurring during cutting. For the reliability of the analysis, selecting pure cutting force signals from the original ones is needed. In the current study, using the ICA(Independent Component Analysis) effective cutting force components are seperated from the original signals. And using this, as input data of MLP(Multi-Layer Perception) cutting forces are predicted Experimental results are then compared with the predicted ones to verify the validation of the proposed model.

  • On End Milling Process predict the cutting force is important. Dynamics the shear stress is the main parameter influencing the energy requirement in machining. It is well known that a nonzero force is obtained when cutting forces measured at different feed rates but otherwise constant cutting conditions are extrapolated to zero feed rate. In this paper, the cutting force measured in end-milling is compared with the simulated force models. The result show that stress measured in cutting is consistent with that stresses predicted.

예측 정보를 이용한 감시 시스템의 성능향상

  • 가공 프로세스의 감시에 대한 많은 연구는 주로 과부하, 공구파손, 공구마멸, 채터링, 충돌 승을 대상으로 한 것으로, AE(Acoustic Emission), 모터전류, 절삭력, 진동, 절삭온 도 등의 신호를 감지한 뒤 이들 신호에 각종 신호 처리를 행하여 가공 상태에 대한 정보를 추출하고, 그것에 근거한 감시를 하고 있다. 작업중 감시연구에서 주로 제기 되는 문제는 공구교환이나 공작물 교환에 무관하게 또 작업에 지장을 주지 않으면서 이들 신호를 감지해야 하는 점과 감시처리의 신뢰성을 높여야 하는 점이다. 본 연구에서는 NC프로그램으로 부터 얻은 예측정보를 이용해서 선삭가공에서 감시 시스템의 성능향상을 시도 하였다. 예측정보는 감시코드의 형태로 각 NC블럭에 추가하여 실시간 감시에서 작업의 상태를 인식할 때 참고 정보로 활용하기 때문에 감시에 대한 신뢰성을 높일 수 있었다. 감시신호로는 이송축 직류 서보 모터의 전류를 사용하였다. 전체적인 감시 시스템의 프로그래밍 언어로는 C 를 사용하여, 실시간 감시처리를 가능하게 하였다.

  • In this study, a modified model for prediction of cutting force components in down end milling process is presented. Using this cutting force components of 4-tooth endmills with various helix angles have been predicted. Predicted values of cutting force components are well coincide with the measured ones. As helix angle increases overlapping effects of the active cutting edges increase and as a result the amplitudes of cutting force components decrease.

  • The linear cutting test is the most reliable and accurate approach to measuring cutting forces and cutting efficiency using full-size disc cutter in various rock types. The result of linear cutting tests can be used to obtain the key parameters of cutter-head design (i.e. optimum cutter spacing, cutter forces). In Korea, LCM (Linear Cutting Machine) tests have been performed for typical Korean rock types, but these studies focused on the isotropic rocktypes. For prediction of TBM (Tunnel Boring Machine) performances in complex geological conditions including a bedded and schistose rockmass, it is important to consider the effects of anisotropy of rockmass on cutting performances and cutting efficiency. This study discusses a series of LCM tests that were performed for Asan Gneiss having two types of anisotropy angles to assess the effect of the anisotropy angle on rock-cutting performances of TBM. The result shows that the rock-cutting performances and optimum cutting conditions are affected by anisotropy angle and the effect of anisotropy on rock strength should be considered in a prediction of the cutting performances and efficiency of TBM.
