  • Adaptive control constraint (ACC) is applied to a turning process to keep the cutting force constant while the cutting conditions vary. In this system, a given reference force is compared with the measured cutting force and difference is input to the controller to adjust the feed. Since it is found that the effective ACC loop gain depends on both depth-of-cut and spindle speed and thereby influence the system stability, a simple computer algorithm is built in the controller to maintain the stability of the whole system by on-line estimation of the process parameters during cutting.

  • To improve the surface waviness in the peripheral milling, the feedrate is controlled so that the cutting force measured in the normal direction to the workpiece is constant. A discrete time first order model between the feedrate and the tool deflection is derived for the control. It has been shown by the analysis that the tool deflection is directly related to the feedrate and largely affects the surface waviness during cutting. The experimental results shown that the surface waviness is drastically improved by the proposed methods.

  • This paper deals with an experimental technique for monitoring machining conditions by analyzing cutting-force vibration measured at a milling machine. This technique is based on the relationship of the cutting-force vibrations with the feed rate and cutting depth as reported earlier. The measurement system consists of dynamic force transducers and a signal amplifier. The analysis system includes an oscilloscope and a computer with a LabVIEW program. Experiments were carried out at various feed rates and cutting depths, while the rotating speed was kept constant. The magnitude of the cutting force vibration component corresponding to the number of cutting edges multiplied by the frequency of rotation was linearly correlated with the machining conditions. When one condition of machining is known, another condition can be identified by analyzing the cutting-force vibration.

  • The cutting area changes periodically in the end-milling process because of its form generation mechanism. In this study, the effects of the cutting area on end-milled side walls are studied by developing a cutting area model that simulates the area formed by engagement between a workpiece and a cutting edge of the end mill. To do this, the straightness profile of the side wall in the axial direction is investigated. Models for estimating the cutting area and the transition point, where the slope of the straightness profile changes suddenly, are verified from real end-milling experiments under various radial and axial depth of cut conditions. Through this study, it is confirmed that the final end-milled side wall is generated in the regions where cutting areas are constant and decreasing in the down-cut. Similarly, in stable up-cut, it is also generated in the regions where cutting areas are increasing and constant. It is found that the transition point appears when the region changes.

  • Adaptive Control is applied to regulate cutting force in turning operation under varying cutting conditions. Regulation is achieved primarily by adjusting feedrate. Such control leads to better machine utilization and increased tool life. The modeling of adaptive control system in turning operation is presented. The experimental results show that the adaptive PI controller is stable and performs more effective force control over wide range of cutting conditions as compared with the fixed gain PI controller.

  • This study presents a new type of CNC interpolator that is capable of generating cutter paths for ball-end milling of NURBS surfaces. The proposed surface interpolator comprises real-time algorithms for cutter contact (CC) path scheduling and CC path interpolator. Especially in this study, a new interpolator module to regulate cutting forces is developed. This propose algorithm utilizes variable-feedrate commands along the CC path according to the curvature of machined surfaces during the interpolation process. Additionally, it proposes an OpenGL graphic library for computer graphics and animation of interpolated tool-position display. The proposed interpolator is evaluated and compared with the existing method based on constant feedrates through computer simulations.

  • In order to estimate the performance of a conical cutter depending on the insert size, this study measured forces acting on conical cutters with different cutter spacings, penetration depths and skew angles using slim and heavy conical cutters. When cutter spacings ranged from 12 to 27 mm, the deviations of mean cutter forces with cutter depths appeared smaller compared to other cutter spacings. When skew angle is $0^{\circ}$, the optimal S/d ratio was obtained in the range of 4 to 4.5 for which specific energy of cutting was minimized. It were usually found in the range of 1 to 5. However, when skew angle is $6^{\circ}$, the optimal S/d ratio was obtained in the range of 1 to 3. The simple comparison results shows that the performance of slim cutter was superior to that of heavy cutter, but the use of heavy cutter can be effective, considering the cutter consumption and cutter damage when the strength of the ground is high enough.

  • The majority of mechanical parts are manufactured by milling machines. Hence, geometrically efficient algorithms for tool path generation and physical considerations for better machining productivity with guarantee of machining safety are the most important issues in milling tasks. In this paper, an optimized path generation algorithm for direction parallel milling which is commonly used in the roughing stage is presented. First of all, a geometrically efficient tool path generation algorithm using an intersection points-graph is introduced. Although the direction parallel tool path obtained from geometric information have been successful to make desirable shape, it seldom consider physical process concerns like cutting forces and chatters. In order to cope with these problems, an optimized tool path, which maintains constant MRR in order to achieve constant cutting forces and to avoid chatter vibrations at all time, is introduced and the result is verified. Additional tool path segments are appended to the basic tool path by using a pixel based simulation technique. The algorithm has been implemented for two dimensional contiguous end milling operations, and cutting tests are conducted by measuring spindle current, which reflects machining situations, to verify the significance of the proposed method.
