Generally, the forming process of sheet metal is very complex and difficult process because of many variables such as tool geometry, material properties and lubrication. In this view point, the numerical analysis of sheet metal forming process is very difficult. High speed computer is used to model complex sheet metal forming process on a reasonable time scale. The design and development of sheet metal parts in the automotive industry and the need for improved sheet forming process and reduced part development cost have led to the use of computer simulation in tool/die design of sheet metal pressing. HMC(Hyundai Mator Company) has invested to develop programs for analysis of sheet metal forming process with connection of Universities. As a result, several programs were developed. Recently, the commercial software, PAM-STAMP of ESI was installed and is being tried to application of it to the real automotive panels. This article reviews the ongoing activities on development and application of analytical modeling of sheet metal forming at HMC.

When implementing butt joint welding of two plates, it is useful to attach end-tabs made of a metal with high heat conductivity (e.g., copper) at the front and back sides of the welded plates to prevent the bead from rolling down and prevent defects that may occur at the tips of the weld zone. In this study, the fin shape, which is known to have good heat discharging characteristics by natural convection, has been applied to enhance the cooling performance of the end-tab. From both experiment and numerical analysis, it was confirmed that end-tabs with fin-shaped holes have better heat discharging performance than end-tabs without holes. Through thermal and fluid flow analysis, the cooling rates of end-tabs with different hole shapes were estimated in order to figure out characteristics of shape factor that are important for the heat discharging performance. As a result, we found that the structure including vertical fins with optimal fin gap was the best-performing shape.
This paper presents the results of the experimental and analytical investigation for the fatigue strength of welded details frequently used in steel bridges, especially for the details with relatively lower fatigue strength. Considering the measured stress fatigue cracking initiated at toe of the transverse fillet weld joining the gusset plates to the web because of the stress concentration that developed as a result of the geometric conditions and the greater probability of microscopic discontinuities at the fillet weld toe A comparison was made of the stress calculated by considering geometric aspect of bead and measured at same position. They indicate that the geometric conditions of the weld toe result in similar stress concentration on both FEM models and test results. The test results were compared with the fatigue criteria of AASHTO, JSSC specifications. Specimens of 80 and 150mm gusset plate configuration tested either respectively equaled or exceeded the fatigue resistance provided by category D and E of the AASHTO specification. It also satisfied the category F and G of JSSC. Both WG1 and WG3 specimen tend to provide S-N curves with a store near -0.3 less than AASHTO and JSSC.

In welded steel structures, there are many stress concentration sites such as weld beads, and welding defects are likely to occur at the welded parts. When a repeated fatigue load acts on a stress concentration site, fatigue crack occurs and propagates, leading to fatigue fracture. Therefore, it is necessary to understand fatigue life, crack initiation life, and crack propagation life in order to prevent fatigue failure. In this study, a compliance method was derived for use in the study of fatigue crack propagation characteristics. This compliance can be used for automated measurement of fatigue cracks. The compliance was calculated using an in-house FEM program for a CT specimen. The results of this calculation are presented in relation to a/W and compared with calculation results using the J integral and a program from a previous study. In addition, the strain distribution in the upward and downward directions was calculated from the center of the back face of the CT specimen. In this distribution, the strain tended to decrease from the center to the top and bottom. The compliance method was achieved from these calculations and can be used for automatic execution of crack propagation tests.
This study investigates the effects of the material properties and the fatigue behaviors in the SM490A material butt weld specimens due to the heat-treatment and the grinding. In the fatigue behavior, the heat-treatment affects the fatigue life. The S-N curves of both matrix specimen and butt weld specimen are reversed at some cycle by the existence or nonexistence of heat-treatment. The grinding on the bead makes the fatigue limit decrease in the all specimens. But the reinforcement removed, the fatigue limit increases at the high cycle. Also, this study investigates the fatigue life estimation by examining butt weld bead profiles. The butt weld beads, which are welded by semi-robot method, have non-uniform bead profiles described by $\theta,\;\rho$ and h. The stress concentration factors $K_t$, are changed by each different $\theta,\;\rho$ and h from 1.395 to 2.863. Hence, the sensitivity of $K_t$ is changed by each $\theta,\;\rho$ and h. As $\theta$ becomes lower and $\rho$ and h become higher, $K_t$ increases. The fatigue life can he estimated very closely for the AAY specimens without residual stress using only butt weld bead profiles. But, fur the AAN specimens with residual stress, the fatigue life must be estimated by considering both the weld bead profiles and the residual stress data.
Pipe welding is used in various ranges such as civil engineering and ship building engineering. Until now, many technicians work for pipe welding manually under harmful, dangerous and difficult conditions. So it is necessary to install automation process. For automation pipe welding, relation between welding parameters & bead shape should be considered. Using this relation, bead shape could be expected from welding parameters. FCAW was used in this study. Instead of pipe workpiece, fillet joint plate is used, which were inclined 0,45,90,135,180 degree. By analyzing between welding parameters (current, welding speed, voltage) and bead shape parameters with non-linear multiple regression, bead shape parameters could be expected. Piecewise Cubic Hermite Interpolation was used to expect smooth curved bead shape with bead shape parameters. From these processes, bead shape could be expected from welding parameters.

Underwater wet arc welding process was experimentally investigated by using the six types of flux coated electrodes of 3.2 mm diameter and the KR-RA steel plate of 11 mm thickness as base metal. Two types of electrodes were domestic covered arc welding electrode(CR13, CR14) and another two types of wet welding electrodes(UWCS, TN20)were imported goods, and the other two type (UWX1, UWX2) were individually designed flux coated electrodes for experimental welding purpose. Main experimental results are summerized as follows: 1. It is ascertained that individually designed flux coated electrode(UWX1) could be used in practice with KR-RA steel plate for underwater wet arc bead welds. 2. Welding arc can be generated easily and considerably kept in stable using TN20 and UWX1 electrodes. 3. The micro Vickers hardness value and the portion of martensite in the HAZ were increased in all the electrodes by rapid cooling rate, but it is relatively maintain stable for UWCS, TN20 and UWX1 electrodes.
In TIG welding of pipe, back bead size monitoring is important for weld quality assurance. Many researches have been performed on estimation of the back bead size by heat conduction analysis. However numerical conduction model based on many uncertain thermal parameters causes remarkable errors and thermomechanical phenomena in molten pool can not be considered. In this paper, filler wire feeding force in addition to weld current, wire feedrate, torch travel speed and orbital position angle is monitored to estimate back bead size in orbital TIG welding. Monitored welding process variables are fed into an artificial neural network estimator which has been trained with the monitored process variables (input patterns) and actual back bead size (output patterns). Experimental verification of the proposed estimation method was performed. The predicted results are in a good agreement with the actual back bead shape. The results are quite promising in that estimation of invisible back bead shape can be achieved by analyzing the welding parameters without any conventional NDT of welds.

Arc welding process is one of the most important technologies to join metal plates. Robotic welding offers the reduced manufacturing cost sought, but its widespread use demands a means of sensing and correcting for inaccuracies in the part, the fixturing and the robot. A number of problems that need to be addressed in robotic arc welding processes include sensing, joint tracking, and lack of adequate models for process parameter prediction and quality control. Problems with parameter settings and quality control occur frequently in the GMA(Gas Metal Arc) welding process due to the large number of interactive process parameters that must be set and accurately controlled. The objectives of this paper are to realize the mapping characteristics of bead width using a sensitivity analysis and develop the neural network and multiple regression method, and finally select the most accurate model in order to control the weld quality(bead width) for fillet welding. The experimental results show that the proposed neural network estimator can predict bead width with reasonable accuracy, and guarantee the uniform weld quality.
In the remote welding system using $CO_2$ laser, laser beam can be rapidly transferred to a workpiece by moving mirrors of scanner system. So, it makes reducing the cycle time of welding process. We can also use and apply various patterns of weld beads by linear controlled mirrors. But most of the domestic car makers have usually applied use stitch-shaped weld bead. In that case, we don't have the merit of remote welding system efficiently. Therefore, in this paper, we investigated the characteristic of weld strength according to patterns of weld bead on $CO_2$ laser welding. And we also studied the relationship between shape of weld bead and value of tensile load.
