박판성형기술의 개발과 적용 (The Development and Application of Sheet Metal Forming Technology)

  • Generally, the forming process of sheet metal is very complex and difficult process because of many variables such as tool geometry, material properties and lubrication. In this view point, the numerical analysis of sheet metal forming process is very difficult. High speed computer is used to model complex sheet metal forming process on a reasonable time scale. The design and development of sheet metal parts in the automotive industry and the need for improved sheet forming process and reduced part development cost have led to the use of computer simulation in tool/die design of sheet metal pressing. HMC(Hyundai Mator Company) has invested to develop programs for analysis of sheet metal forming process with connection of Universities. As a result, several programs were developed. Recently, the commercial software, PAM-STAMP of ESI was installed and is being tried to application of it to the real automotive panels. This article reviews the ongoing activities on development and application of analytical modeling of sheet metal forming at HMC.

방열 성능 향상을 위한 구리 엔드 탭의 최적형상 연구 (Study on copper end-tab shape for maximum heat discharging performance)

  • 두 판을 맞대기 용접할 경우 용접부 시종단부 측면에 열전도도가 큰 금속(예를 들어 구리)으로 만든 엔드 탭을 장착하고 용접을 진행하면 용접부 끝부분의 비드흘러내림과 결함을 방지할 수 있다. 본 논문에서는 엔드 탭의 방열 성능을 강화시키기 위하여 자연 대류에 의한 방열 특성이 뛰어난 것으로 알려진 평판 휜 모양을 적용하였고, 실험 및 수치해석을 통하여 엔드 탭에 평판 휜 모양의 구멍이 있는 형상이 구멍이 없는 형상보다 방열 성능이 더 뛰어남을 확인하였다. 그리고 열, 유동해석을 통하여 엔드 탭의 휜 형상에 대한 냉각 속도를 평가하여, 방열 성능 측면으로 도움이 될 형상 인자적인 특성을 파악하였다. 그 결과, 엔드 탭에 수직 휜이 있으며 휜 간 간격에 최적 휜 간 간격 식을 적용한 구조가 우수한 형상으로 판단되었다.

하중 비전달형 면외 거셋판이 부착된 강교량 부재의 피로강도 (The Fatigue Strength of Steel Bridge Components Attached with Non-load Carrying Out-of Plane Gusset Plate)

  • 본 논문은 강교량 부재에 번번하게 사용되는 용접상세로 비교적 낮은 피로강도를 보이는 부재에 대해 실험과 해석적 연구를 수행하였다. 측정응력을 고려해보면, 피로균열은 복부에 연결되는 거셋판의 필렛용접 지단부에서 시작하였으며, 용접단면의 기하학적 조건과 불연속성으로 인하여 집중응력이 발생하는 것으로 나타났다. 비드단면의 기하학적 형상을 고려한 FEM 모델의 해석결과와 동일한 위치에서 게이지에 의한 측정응력은 둘다 비슷한 수준의 응력집중이 용접지단부에서 발생하고 있음을 보여주고 있다. 피로실험 결과를 AASHTO와 JSSC의 피로설계기준과 비교한 결과, 80mm와 150mm 부착 시험편 모두에서 AASHTO의 D와 E등급, JSSC의 F와 G등급을 만족하거나 상회하는 것으로 나타났다. 또한, WG1와 WG3 시험편은 AASHTO와 JSSC의 S-N선도 보다 완만한 -0.3의 기울기를 갖는 것으로 나타났다.

CT시험편의 Back Face Strain Compliance 평가 (Evaluation of a Back Face Strain Compliance of CT specimen)

  • 용접강구조물에서는 용접비드와 같은 응력집중부가 많이 존재한다. 또한 용접부에서는 용접결함이 발생할 가능성이 많다. 반복적인 피로하중이 응력집중부에 작용하면 응력집중부에서 피로균열이 발생하고, 발생된 균열의 전파에 의해 피로파괴사고를 일으킨다. 따라서 피로파괴사고를 미연에 방지하기 위하여 균열발생수명과 균열전파수명과 같은 피로수명의 파악이 필요하다. 본 연구에서는 피로균열전파특성 연구에 사용되는 컴플라이언스를 도출하였다. 이 컴플라이언스는 피로균열의 자동화 측정에 활용할 수 있다. 본 연구에서는 CT시험편에 대하여 in-house FEM program을 사용하여 컴플라이언스를 계산하였다. 이 계산결과는 저자의 앞선 연구에서 본 프로그램을 사용하여 계산한 J integral의 계산결과와 대비하여 a/W와의 관계를 제시하였다. 그리고 또한 CT시험편 Back Face의 중앙부로부터 위아래 방향의 스트레인 분포에 계산을 실시하였다. 이 분포에서는 중심으로부터 위아래로 갈수록 스트레인이 감소하는 경향을 나타내었다. 이상의 계산과정으로부터 균열진전시험의 자동수행을 위한 컴플라이언스를 얻을 수 있었다. 이것으로부터 CT 시험편의 피로균열진전시험의 자동화에 활용이 가능하게 되었다.

철도 구조물용 맞대기 용접시편 가공에 의한 피로수명 영향 및 용접부 형상을 이용한 피로수명 예측 연구 (A Study on the Effects of the Fatigue Life due to the Processing of the Butt Weld Specimens and the Fatigue Life Estimation due to the Weld Zone Profiles)

  • This study investigates the effects of the material properties and the fatigue behaviors in the SM490A material butt weld specimens due to the heat-treatment and the grinding. In the fatigue behavior, the heat-treatment affects the fatigue life. The S-N curves of both matrix specimen and butt weld specimen are reversed at some cycle by the existence or nonexistence of heat-treatment. The grinding on the bead makes the fatigue limit decrease in the all specimens. But the reinforcement removed, the fatigue limit increases at the high cycle. Also, this study investigates the fatigue life estimation by examining butt weld bead profiles. The butt weld beads, which are welded by semi-robot method, have non-uniform bead profiles described by $\theta,\;\rho$ and h. The stress concentration factors $K_t$, are changed by each different $\theta,\;\rho$ and h from 1.395 to 2.863. Hence, the sensitivity of $K_t$ is changed by each $\theta,\;\rho$ and h. As $\theta$ becomes lower and $\rho$ and h become higher, $K_t$ increases. The fatigue life can he estimated very closely for the AAY specimens without residual stress using only butt weld bead profiles. But, fur the AAN specimens with residual stress, the fatigue life must be estimated by considering both the weld bead profiles and the residual stress data.

FCA 필릿 파이프 용접에서 다중 비선형 회귀 모형과 구간적 3차 에르미트 보간법을 통한 비드 형상 예측 (Expectation of Bead Shape using Non-linear Multiple Regression and Piecewise Cubic Hermite Interpolation in FCA Fillet Pipe Welding)

  • Pipe welding is used in various ranges such as civil engineering and ship building engineering. Until now, many technicians work for pipe welding manually under harmful, dangerous and difficult conditions. So it is necessary to install automation process. For automation pipe welding, relation between welding parameters & bead shape should be considered. Using this relation, bead shape could be expected from welding parameters. FCAW was used in this study. Instead of pipe workpiece, fillet joint plate is used, which were inclined 0,45,90,135,180 degree. By analyzing between welding parameters (current, welding speed, voltage) and bead shape parameters with non-linear multiple regression, bead shape parameters could be expected. Piecewise Cubic Hermite Interpolation was used to expect smooth curved bead shape with bead shape parameters. From these processes, bead shape could be expected from welding parameters.

습식 수중 아크용접봉의 국산화개발에 관한 기초연구 (A Basic Study on the Development of Domestic Underwater Wet Arc Welding Electrode)

  • Underwater wet arc welding process was experimentally investigated by using the six types of flux coated electrodes of 3.2 mm diameter and the KR-RA steel plate of 11 mm thickness as base metal. Two types of electrodes were domestic covered arc welding electrode(CR13, CR14) and another two types of wet welding electrodes(UWCS, TN20)were imported goods, and the other two type (UWX1, UWX2) were individually designed flux coated electrodes for experimental welding purpose. Main experimental results are summerized as follows: 1. It is ascertained that individually designed flux coated electrode(UWX1) could be used in practice with KR-RA steel plate for underwater wet arc bead welds. 2. Welding arc can be generated easily and considerably kept in stable using TN20 and UWX1 electrodes. 3. The micro Vickers hardness value and the portion of martensite in the HAZ were increased in all the electrodes by rapid cooling rate, but it is relatively maintain stable for UWCS, TN20 and UWX1 electrodes.

원주 TIG 용접에서 이면 비드 형상 제어를 위한 Filter Wire 송급힘과 용접자세의 상관관계에 대한 연구 (A study on the mapping between the feeding force of filter wire and welding position for the control of back bead shape in orbital TIG welding)

  • In TIG welding of pipe, back bead size monitoring is important for weld quality assurance. Many researches have been performed on estimation of the back bead size by heat conduction analysis. However numerical conduction model based on many uncertain thermal parameters causes remarkable errors and thermomechanical phenomena in molten pool can not be considered. In this paper, filler wire feeding force in addition to weld current, wire feedrate, torch travel speed and orbital position angle is monitored to estimate back bead size in orbital TIG welding. Monitored welding process variables are fed into an artificial neural network estimator which has been trained with the monitored process variables (input patterns) and actual back bead size (output patterns). Experimental verification of the proposed estimation method was performed. The predicted results are in a good agreement with the actual back bead shape. The results are quite promising in that estimation of invisible back bead shape can be achieved by analyzing the welding parameters without any conventional NDT of welds.

민감도 분석을 이용한 겹치기 필릿용접부 비드형상 예측에 관한 연구 (A Study on the Prediction of Bead Geometry for Lab Joint Fillet Welds Using Sensitivity Analysis)

  • Arc welding process is one of the most important technologies to join metal plates. Robotic welding offers the reduced manufacturing cost sought, but its widespread use demands a means of sensing and correcting for inaccuracies in the part, the fixturing and the robot. A number of problems that need to be addressed in robotic arc welding processes include sensing, joint tracking, and lack of adequate models for process parameter prediction and quality control. Problems with parameter settings and quality control occur frequently in the GMA(Gas Metal Arc) welding process due to the large number of interactive process parameters that must be set and accurately controlled. The objectives of this paper are to realize the mapping characteristics of bead width using a sensitivity analysis and develop the neural network and multiple regression method, and finally select the most accurate model in order to control the weld quality(bead width) for fillet welding. The experimental results show that the proposed neural network estimator can predict bead width with reasonable accuracy, and guarantee the uniform weld quality.

$CO_2$ 레이저 용접시 비드패턴에 따른 용접강도 특성 (The characteristic of strength weld according to patterns of weld bead on $CO_2$ laser welding)

  • In the remote welding system using $CO_2$ laser, laser beam can be rapidly transferred to a workpiece by moving mirrors of scanner system. So, it makes reducing the cycle time of welding process. We can also use and apply various patterns of weld beads by linear controlled mirrors. But most of the domestic car makers have usually applied use stitch-shaped weld bead. In that case, we don't have the merit of remote welding system efficiently. Therefore, in this paper, we investigated the characteristic of weld strength according to patterns of weld bead on $CO_2$ laser welding. And we also studied the relationship between shape of weld bead and value of tensile load.
