A roll projection welding machine is introduced to fabricate metallic sandwich plate consisting of a structured inner sheet with projection-like shape and a pair of skin sheets. To fabricate the metallic sandwich plate of consistent and good quality, two process monitoring methods are introduced; dynamic resistance monitoring and skin sheet temperature monitoring. Dynamic resistance monitoring has no time delay but gives only averaged value over plate width. Skin sheet temperature monitoring has certain amount of time delay but is good for predicting weld quality of specified position. By the two complementary monitoring methods, the characteristics of the new welding process is successfully understood.

Fluctuation of light intensity from the keyhole becomes more significant in full penetration welding than partial penetration welding, since the plasma produced in the keyhole can escape from the rear side of the keyhole. The plasma optical radiation emitted during Nd:YAG laser welding of S45C steel samples has been detected with a Photodiode and analyzed under different process conditions. As the results, the BOP was performed for welding, behavior of plasma, spatter or plume was monitored to determine the reference signal. Then, random combination was made for comparison with the reference signal, which aimed at verifying reliability of the welding monitoring system that this study intended to develop.
Gas metal arc welding(GMAW) is regarded as one of the best candidate for welding automation in industrial joining application. It is important to monitor the weld quality for the high performance weld automation. In GMAW, weld quality is closely related to arc stability especially. In this paper, arc light signal is measured and spectrum analyzed to the detect the variation of the weld quality. The FFT of the signal showed that the amplitude variance of FFT power spectrum was very large in poor weld process such as the decrease of weld bead width and height. The results show that it is possible to detect the weld defect position in weld process.
This study is to propose an in-process monitoring system for micro resistance spot welding processes using minute accelerometer. A minute accelerometer is mounted on the upper moving electrode tip holder. With its high sensitivity and frequency response characteristics, accelerometer output signal has been successfully recorded and integrated twice to reflect electrode expansion during micro spot welding processes. The analysis of electrode expansion pattern was attempted to find its correlation with spot weld quality. Major previous findings1-6) regarding spot weld quality assessment with the electrode expansion signal in large scale resistance spot welding processes were proved to be true in this in-process monitoring system.

Process monitoring in laser welding is essential for automation and quality control of products. Various signals from laser welding, such as plasma, sound, optical signals, etc., are utilized for monitoring the process and detecting abnormal weld conditions. In this study, both W light from plasma formed above the weld pool and IR signal from the melting pool are detected with photodiodes and PC-based A/D board, and analyzed to give a guidance about the weld quality. Experimental results show the possibility of using the signals for predicting and evaluating the weld qualify and adapting into the system for on-line process monitoring.

In resistance spot welding, regardless of the optimal condition, bad weld quality was still produced due to complicated manufacturing processes such as electrode wear, misalignment between the electrode and workpiece, poor part fit-up, and etc.. Therefore, the goal of this study was to measure the process signal which contains weld quality information, and to develop the process fault monitoring system. Welding force signal obtained through variety experimental conditions was analyzed and divided into three categories: good, shunt, and poor fit-up group. And then a monitoring algorithm made up of an artificial neural network that could estimate the process fault of each different category based on pattern was developed.
We designed a weld monitoring system with UV and IR sensors using a embedded DSP controller for implementing a distribution system; running stand alone and communication with outside by industrial standard protocols. Also this system provided a USB port in order to be acquiring data in PC. The user interface program in PC visualized the IR and W data in time, frequency and state space. A correlation of IR and UV signals showed closely related to weld quality. A rapid change of geometry can be found through a moving average filter. And the average value of IR signal at an interval represented a welding width and depth. Through these results, we proposed a monitoring algorithm for a integer type DSP.
Recently in the welding field, the establishment of unmanned and automated systems are rapidly developing. Accurate interpretation of the welding phenomenon is applied a number of monitoring systems. In this paper, butt welding (6t) type I using Plasma-MIG welding was carried out. And we evaluated characteristics of the Al-5083 aluminium alloy in Plasma-MIG hybrid welding. Process variables including the plasma current, MIG voltage, wire feeding rate and the welding speed were used. Butt welding was conducted 1 pass. Argon gas was used as the protective gas that results from the experiment were able to achieve full penetration. In addition to monitoring the welding process occurring during MIG welding current, welding votage and Plasma current, voltage were collected in real time, the photodiode and CCD cameras observing the phenomenon that the welding is in progress were measured using a quantity of light.

We present an innovative real-time laser welding monitoring technique employing the correlation analysis of the plasma plume optical emission generated during the process. The plasma optical radiation emitted during Nd:YAG laser welding of S45C steel samples has detected with a Photodiode and analyzed under different process conditions. The discrete DC voltage difference, filter methods and wavelet transform has been used to decompose the optical signal into various discrete series of sequences over different frequency bands. Considering that wavelet analysis can decompose the optical signals, extract the characteristic information of the signals and define the defects location accurately, it can be used to implement process-control of laser welding.
Automobile manufacturers have employed resistance spot welding(RSW) to join steel sheets for structural rigidity o automobile body. Driven by the need to reduce weight and fuel consumption, car companies have been evaluating aluminum intensive vehicles(AIVs) as a way to reduce vehicle weight without downsizing. During the transition from all steel-construction vehicle body to aluminum intensive body, joining aluminum to steel sheets emerges as a serious contender in automobile body. This paper deals with application of transition material to RSW aluminum to steel. Placing transition material insert between the aluminum/steel interface was found very effective to overcome incompatibility between aluminum and steel. Use of transition insert allows for two separate weld muggets to be formed in their respective aluminum/ aluminum and steel/ steel interfaces. This RSW process was monitored with the aid of dynamic resistance sampling. Typical patterns in sampled dynamic resistance curves indicated formation of sound nugget. (Received February 28, 2000)
