A Study on the Process Development of Mono Steel Forged Piston for Diesel Engine (디젤 엔진용 일체형 스틸 단조피스톤 공정 개발에 관한 연구)

  • The mono steel forged piston was improved a mechanical strength of an aluminum piston and reduced the weight of a articulated piston. The mono steel forged piston was composed of forged crown part and forged skirt part and was completed by friction welding process of two forged parts. Forging process analysis and friction welding analysis was done by finite element simulation using numerical package DEFORM. The preform shape and the initial billet dimension were decided by maximum stress of the die, amount of the flash and filling of die. The upset length of friction welding variable was decided by the shape of the flash that was created by friction welding analysis. Through this research, we developed a forging process of the mono steel forged piston, and decided the design variables of friction welding.

  • Today the specific outputs of modern supercharger DI diesel engine for passenger cars reach values exceeding 50kw/1. By development of the articulated piston, specific output of up to 70kw/1 are sought. In doing so, peak cylinder pressure increases from the current 14-16MPa to 18-20MPa. The Articulated piston was composed Al cast skirt part and steel forged crown part. We have the target fer the design of forging process and die of the steel forged crown part. The design parameters of the forging process of the piston were obtained by the forging industry experiences and our experimental data and analysis result of finite element simulation. Especially, the design parameter of preform in blocker die was decided by finite element simulation using numerical package DEFROM3D. And also we can verify the design parameter by conducting visio-plasticity test using plasticine material. When we compared the results of analysis and experiment, a metal flow and load curve showed good agreement. Through this research, we could design optimal preform shape of articulated piston for this supercharged DI diesel engine.

A Study on the Production of a Compressor Piston for an Automobile Air-Conditioner using Aluminum casting/Forging (알루미늄 주조/단조 공정을 이용한 자동차용 에어컨 컴프레서 피스톤의 생산에 관한 연구)

  • In this study aluminum casting experiments are carried out to reduce the grain size of a cast preform and to spheriodize its dendritic structure by adding Ti+B and Zr and to modify flaked eutectic silicon by adding Sr, And a finite element simulation is performed to determine an optimal configuration of the cast preform to be used in forging of a compressor piston for an automobile air-conditioner. When 0.15% Ti+B Zr and 0.05% Sr are added respectively into the molten aluminum alloy the finest grain in casting of the preform is obtained. It is confirmed that the optimal configuration of the cast preform predicted by FEM simulation is very useful for forging the compressor piston. After forging the cast preform of the compressor piston. the microstructure and the hardness of the cast preform is compared with those of the cast/forged product.

  • The process design of backward and forward extrusion of axisymmetric part has been studied in this paper. The important factors of cold forging process with complex geometry are the design of initial billet shape, the possibility of forming by one-stage operation and the determination of preform shapes, etc. Based on the systematic procedure of process sequence design, the forming operation of cold forged part is analyzed by the commercial finite element program, DEFORM. The design criteria are forming load, geo- metrical filling without defect and a sound distribution of effective strain in final product. It is noted that one step of preform operation is required to obtain the final product. Numerical result is compared with experi- mental one. It is found that the analyzed result is in good agreement with actual forming result.

Process Development to Form Net-Shape Nosing Shells by the Backward Tracing Scheme of the Rigid-Plastic FEM and Its Experimental Confirmation (강-소성 유한요소법의 역추적기법을 이용한 정밀정형 쉘 노우징 부품의 성형공정 개발과 실험적 증명)

  • A preform is designed by the backward tracing scheme of the rigid-plastic finite element method(FEM) for net-shape shell nosing components without machining after forming. The current process of the shell nosing requires cost-consuming machining to produce final products. Here, the backward tracing scheme of the rigid-plastic FEM, a novel method for preform design of metal forming processes, derives a sound preform for net-shape shell nosing product. The current process is simulated by the rigid-plastic finite element analysis to check the metal flow involved in the forming with a trial preform and its modified preform. The two preforms are found to be inadequate for net-shape shell nosing product. The first application of the back ward tracing scheme derives a preform producing a not-shape shell nosing product. The first application of the backward tracing scheme derives a preform producing a net-shape product numerically, but it is difficult to be formed economically as a preform. Thus an improved preform is designed by the badkward tracing scheme, which is suitable for net-shape manufacturing of the shell nosing components in view of economy of production and forming characteristics of the product. The preform in the current process and a modified preform are confirmed by a series of experiments and the results give the same deformation with the numerical ones. Finally the newly designed preform by the FEM was experimentally proved to be adequate in obtaining net-shape products.

  • The sensitivity method has been applied to find perform shape that results in the desired shape after forging. As a 2D example, initial shape of specimen for the cylinder shape without barrelling after forging has been found. The method is then applied to various shapes of 3D free forging and initial shapes of the corresponding specimens after forging have been found successfully. The sensitivity method is proven to be an effective and accurate tool for the preform design.

  • This paper presents a preform design method that combines the analytic method and inference of known knowledge with neural network. The analytic method is a finite element method that is used to simulate backward extrusion with pre-defined process parameters. The multi-layer network and back-propagation algorithm are utilized to learn the training examples from the simulation results. The design procedures are utilized to learn the training examples from the simulation results. The design procedures are two methods the first the neural network infer the deformed shape from the pre-defined processes parameters. The other the network infer the processes parameters from deformed shape. Especially the latest method is very useful to design the preform From the desired feature it is possible to determine the processes parameters such as friction stroke and tooling geometry. The proposed method is useful for shop floor to decide the processes parameters and preform shapes for producing sound product.

The Microstructure Control of SiC Ceramics Containing Porcelain Scherben (자기파를 함유한 SiCwlf 세라믹스의 미세구조 제어)

  • The SiC-porcelain powder mixtures containing 51.9wt% SiC are produced as by-products from the surface abrasion process of porcelain cores. This raw powders were used as starting materials for the synthesis of SiC containing ceramics. The specimen, which was fired at 135$0^{\circ}C$ from raw powders, had SiC, $Al_{2}O_{3}$, , cristobalite, mullite as crystalline phases, and the fractured microstructure showed dispersed SiC crystalline particles almost wetted with glassy matrix and spherical pores. Although the oxidation of SiC containing powder compacts wetted with glassy matrix and spherical pores. Although the oxidation of SiC containing powder compacts started at the range of 600~80$0^{\circ}C$ form the analysis of weight gain, the presence of $SiO_{2}$ crystallien phase and cristobalite was confirmed at 100$0^{\circ}C$ by XRD analysis. Mullitization of specimens was accelerated by preheating before the final firing. The specimen sintered at 135$0^{\circ}C$ after 100$0^{\circ}C$ preheating consisted of SiC, cristobalite, mullite as crystalline phases, and revealed 2.24g/$cm^{3}$ bulk density, 11.73% water adsorption, porous microstructure with small amount of glassy phase. SiC contents of specimens, which was 51.9 wt% in the raw powders, reduced to 37~22 wt% after firing at 135$0^{\circ}C$ depending on the preheating condition.

  • The significance of casting/forging process for reducing the production cost of large components is being noted in these days. This casting/forging process is a method of forging a workpiece preformed by casting into the final shape. In this study, the casting/forging process has been applied in manufacturing a large aluminum flange in order to determine the optimum forging condition of the aluminum flange. The optimum range of forging temperature of Al 5083 was from $420^{\circ}C$ to $450^{\circ}C$. The suitable strain rate was 1.5 $sec^{-1}$. The deformation amount of a preform in a forging process is key role in the mechanical properties of casting/forging products. In order to find the change of mechanical properties according to effective stain of cast aluminum billets, a hot upsetting test were performed with rectangular blocks and then a uniaxial tensile test was performed with specimens cut from the upsetted billets. The tensile strength and the elongation of cast/upsetted aluminum billets were increased largely until the effective strain was 0.7. FE analysis was performed to determine the configurations of cast preform and die for an aluminum flange. In the FE analysis, the forging load-limit was fixed 1500ton for the low equipment cost. The cast preform was designed so that the effective stain around the neck of a flange exceeds 0.7. In the forging experiment for an aluminum flange, it was confirmed that the optimal configuration of the cast preform predicted by FE analysis was very useful. The cast/forged products using designed preform were made perfectly without any defects.

Forging Effect of Al6061 in Casting/Forging Process (주조/단조 공정에서 Al6061의 단조효과에 관한 연구)

  • In this study, the casting/forging process was applied in manufacturing a low control arm, in order to prove that application of casting/forging process to Al6061 is likely to get the effect of light weight compared with existing steel products and to reduce the cost of materials. Firstly, In order to set up the optimum casting condition of the forging material, Al6061, casting experiments were carried out by controlling pouring temperature of the aluminum for casting, mold temperature, and pouring time. $700^{\circ}C$ pouring temperature, $300^{\circ}C$ mold temperature and 10-second pouring time were taken into account as the optimum casting conditions. With respect to a hot forging test, it is practiced on the basis of a temperature of materials, strain rate, and reduction rate so as to observe each microstructure and examine strain-stress curve simultaneously; examine tensile test and hardness test; eventually set up the optimum hot forging condition. A hot forging test, tensile test, hardness experiment, and microstructure observation were carried out on condition of $70\%$ reduction rate, $500^{\circ}C$ temperature of materials, and 1 strain rate. As a result of those experiments, 330MPa tensile strength, $16.4\%$ elongation, and 122.8Hv hardness were recorded. In oder to get a sound preform which has no unfitting cavity and less flash, two preforms were proposed on the basis of volume rate of the final product; the optimum volume rate of preform for the low control arm was $115\%$. In conclusion, it is confirmed that using the forging material rather than casting materials in casting/forging process is likely to get more superior mechanical properties. Compared with Al6061, performed by means of general forging, moreover, cast/forged Al6061 can not only stimulate productivity by reducing production processes, but cut down the cost of materials by reusing forging scraps.
