Thermally induced errors have been significant factors affecting the machine tool accuracy. In this paper, the spindle thermal error has been focused, where the 5 degree of freedom thermal error components are considered. An effective measurement system has been devised for the 5 DOF thermal errors, consisting of gap sensors and thermocouples around the micro-computer interfaced environment. Several thermal error modeling techniques are also implemented for the thermal error prediction: multiple linear regression, neural network and system identification methods, etc. The performance of the thermal error modeling techniques is evaluated and compared, giving the system identification method as the optimum model having the least deviation. The developed system for the thermal error measurement and modeling was practically applied to a CNC machining center, and the spindle thermal errors were effectively compensated around the micro computer-machine tool interfaced networks. The machine tool accuracy was improved about 4-5 times typically.
This paper presents a method to predict tool deflection induced by the thermal distribution and the cutting force using FEM in milling operation. The thermal distribution of cutting tool was predicted using FEM after measuring the temperature of the end of tool and of the tool holder. The thermal deflection of cutting tool was predicted using FEM as well. The tool deflection induced by the cutting force was analyzed with the solid model of cutting tool. An end mill tool caused most of tool deflection comparing to tool holder. Most of thermal deflection came from Z-direction and most of tool deflection induced by the cutting force came from X and Y direction. Precision cutting will be accomplished when tool locations are generated considering the thermal deflection of cutting tool and the tool deflection induced by the cutting force in CAD/CAM.
Development of high speed feed drive system has been a major issue for the past few decades in machine tool industries. The reduction of the tool change time as well as rapid travel time can enhance the productivity. However, the high speed feed drive system generates more heat in nature, which leads thermal expansion that has adverse effects on the accuracy of machined parts. The detail of the model proposed is described in the paper together with the experimental methodologies using a proposed compact measurement system to examine the validity of the proposed approach. The results showed the machining accuracy could be maintained to better than $\pm$ 5$\mu\textrm{m}$ while using this sensor.
Development of a high speed feed drive system has been a major issue for the past few decades in machine tool industries. The reduction of tool change time as well as repid travel time can enhance the productivity. However, the high speed feed drive system generates more heat in nature, which leads to thermal expansion that has adverse effects on the accuracy of machined part. The paper divides the feed drive system into the ball screw and guide way. For each part, the thermal behvior model is separtately developed to estimate the position error of the respective feed drive system that is caused by the thermal expansion. The modified lumped capacitance method is used to analyze the linear position error of the ball screw. The thermal deformation of guide way parts affects the straightness and angular error as well as linear position error. Finite element method is used to estimate the thermal behavior of these guide way parts. The effectiveness of the proposed models are verified through the experiments using laser interferometer.
A compact measurement system is developed to measure in-process errors due to thermal deformation of a machine tool, this system is composed of a gauge, 5gap-sensors and a PC. The gauge is made of invar, which is a material that has a very low thermal expansion coefficient. A new neural network model is constructed to estimate thermally induced machine tool errors based on the measured data, the given data, that is a width of cut,a depth of cut, a feed rate, a spindel speed etc, and the calculated data. The detail of the model proposed is described in the paper together with the experimental methodologies using a proposed compact measurement system to examine the validity of the proposed approach.
The effectiveness of software error compensation for thermally induced machine tool errors relies on the prediction accuracy of the pre-established thermal error models. The selection of optimal sensor locations is the most important in establishing these empirical models. In this paper, a methodology for the selection of optimal sensor locations is proposed to establish a robust linear model which is not subjected to collinearity. Correlation coefficient and time delay are used as thermal parameters for optimal sensor location. Firstly, thermal deformation and temperatures are measured with machine tools being excited by sinusoidal heat input. And then, after correlation coefficient and time delays are calculated from the measured data, the optimal sensor location is selected through hard c-means clustering and sequential selection method. The validity of the proposed methodology is verified through the estimation of thermal expansion along Z-axis by spindle rotation.
Finite element analysis is performed for transient thermal deformation of a shadow mask inside the Braun tube and the landing shift or mislanding of the electronic beam is calclated. The shadow mask has numerous slits through which the electronic beams are guided to land on the designed phosphor. Its thermal deformations therefore cause the mislanding of the electronic beam and result in decolorization of a screen. For realistic finite element analysis, firstly the effective thermal conductivity and the effective elastric modulus are calculated, and the shadow mask is modeled as shell without slits. Next the nonlinear finite element formulation is developed for transient heat transfer on the shadow mask, wherein thermal radiation is a major heat transfer mechanism. Analysis of the resulting thermoelastic deformations is followed, from which the mislanding of the electronic beam is obtained. The present finite element scheme may be efficiently used for thermal deformation design of a shadow mask.
