A study on multi-cavity injection mold and molding elemental technology for plastic product of high precision tolerance (고정밀 플라스틱 제품 성형을 위한 다수 캐비티 사출금형 및 성형 요소기술에 관한 연구)

  • As a representative method for mass production, a multi-cavity type mold capable of simultaneously molding products of the same shape can be applied. It has the advantage of improving the productivity from several times to several tens of times, but it may cause disadvantages which is the quality deviation with each cavity. This study, therefore, has tried to increase the cavity filling balance by using a melt flipper and a flow distance control part in the runner part of the mold. Along with this, the design and manufacturing of air vents during injection molding have been verified through experimental methods to achieve a higher level of multi-cavity filling balance and dimensional accuracy.

  • Warpage of injection molded product is caused by non-uniform shrinkage during shaping operation and relaxation of residual stress. Robust part design and glass fiber reinforced reins have been adopted to prevent warpage of part. Warpages for part designs have been investigated in this study according to the injection molding conditions. Part design contains flat specimen and two different rib designs in the flat part. Resins used in this study were glass fiber reinforced amorphous plastics, PC and ABS. Different rib designs showed significant differences of warpages in the parts. Various warpages have been observed in the three regions of the part, near gate region, opposite region to the gate, and flow direction region. Results of computer simulation revealed that the warpages were strongly related to glass fiber orientation. Flat specimen showed the smallest warpage and the specimen with ribs to the flow direction showed a high resistance to warpage. Warpage highly depended upon part design rather than molding condition. It was concluded that the rib design and selection of gate location in injection molding would be the most important factors for the control of warpage since those are directly related to the fiber orientation during molding.

Cornmeal Puffing with $CO_{2}$ Gas: Effect of Sucrose and Glyceryl Monostearate(GMS) ($CO_{2}$ 개스 주입에 의한 옥수수가루의 팽화: Sucrose와 Glyceryl Monostearate(GMS)의 영향)

  • Sucrose is added to feed materials to alter the taste and texture of extruded products. Emulsifier can affect extrudate properties by forming complexes with amylose during extrusion-cooking. These ingredients may improve the cell structure and texture of cornmeal extrudates obtained by using $CO_{2}$ as a bubble forming agent. The objective of this study was to evaluate effects of sucrose (5% and 10%) and glyceryl monostearate (GMS) (0.75% and 1%) on properties of cornmeal extrudates produced with $CO_{2}$ at injection pressures from 1.04 to 2.07 MPa. Dough temperature increased and die pressure decreased when $CO_{2}$ was injected into barrel. The addition of sucrose to cornmeal resulted in decreasing dough temperature, specific mechanical energy (SME) input, and die pressure. SME input was not significantly influenced by GMS addition but die pressure was decreased when GMS was added. Extrudate density was decreased over observed $CO_{2}$ injection compared to GMS. WSI was significantly decreased with the addition of GMS. Paste viscosity was also decreased with addition of sucrose or GMS, but significant differences of paste viscosity among $CO_{2}$ injection pressures were not found. Stucture forming and texture of cornmeal extrudates by $CO_{2}$ injection was improved by adding GMS.

  • A cosmetic manufacturing process requires a mold that is inevitable for mass production. Cosmetic containers are one of major factors affecting the customer's purchase decision. In addition, the manufacturing cost in cosmetic container comprises a large portion of the entire product cost. Therefore, a mold satisfying the economical feasibility, aesthetics and functionality is necessary. Among the cosmetic containers, square shape containers have a tendency of having a short shot defect product. The square shaped cosmetic containers are mostly produced as a side gate shape on the two-plate molds. On the other hand, there are two disadvantages, such as gate trace and post processing requirement. The overlap-gateproposed in this study has the characteristics of intaglio gate cutting and no need for post processing. The delivery system of the overlap gate was simulated and compared with the side gate via Moldflow. The improvement in flow, frozen rate, density, and Air trap was confirmed. Based on the simulation results, the mold and performed injection molding was fabricated. In this study, the possibility of the mass production of high aesthetic and functionality cosmetic containers was verified.

Design of Runner System and Prediction of Moving Distance of the Screw for the Improvement of Formability of a Housing Part of Small-Size Air Cleaner (소형 공기청정기 하우징의 성형성 향상을 위한 런너시스템 설계 및 스크류 전진 거리 예측)

  • The runner system of the injection mould and the injection volume of the injection molding process greatly affect the quality of the produced part. The goal of this paper is the design of the runner system and the prediction of the injection volume for the injection moulding of a housing part of small-size air cleaner to improve the formability through the three-dimensional injection moulding analysis. The effects of the runner system of the mould on the injection moulding characteristics are investigated. From the results of the investigation, a proper design of the runner system with uniform filling characteristics and the minimized defect formation is obtained. In addition, the influence of the moving distance of the screw on filling characteristics, weldline formation and deformation characteristics is examined. From the results of the examination, an appropriate moving distance of the screw for the housing part of small-size air cleaner is estimated.

Optimum design of injection mold heater for uniform curing of LSR seal for waterproof connector (방수 커넥터용 LSR Seal의 균일 경화를 위한 사출 금형 히터의 최적 설계)

  • Automotive waterproof connectors are highly functional parts that must be air-tight in a complex environment. In the LSR multi-cavity injection molding process for manufacturing waterproof connectors, it is important to maintain a uniform curing temperature between the cavities in order to obtain a quality product. For this purpose, we designed the capacity of the cartridge heater differently for each position, and then linked the heat transfer analysis and optimization module to obtain the optimal cartridge heater capacity. As a result of the optimization analysis, the temperature deviation between cavities was decreased from $13.1^{\circ}C$ to $8.1^{\circ}C$ compared with the case in which constant heater capacity was applied, so that the design criterion could be satisfied within a temperature deviation of $10^{\circ}C$ for uniform curing. This study suggests that this method can be applied efficiently to the design of a large area multi-cavity LSR mold heater.

Development of Mold for Coupling Parts for Drum Washing Machine (드럼세탁기용 커플링 부품 다이캐스팅 금형개발)

  • This study conducted a prototype development and evaluation by performing die-casting mold design, mold manufacturing, and injection condition optimization based on flow and solidification analysis to meet the needs of the coupling parts produced by die casting. Through flow analysis, the injection conditions suitable for 100% filling in the cavity were found to be a molten metal temperature of 670 ℃, injection speed of 1.164 m/s, and filling pressure of 6.324~18.77 MPa. In addition, solidification close to 100 % occurred in all four cavities when the solidification rate was 69.47 %. A defect inspection on the surface and inside the product revealed defects, such as poor molding and pores. In addition, the dimensions of the injected product were within the target tolerance and showed good results. Through the feedback of the results of flow and solidification analysis, it was possible to optimize the mold design, and the injection optimization conditions were confirmed to be a total cycle time of approximately 6.5 seconds. Good quality carrier parts with an average surface hardness of approximately 45 mm from the gate measured at 97.48(Hv) could be produced.

  • 폴리머 애자용 shed 재료의 전기방전에 대한 열화내성과 표면이 오염된 조건하에서도 우수한 발수성 유지는 제품의 장기성능에 있어서 가장 중요한 인자들이다. 내트래킹성 확보를 위한 보강재로는 ATH가 주로 사용되고 있으며 ATH의 첨가량이 많을 수록 내트래킹성은 대체로 향상되는 것으로 되어 있다. 그러나 애자 제조시 무결점 성형성의 만족이 대단히 중요하기 때문에 ATH를 고충진하는 경우 사용하는 process oil들의 종류 및 첨가량을 고려한 ATH 첨가량의 최적화는 필요하다. 본 논문에서는 ATH를 170 part로 다량으로 첨가하면서 화학적 구조와 점도가 다른 몇 가지 실리콘 fliud들을 사용하여 무결점 성형에 적합한 가소도를 갖는 컴파운드를 제조하여 기본물성과 초고압 옥외절연물의 shed 재료로서 장기성능에 영향을 주는 방전열화내성과 표면발수성의 회복특성을 평가하였다. 컴파운드의 성형작업성과 관련이 큰 가소도는 fluid 점도에 따라 상당한 차이를 보이므로 실리콘 fluid 종류의 선택과 첨가량의 최적화에는 성형작업성, 발수성 회복특성, 열화내성 등의 고려가 필요하다. 무결점 애자성형을 위한 진공 사출에서 고무 컴파운드의 가소도가 중요한데 동일한 ATH첨가조건에서 일정한 가소도를 갖게 하는데 필요한 양은 fluid들의 종류에 따라서 상당한 차이가 있었다. 코로나 처리후 발수성 회복특성은 fluid들의 분자크기와 반응기의 종류에 따라 상당히 영향을 받았으며 분자가 클수록 초기회복속도는 다소 느렸지만 평상시에 늘 유지되는 상시발수성은 다소 높게 유지되었다. 아크와 트래킹 방전에 의한 무게 감소는 ATH가 과량으로 첨가되어 상당히 적었으며 fluid의 분자가 크면서 페닐기를 가진 fluid들이 첨가된 고무가 우수한 특성을 보였다.

  • Carbon fiber-reinforced composite materials have been widely used in various industrial fields, but there are limits to increasing their strength and stiffness, because of the short-length fibers that are impregnated in them. In this study, a lab-scale small extruder system was developed with the capability to perform the carbon fiber impregnation and extrusion process in order to evaluate the properties of long-length carbon fiber reinforced thermoplastic composite materials molded by the LFT-D method. Specimens were made with the small extruder to press-mold long-length carbon fiber composite materials and evaluate their material properties. As a result, it was found that the carbon fiber length, press load and carbon fiber contents have a considerable influence on the strength and stiffness. Additional studies on such factors as the mixing screw design and coating of the carbon fiber are needed in order to improve the mechanical properties of carbon fiber composite materials.

  • In recent, LCD becomes one of the main display devices and expected to have quite good market share during the next couple of years. The demand for low cost and high performance, however, is becoming severe as the competition among other display devices like PDP, OLED increases. To satisfy this demand from market, we need to optimize the parts or modules of the LCD, reduce the number of the assemble and enhance the process for the high brightness and uniformity of the LCD. The LCD consists mainly of LCD panel and Backlight unit(BLU). BLU, which takes big portion of the cost for LCD, consists of light source, light guide panel and many kinds of functional film. Recently light guide panel or film for BLU has micro patterns on its surface and consequently to reduce the number of parts and enhace the brightness and its uniformity. In this study, some methodologies for the fabrication of the master/stamper and molding the light quide panel are introduced for 50um pitch of prizm patterned substrate. Mechanical machining process is adapted and optimized to fabricate micro patterned stamper using the micro cutting tool. Injection molding technology is also developed to obtain uniformly replicated micro patterned products.
