A Study on the Geometrical shape of Blank in Elliptical Deep Drawing (타원형 디프 드로잉 공정에서 블랭크의 기하학적 형상에 관한 연구)

  • there are a lot of process variable exerted influence on the formability of products in deep drawing process. Particularly it is important that blank shape of the process variables. A paper to be connected with process variables of elliptical deep drawing products is insufficient the actual circumstances enough though researches have been performed on the deep drawing of sheet metal forming. In this study The effects of thickness distribution and movement of sheet are grasped as alteration of blank shapes in the process of elliptical deep drawing product and then optimal blank shape was presented. They were verified by the finite element analysis (FEA) and experiment.

  • An inverse mosaic method has been proposed to generate an initial blank shape from the final product shape. Differently from the geometric mapping method, the method can handle triangular patches. However, the generated blank shape is strongly dependent on the order of determination of nodes. In order to compensate the dependency error smoothing technique has been also developed. Although the accuracy has been improved greatly compared with the geometrical mapping method, the method has limitation, due to the no incorporation of plasticity theory. Even though the accuracy of the radius vector method is already proved. the method requires initial guess to start the method. In order to compromise the limitation of the present method and the radius vector method, the method has been connected to the radius vector method. The efficiency of the present optimal blank design method has been verified with some chosen examples.

  • This study is concerned with the optimum blank design which is able to minimize earing phenomena. A new analytic method is proposed to determine the optimum blank shape only using the tension test and standard deep drawing tests. Introducing a dimensionless parameter related to the earing and using a Fourier analysis, the optimum blank shape can be obtained by R-value and the tested results. The theoretical results by the proposed method are good agreement with the experimental results through several deep drawing tests using steel as working materials.

Effect of Blank Shapes on the Impact Safety of Stamped Parts (충돌안전성에 미치는 블랭크형상의 영향)

  • The effects of blank shape on the safety of stamped parts are studied through the comparison of an optimal blank and the corresponding reference blank shape to show further advantage of the optimal blank. In order to carry out this study, stamping process has been analyzed and the forming history, e.g. accumulated effective strain and thickness has been incorporated in the crash analysis. The reference blank has been determined following to the actual industry guideline, and excessive material to the desired shape has been trimmed off before crash analysis for the objective comparison. Through the study, appreciable increase of impact safety has not been observed and the effective of blank shape is verified not to be significant.

Verification of Sensitivity Method for the Design of Optimal Blanks of General Shaped Parts (일반적인 형상의 스탬핑의 최적블랭크 설계를 통한 민감도법의 검증)

  • The sensitivity method has been utilized to find initial blank shapes which transform into desired shapes after forming. From the information of die shapes, target shape and material properties, the corresponding initial blank which gives final shape after deformation has been found. Drawings of a trapezoidal cup, a cross-shaped cup and an oil pan have been chosen as the examples. At every case the optimal blank shape has been obtained only a few times of modification without any predetermined deformation path. With the predicted optimal blank, both computer simulation and experiment are performed. Excellent agreements are recognized between simulation and experiment at every cases Through the investigation, the sensitivity method is found to be effective in obtaining optimal blank shapes in drawing of complex shapes.

Optimization of blank geometry for the stamping process of B-pillar using design of experiments (실험 계획법을 사용한 B-Pillar 성형공정에서 블랭크 형상 최적화)

  • The shape of the blank greatly affects the formability and quality of the product after the stamping process. In this study, the geometry of the B-Pillar blank in the stamping process was optimized using design of experiments. The geometry of the blank for the B-pillar was simplified with the two length values and two radius values. The effects of design variables were studied through the Design of experiments. The stamping process of the B-pillar was predicted with the Finite Element Analysis (FEA). The optimized blank geometry was obtained. It results in the reduced maximum equivalent plastic strain. The local necking and the wrinkling did not occurred with the optimized blank geometry.

  • A new blank design method is proposed to predict the optimum initial blank shape in the sheet metal forming process. The rollback method for blank shape design takes the difference between final deformed shaped and target contour shape into account. Based on the method a computer program composed of blank design module FE-analysis program and mesh generation module is developed. The rollback method is applied to square cup drawing process with the flange of unifiorm size around its periphery to confirm its validity. The optimum initial blank shape is obtained from an arbitrary square blank after three modification. Good agreements are recognized between the numerical results and the published results for initial blank shape and thickness strain distribution. The optimum blank shape for two parts of automobile sub-frame is designed, The thickness distribution and the level of punch load is improved. Also the method is applied to design the weld line in the tailor-welded blank. It is concluded that the rollback method is an effective and convenient method for an optimum blank shape design.

  • Due to a recent growth of the area of MEMS and a trend moving toward smaller scale, a micro manufacturing that is usually related with lithography is now emerging. Differently from traditional manufacturing processes, the micro or miniature manufacturing usually requires expensive sophisticated equipments and its characteristics are of high cost and of low productivity. However, a miniature stamping, which makes small sized product with a thin metal usually in the range of meso-scale, can be realized in a low cost and in a high productivity with relatively inexpensive equipments. For a successful development of miniature stamping, lots of obstacles, including material properties related with formability, have to be overcome. Since the thin metal shows distinctive characteristics, e.g., size effect and statistically scattered material properties, the formability of miniature stamping is not good in general and the possible shape with the miniature stamping is limited relatively simple shapes. Since the optimal blank improves formability and the improved formability can make up for problems of material properties, the possibility of success can be increased. This study is carried out to show the possibility of miniature stamping and to verify the effect of optimal blank for the miniature stamping.

  • The backward tracing scheme(BWT) of the finite element method has been extended lot the design of sheet blank in three-dimensional deformation. Originally the scheme was developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform or initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. For the confirmation of the analytic result derived from the backward tracing simulations as well as forward loading simulations, a series of experiment were carried out. The experiments include the first trial sheet forming process with a rectangular blank, an improved process with a modified blank preform and the final process with an optimum blank resulted from the backward tracing scheme. The experiments show that the backward tracing scheme has been implemented successfully in blank design of sheet metal forming.
