Machining Characteristics of Hemisphere Shape by Ball Endmilling (볼엔드밀가공에 의한 구면형상의 가공특성)

  • Hemisphere shapes were machined for different tool paths and machining conditions with ball endmill cutters. It was also found out how feedrate affect the precision of the machining and also tried to study the most suitable feedrate in specific cutting condition. Tool deflection, cutting forces and shape accuracy were measured according to the inclination position of the sculptured surface. As the decreasing of inclination position angle, the tool deflection was increased due to the decreased cutting speed when the cutting edge is approaching toward the center. Tool deflection when upward cutting IS obtained less than that of downward cutting and down-milling in upward cutting showed the least tool deflection for the sculptured surface. For down-milling, the cutting resistance of the side wall direction is larger than that of feed direction. It was found that the tool deflection is getting better as tool path is going to far from the center for convex surface.

  • The study of the high speed machining of inclined plane using ball end mill is performed. The use of ball end mill is rapidly growing in die and mold manufacturing. The cutting characteristics, such as cuttin g force, surface roughness and surface profile, are varied according to the variation of cutting directions. Free surface is cut using ball end mill, the surface profile is greatly varied depending upon the cutting direction. So this study will deal with the characteristics of cutting such as cutting efficiency according to the inclined plane of the workpiece, the cutting force according to tool path, surface profile and the roughness of surface. The optimal cutting direction to be applied the cutting for 3-D sculptured surfaces can be show through the results of this study.

  • Ball end milling is widely used in machining free surfaces. It is important to predict machining forces in this machining. In this study, cutting forces are predicted for different machining conditions in ball end mill contouring machining. These cutting forces influence tool deflection. In this study tool deflection is calculated for various cutting conditions. The model developed in this study can be used to predict machining accuracy in contouring machining.

  • The use of CBN tool material has been greatly increased because of the superior metal cutting performance for the machining of hardened steel. This paper presents some experimental results on the ball endmiling of harened steels. Three different hardnesses of STD11 workpieces were machined using CBN ball endimills, and the machining characteristics including cutting forces tool wear, and surface roughness of machined surface were compared. It has been found that the CBN ball endmill works better in the machining of harder workpieces. The microscopic examination explains that this unusual phenomenon is caused by the difference of microstructure of each workpieces.

  • Due to the development of the CNC machine tool and CAM software, sculptured surface machining can be broadly used in die and mold industries and ball end milling process is often used for the sculptured surface machining. It is found out how feedrate affects the precision of the machining and also tried to study the most suitable feedrate in specific cutting condition. Two eddy current sensors were used far measuring tool deflections of X, Y axis, dynamometer for cutting force and roundness tester for roundness. It was found that the tool deflection is getting better as tool path is going to further from the center of convex surface. The reason is that the cutting force is increased as the tool approaches to the center. Examining the roundness, cutting force and tool deflection characteristics, it was found that the most suitable feedrate is 90mm/min in convex surface and 120mm/min in concave surface.

  • A new cutting parameter is defined in the spherical part of ball end-mill cutter. A series of slot cutting experiments were carried out to obtain the cutting parameter. The cutter contact area is expressed as the grid posiotion in the cutting plane using Z map. The cutting forces in each grid are calculated and saved as force map, prior to the average cutting forces calculation. The cutting force, in the arbitrary cutting area, can be easily calculated by summing up the cutting forces of the engaged grid in the force map. This model was verified in the inclined surface cutting by cutting test of a cylindrical part.

  • In this study, a cutting force in the Ball-end milling process is calculated using Z-map. Z-map can describe any type of cutting area resulting from the previous cutting geometry and cutting condition. Cutting edge of a ball-end mill is divided into infinitesimal cutting edge elements and the position of the ele- ment is projected to the cutter plane normal to the Z axis. Also the cutting area in the cutter plane is obtained by using the Z-map. Comparing this projected position with cutting area, it can be determined whether it engages in the cutting. The cutting force can be calculated by numerical integration of cutting force acting on the engaged cutting edge elements. A series of experiments such as contouring and upward/downward ramp cutting was performed to verify the calculated cutting force.

  • High speed milling experiment on the hardened mold steel (CALMAX at hardness of HRC 55) is carried out using small diameter ball endmills. Tool lift and wear characteristics under the various machining parameters are investigated Effect of dynamic runout on the wear of the tool is also studied. For most of the cases, catastrophic chipping of tool edge is not observed and uniformly distributed wear on the flank surface of the tool is obtained. It is found that lower rate of tool wear is obtained as the cutting speed is increased. Also, high pick feed rate is found to be more favorable in terms of the tool wear and material removal rate.

  • In the metal cutting, machining accuracies had affected by tool deflection that had been generated by acting cutting force on the cutting edges. Generally, the CAD/CAM and a solid modeler had used for the simulation of cutting process only. Some NC codes for metal cutting have been generated by these simulation results. But, machining errors that had generated by the tool deflection has not solved using these system. In this study, determination algorithm for integration zone has been studied using the commercial solid modeler. The tool deflection error has calculated by the integration zone between the small chip and the cutting edges.

  • Many researches on the prediction of cutting forces of ball-end mil is have been achieved since before several decades ago. These kinds of researches have been concentrated on the study on how to make the prediction equations for the cutting forces based on 2-D cutting experimentation. The results of them were really good and impressive. But it's not proper to practical uses for industrial fields, because if sculptured surface were to be machined, then it would be very difficult to understand the complicated kinematical interaction between the sculptured surface and the flutes of a ball-end mill. So, we propose the method for solving these kind of problems using existed commercial CAD/CAM software; Unigraphics. Furthermore, the modification of tool path which is done off line is offered to increase the precision of cutting.
