  • Microstructural morphology and bending strengths of moulded composites of thermotropic liquid crystalline polymer(LCP) and polyamide 6 (PA6) have been studied as a function of epoxy fraction. Injection-moulding of a composite plaque at a temperature below the melting point of the LCP fibrils generated a multi-layered structure: the surface skin layer with thickness of $65\;-\;120{\mu\textrm{m}}$ exhibiting a transverse orientation; the sub-skin layer with an orientation in the flow direction; the core layer with arc-curved flow patterns. The plaques containing epoxy 4.8vol% exhibited superior bending strength and large fracture strain. With an increase of epoxy fraction equal to and beyond 4.8vol%, geometry of LCP domains was changed from fibrillar shape to lamella-like one, which caused a shear-mode fracture. An analysis of the bending strength of the composite plaques by using a symmetric layered model beam suggested that addition of epoxy component altered not only the microstructural geometry but also the elastic moduli and strengths of the respective layers.

  • A new blank design method is proposed to predict the optimum initial blank shape in the sheet metal forming process. The rollback method for blank shape design takes the difference between final deformed shaped and target contour shape into account. Based on the method a computer program composed of blank design module FE-analysis program and mesh generation module is developed. The rollback method is applied to square cup drawing process with the flange of unifiorm size around its periphery to confirm its validity. The optimum initial blank shape is obtained from an arbitrary square blank after three modification. Good agreements are recognized between the numerical results and the published results for initial blank shape and thickness strain distribution. The optimum blank shape for two parts of automobile sub-frame is designed, The thickness distribution and the level of punch load is improved. Also the method is applied to design the weld line in the tailor-welded blank. It is concluded that the rollback method is an effective and convenient method for an optimum blank shape design.

  • In order to achieve reliable but cost-effective crash simulations of stamped parts, sheet forming process effects were incorporated in simulations using the ideal forming theory mixed with the 3D hybrid membrane/shell method, while the subsequent crash simulations were carried out using a dynamic explicit finite element code. Example solutions performed for forming and crash simulations of I- and S-shaped rails verified that the proposed approach is cost-effective without sacrificing accuracy. The method required a significantly small amount of additional computation time, less than 3% for the specific examples, to incorporate sheet forming effects to crash simulations. As for the constitutive equation, the combined isotropic-kinematic hardening law and the non-quadratic anisotropic yield stress potential as well as its conjugate strain-rate potential were used to describe the anisotropy of AA6114-T4 aluminum alloy sheets.

  • In the sheet metal forming process, the drawbead is used to control the flow of material during the forming process. The drawbead provides proper restraining force to the material and prevents defects such as wrinkling or breakage. For these reasons, many studies for designing the effective drawbead have been conducted. In this paper, the effect of the drawbead shape will be introduced. For the analysis, the numerical method called the static-explicit finite element method was used. The finite element analysis code for this method has been developed and applied to the drawbead process problems. In result, convergence problem and computation time due to large non-linearity in the existing numerical analysis methods were no longer a critial Problem. Futhermore, this approach could treat the contact friction problem easily by applying very small time intervals. It is expected that various results from the numerical analysis will give very useful information for the design of tools in sheet metal forming process.

  • Flexible forming process for sheet material using reconfigurable die is introduced based on numerical simulation. In general, this flexible forming process using the reconfigurable die has been utilized for manufacturing of curved thick plates used for hull structures, architectural structures and so on. In this study, numerical simulation of sheet metal forming process is carried out by using flexible dies model instead of conventional matched die set. The numerical simulation and experimental verification for sheet metal forming process using a flexible forming machine that is more suitable for thick plate forming process are carried out to confirm the appropriateness of the simulation process. As an elastic cushion, urethane pads are utilized using hyperelastic material model in the simulation for smoothing the forming surface which is discrete due to characteristics of the flexile die. In the flexible forming process for sheet metal, effect of a blank holder is also investigated according to blank holding methods. Formability in view of occurrence of dimples is compared with regard to the various punch sizes. Consequently, it is confirmed that the flexible forming for sheet material using urethane pad has enough capability and feasibility for manufacturing of smoothly curved surface instead of conventional die forming method.

  • Roll-to-roll forming process is one of important metal processing technology because the process is simple and economical. These days, with these merits, roll-to-roll forming process is tried to be employed in manufacturing the circuit board, barrier ribs and solar cell plate. However, it is difficult to apply to the forming of micro scale or sub-micro scale pattern. In this study, the roll forming processing for the micro scale is designed and analyzed. The forming of micro pattern for small electric device such as LCD panel by incremental roll forming process is analyzed. Firstly, the optimum analysis conditions are found by several analyses. And then, formability is analyzed for various protrusion shapes at various forming temperatures. The formability is evaluated in terms of filling ratio and damage value. The filling ratio is defined from the tool geometry and critical damage is determined from the analysis of uniaxial tensile test. Finally, optimum forming conditions that guarantee the successful forming are found.

  • For the progressive notching and forming die, analyzing beforehand according to the interpretation of thin plate molding for massive production is essential. In this study, we dealt with Ez5 particularly its strip layout design based on the exported die as ordered by Japanese S automobile company's local factory in the USA. We completed the strip layout design consisting of 13 processes by optimizing the blank layout with arrays of a single carrier with wide width drawn in 1 row. This type of die is expected to be ordered in bulk frequently and at the same time via the Internet; any company with die technology will be required to cope with such type of die.

  • In order to examine the springback amount and material properties of aluminum alloy sheets (AL1050 and AL5052) in the warm forming which forms the sheet above the room temperature, the stretch bending and draw bending tests and tensile test in various high temperatures are carried out. The warm forming temperature 15$0^{\circ}C$ is a transition in terms of the material properties: over the forming temperature 15$0^{\circ}C$, them $\sigma$$_{YS}$ , $\sigma$$_{TS}$ , E, K, n, etc. are bigger but $\varepsilon$ and plastic strain ratio are smaller. Below the forming temperature 15$0^{\circ}C$, there are no big differences in material properties as the forming temperature changes. AL5052 sheet has more springback effect than AL1050 sheet. While the springbacks of AL5052 and AL1050 sheets show a big reduction over the warm forming temperature 15$0^{\circ}C$ in the stretch bending test, the springback rapidly reduces in the warm forming temperature 15$0^{\circ}C$-20$0^{\circ}C$ for AL5052 sheet and 20$0^{\circ}C$-25$0^{\circ}C$ for AL1050 sheet in the draw bending test.

  • The form-joining process (or clinching) uses a set of die and punch to impose the plastic deformation-induced geometric constraint on a sheet metal pair. The joining strength from the process ranges 50-70 percent of that of the resistance spot welding. In this paper, a new form-joining process with the aid of an adhesive is proposed in which an epoxy adhesive is applied to a sheet metal pair, and before it cures the pair is clinched to cause the geometric constraint in the form of a protrusion. In order to reduce the forming load and the height of protrusions, a new die and punch set with a very small clearance is devised to reduce the depth of drawing and the forming load. Taguchi method is employed to find the optimal values of design parameters. To implement each case of the orthogonal array, the finite element method is used. The experiments show that in the tensile-shear test, the bonding strength of the new form-joining process with an epoxy adhesive is approximately the same as that of the resistance spot welding; and in comparison with the other two form-joining processes with an epoxy adhesive, the height of protrusions is reduced by more than 65 percent and the forming load by 50 percent.
