Effects of Mg and Si on Microstructure and Mechanical Properties of Al-Mg Die Casting Alloy (Al-Mg 계 다이캐스팅 합금의 미세조직 및 기계적 성질에 미치는 Mg 및 Si의 영향)

  • The effects of Mg and Si contents on the microstructure and mechanical properties in Al-Mg alloy (ALDC6) were investigated. The results showed that phase fraction and size of $Mg_2Si$ and $Al_{15}(Fe,Mn)_3Si_2$ phase in the microstructure of Al-Mg alloy were increased as the Mg and Si contents were raised from 2.5 to 3.5 wt%. With Si content of 1.5 wt%, freezing range of the alloy was significantly reduced and solidification became more complex during the final stage of solidification. While there was no significant influence of Mg contents on mechanical properties, Si contents up to 1.5 wt%, strongly affected the mechanical properties. Especially elongation was reduced by about a half with more than 1.0 wt%Si in the alloy. The bending and impact strength were decreased with increased amount of Si in the alloy, as well. The lowered mechanical properties are because of the growth of particle shaped coarse $Mg_2Si$ phase and precipitation of the needle like $\beta$-AlFeSi in the microstructure at the last region to solidify due to presence of excess amount of Si in the alloy.

The Effect of Blasting Treatment on the Corrosion Characteristics in the Zr-based Amorphous Alloy Die Castings (Zr기 비정질 합금 다이캐스팅 주조품의 부식 특성에 미치는 블라스팅 처리의 영향)

  • A Zr-based amorphous alloy specimen was produced by vacuum die casting process. The salt spray test was carried out using the specimens in the as-cast, $Al_2O_3$ and $ZrO_2$ particle blasted state. Using these specimens, the SEM-EDX and XRD analyses, DSC measurement and bending strength test were conducted. After the salt spray test, the specimens were not experienced phase change and thermal characteristics of the alloys were remained unchanged. In the as-cast specimen, corrosion products were not observed. However, in the $Al_2O_3$ particle blasted specimen, pitting corrosion occurred and the detected corrosion products were $ZrCl_2$ and $NaZrO_3$. Due to the salt spray test, bending strength of the $Al_2O_3$ blasted specimens showed about 100 MPa lower strength than the other specimens. The bending fracture surface was vein pattern which was shown typically in the amorphous alloys.

  • In the present study, the characteristics of Mg inverter cases for hybrid cars are investigated. Concerns over the use of lightweight materials to reduce energy use and to mitigate emission problems are inevitable in the twenty-first century. Magnesium is a promising material for the manufacturing of lightweight parts. Several cases for thermal cooling channels have been designed and simulated, and the effects of materials and coatings on the thermal cooling efficiency have been discussed. The effects of the coating thickness on heat extraction in an Mg inverter housing case using the PEO (plasma electrolyte oxidation) coating method were also discussed. In order to produce an inverter case by the diecasting process, the filling sequence and cooling behavior during the diecasting process were simulated. The optimized process conditions from the simulation result were then used in a trial diecasting experiment.

  • There has been, in recent years, effort to make cast copper rotors for industrial use of induction motors. Because the incorporation of copper for the conductor bars and end rings of the induction motor in place of aluminum would result in attractive improvements in motor energy efficiency. The purpose of this method is a reducing the copper loss as using higher conductivity of copper. In this paper as the single phase induction motor is studied, the stator slots and coil turn number is designed for adjusting the slot fill factor and improving its efficiency. At this time design is basis on calculation of reducing loss. And finally this paper shows that the before and after result is compared and analyzed.

Establishment of Design Criteria for Slot Shape Considering Castability of Aluminum Diecasting Process for Large Industrial Motor Rotor (대형 산업용 전동기 회전자용 알루미늄 다이캐스팅의 주조성을 고려한 슬롯 형상 설계 기준 정립)

  • Numerical analysis has been performed to evaluate effect of the shape variables such as core length, slot width and slot length on misrun in aluminum die casting process for motor rotor. The predictive method for misrun in diecasting process was established by comparing the result of numerical analysis and an actual motor rotor. Solidification modulus was introduced to predict quantitatively the castability of aluminum diecasting process for motor rotor. It was found that there are minimum critical solidification modulus and slot width to prevent misrun according to core length through diecasting limit diagram proposed using the predictive method. The critical solidification modulus and slot width increase as core length increases to prevent misrun of aluminum motor rotor in diecasting process. Based on the results, the design criteria of slot shape to prevent misrun of aluminum motor rotor with various core length were established.

  • The simulated die-casting process in which the traditional plaster casting process is combined with Rapid Prototyping technology is being used to produce Al, Mg, and Zn die-casting prototypes. Unlike in the die-casting process, molten metal in the conventional plaster casting process is fed via a gravity pour into a mold and the mold does not cool as quickly as a die-casting mold. The plaster castings have much larger and grosser grain structure as compared as the die-castings and the thin walls of the plaster mold cavity may not be completely fillet Because of lower mechanical properties induced by the large grain structure and incomplete Idling, the conventional plaster casting process is not suitable for the trial die-casting Process. In this work, an enhanced trial die-casting process has been developed in which molten metal in the plaster mold cavity is vibrated and pressurized simultaneously. Patterns for the casting are made by Rapid Prototyping technologies and then plaster molds, which have runner system, are made using these patterns. Imparted pressurized vibration to molten metal has made grain structure of castings much finer and improved fluidity of the molten metal enough to obtain complete filling at thin walls which can not be filled in the conventional plaster casting process.

The Moulding Analysis of Fuel Pressure Regulator to the Vehicle (차량의 연료압력 레귤레이터 성형해석)

  • This study examined the casting analysis of fuel pressure regulator of LPI vehicles. We aims to predict all the phenomenon accompanied by flow and solidification in die casting, and maximize productivity and quality through optimal casting design. As a result of comparing Types A and B of casting design, it was found that the number of overflow affected flow, flowspeed and solidification temperature. And there was a minute difference between solidification temperatures at thick section of the spare parts. Solidification began at temperatures of $624^{\circ}C{\sim}630^{\circ}C$ but after the casting was completed, temperatures at the center of the parts were $600^{\circ}C{\sim}614^{\circ}C$ Temperature of molten metal showed optimal flow at temperature of $680^{\circ}C$. It began to solidity around at $650^{\circ}C$ and to be cooled between $580^{\circ}C{\sim}550^{\circ}C$ in high speed. When the process was analysed through a computer simulation, it was found that hardness of regulators manufactured through Type B of overflow was above $H_R60$.

Microstructures and Mechanical Properties of Diecast 0.7wt% CaO added Eco-Mg Parts (0.7wt% CaO 첨가 AZ91D Eco-Mg 다이캐스팅 부품의 미세조직 및 기계적 특성)

  • To prevent oxidation of Mg melt, $SF_6$ gas has been generally used for Mg alloys during melting and casting as a cover gas. The use of $SF_6$ gas, however, will be restricted owing to its crucial impact on global warming. Non-$SF_6$ process during melting and casting in diecasting industry has been proved with Eco-Mg alloys by a simple addition of small amount of CaO into Mg alloys. This paper shows non-$SF_6$ diecasting procedures for 0.7wt% CaO added AZ91D Eco-Mg alloys. Cold-chamber diecasting was performed under $CO_2$ atmosphere without $SF_6$ gas. An increment of mechanical properties, especially strength and ductility of Eco-Mg alloys is, in part, due to high-quality melt, refined grain size and $Al_2Ca$ second phase strengthening. Microstructures and mechanical properties of 0.7wt% CaO added AZ91D Eco-Mg alloys are evaluated in comparison with those of conventional AZ91D Mg alloy.

Evaluation of Diecasting Mold Cooling Ability by Decompression Cooling System (감압냉각장치를 이용한 다이캐스팅 금형의 냉각성능평가)

  • This study has been carried out to investigate the cooling ability improvement of diecasting mold by decompression cooling system. The decompression cooling system was applied to the new/used oil pump cover molds. The temperature of the surface mold applied the decompression cooling system fell to 15 degrees, especially in case of the used mold. The defect ratio of the oil pump cover manufactured by decompression cooling system has decreased from 2.8 percent to 0.2 percent. According to the results of the cooling ability improvement of diecasting mold by decompression cooling system, the decompression degree and supply pressure were set up the control item to apply the decompression cooling system to the diecasting mold in the industry field.

  • In the effort on cost reduction in marine equipment company, the medium sized impeller blade ($500mm{\times}200mm{\times}20mm$) of an axial flow pan was manufactured by the high pressure die casting, with which was replaced the gravity die casting. High pressure die casting is a practical alternative because of some advantages such as excellent accuracy and smooth cast surface as well as cost reduction if a certain amount of porosity in the parts can be minimized. In order to reduce the porosity in the center of the neck which is thickest region of the impeller blade, the several gate designs were proposed in this work. The flow simulations for each gate design were performed and then the optimal design was determined by considering the air pressure distribution in neck section. Finally, the size of porosity in the neck of the die cast impeller blade for optimal design was less than 1mm, which satisfied the requirement.
