A Study on Optimal Design Rule for Forward Extrusion Die (냉간 단조용 전방압출금형의 최적구조 설계에 관한 연구)

  • Lots of products are made in various working conditions, depending on the size and the shape of them. Usually, at first, the die for new items had been designed on the basis of experience and know-how, and then modified through trial and error. At a die design stage most of drawings have been drawn manually. Recently some forging companies save design time by repeated utilization of standardized parts with registered data base. In this study the automated die design technique for forward extrusion of axisymmetric products is developed. A standardized die system is proposed from the investigation of ones employed frequently in the metal forming field and the design rules for cold extrusion die. A design example of forward extrusion die is given and discussed.

  • This paper presents an investigation of the ability of the scheme to simultaneously accomplish both prediction of fracture initiation and analysis of deformation in cold forged products. The Cockcroft-Latham criterion which is successfully applied to a variety of loading situations is used in the present investigation to estimate if and where surface and internal fracture occur during the deformation process. The numerical predictions and experimental results of two types of fundamental cold metal forming process taken into account are compared. Finite element simulation combined with fracture criterion has successfully predicted the site of surface or internal fracture initiation and corresponding to level of deformation observed experimentally.

  • This paper deals with an automated computer-aided process planning and die design system by which designer can determine operation sequences even if they have a little experience in process planning and die design for axisymmetric products. An attempt is made to link programs incorporating a number of expert design rules with the process variables obtained by commercial FEM softwares, DEFORM and ANSYS, to form a useful package. The system is composed of four main modules. The process planning and the die design modules consider several factors, such as the complexities of preform geometry, punch and die profiles, specifications of available multi former, and the availability of standard parts. They can provide a flexible process based on either the reduction in the number of forming sequences by combining the possible two processes in sequence, or the reduction of deviation of the distribution on the level of the required forming loads by controlling the forming ratios. Especially in die design module an optimal design technique and horizontal split die were investigated for determining appropriate dimensions of components of multi-former die set. It is constructed that the proposed method can be beneficial for improving the tool life of die set at practice.

The Prediction of Elastic Deformation of Forging Die to Improve Dimensional Accuracy (단조품의 정밀도 향상을 위한 금형의 탄성변형 예측)

  • In this paper, the elastic deformation of cold forging die has been investigated to improve the accuracy of forged parts with FEM analysis and experiments using the strain gages. In the finite element analysis, two types of analysis are used to predict elastic deformation of die. The one is that dies are considered to be elastic body from initial stage to final one, and the other is that the dies are considered to be rigid body during forging simulation and then considered to be elastic body at elastic analysis. Considering the results of analysis and experiments, it is likely that the analytical results are in good agreement with experimental inspections. The method using the elastic assumption of die relatively takes a lot of time to simulate the forming operation. However, It is better that using an elastic die to predict not only the shape of product but also filling of die cavity.

  • The straight bevel gear for automobile part has been manufactured by the cold forging instead of the gear machining tool for the mass production. The application to CAD/CAM system has been necessary in order to develop the precision product quickly by forging through the minimization of trial and error and confirm the reproducibility. In the study, the straight bevel gear with the crown teeth has been modelled by the CAD/CAM system. The master gear after the gearing test has been machined after the modelling, NC data generation and verification. The die for forging and the jig for machining has been manufactured using the master gear.

  • This paper deals with an automated computer-aided process planning and die design system by which designer can determine operation sequences even if they have a little experience in process planning and die design of quasi-axisymmetric cold forging product by cold former working. The approach to the system is based on knowledge-based rules and a process knowledge base consisting of design rules is built. Knowledge for the system is formulated from plasticity theories, empirical results and the empirical knowledge of field experts. Programs for the system have been written in AutoLISP for the AutoCAD using a personal computer. An attempt is made to link programs incorporating a number of expert design rules with the process variables obtained by commercial FEM softwares, DEFORM and ANSYS, to form a useful package. The system is composed of three main modules and five sub-modules. The process planning and die design module considers several factors, such as the complexities of preform geometry, punch and die profiles, specifications of available cold farmer, and the availability of standard parts. As the system using 2D geometry recognition is integrated with the technology of process planning, die design, and CAE analysis, the standardization of die parts for wheel bolt requiring cold forging process is possible. The developed system makes it possible to design and manufacture quasi-axisymmetric cold forging product more efficiently.

  • In practice, the design of forging processes is performed based on an experience-oriented technology, that is designer's experience and expensive trial and errors. Using the finite element simulation and the artificial neural network, we propose an optimal die geometry satisfying the design conditions of final product. A three-layer neural network is used and the back propagation algorithm is employed to train the network. An optimal die geometry that satisfied the same between inner extruded rib and outer extruded one is determined by applying the ability of function approximation of neural network. The neural networks may reduce the number of finite element simulation for determine the optimal die geometry of forging products and further they are usefully applied to physical modelling for the forging design.

  • Cold forging die for metal scissor is made by electric discharge machine. The impression of female die is made by electric discharge machine, the heat treatment is applied, and the impression is polished. When we forge goods by using this kind of die, the abrasion is severe and the crack occurs after forging about 240 strokes. Because the die should be frequently produced in the case, the cost rises, the work is delayed, and the precesion of goods is not good. Therefore, the electric discharge machine was not used in this study. Main die was produced by making hob, installing the hob to cold hobbing press, indenting the die material, and cold hobbing the impression. The die life was increased to 5,000-6,000 strokes in this case. In the future study, the die life will be increased to 10,000 strokes by changing the following : (1) the pre-treatment of slug, (2) the structure of die block, (3) the heat treatment of die material

  • Cold forging technology of a gear product is being interested in the dimensional accuracy, high stiffness and reduction of stress concentration. Especially it is needed to avoid the damage due to extremely high local pressure. Therefore it is important to ensure high pressure in die design. In this study, single die insert type and splitted die insert type are considered to recognize the notch effects in the die of sprocket forming. The stress concentration has been released at the notch area by the cushion effect in the splitted die insert.

  • The characteristics of the tool system give many effects into the costs and qualities for the finished components. Therefore, a tool life is one of the important issues on cold forging industry. However, since variables related with tool life are many complicated, the studies for solution should be investigated by the systematic research approach. The shape and process changes of die, the hardness changes of material and the tolerance of dies to decrease the die stress are analyzed by the FEM software. The heat-treatment of tool material is investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, it is investigated that the shape and dimension of tool give effect into both tool life and quality of forged product..
