Hot forging is widely used in the manufacturing of industry machine component. The mechanical, thermal load and thermal softening which are happened by the high temperature in hot forging process. Tool life decreases considerably due to the softening of the surface layer of a tool caused by a high thermal load and long contact time between the tool and billet. Also, tool life is to a large extent limited by wear, heat crack and plastic deformation in hot forging process. These are one of the main factors affecting die accuracy and tool life. That is because hot forging process has many factors influencing tool life, and there was not accurate in-process data. In this research, life prediction of hot forging tool by wear and plastic deformation analysis considering tempering parameter has been carried out for automobile component. The new developed technique in this study for predicting tool life can give more feasible means to improve the tool life in hot forging process.
In general, hot stamped component is trimmed by costly and time consuming laser cutting when the material strength is over 1,500MPa. The aim of this work was to demonstrate that the trimming die life is improved and the trimming load is decreased by lowering the strength of the region to be trimmed. The model employed in this study was a hat shape, similar to the cross section of many hot stamped products. FE-analysis of hot stamping process was performed to evaluate the effect of tool shape on cooling rate at the area to be trimmed. The best tool shape was thus identified, which created slower cooling and lower hardness at the region to be trimmed. The wear at the cutting tool edge was also reduced.
P/M high speed steel (1.26% C, 4.42% Cr, 6.54% W, 4.92% Mo, 3.21 % V, 8.77% Co, bal. Fe) was applied to hot former die. It showed that the die life became 2.7 times higher than that of cast/wrought SKH 55 tool steel which is commercially used. The increase of die life was corresponding to the improved hardness and transverse rupture strength of PM high speed steel due to the finer grain and carbide as well as the uniform carbide distribution. The P/M high speed steel with the promoted die life could be an alternative to the conventional SKH55.

For the production of cold forged parts with near-net-shape attributes, the quality of the tool system is responsible for an essential portion of costs fer the finished components. Therefore, a tool lift is one of the important issues on cold forging industry. There are many complicated variables related with tool life, such as material, heat-treatment, coating, lubricant, process design. In this study, heat-treatment of tool material and lubricant are investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, friction factor of lubricants for cold forging are measured by the ring compression test. Zinc-Phosphate and $MoS_2$ lubricant is effective to sustain the friction factor under 0.1.
The cold forging process induces material deformation in an enclosed space, generating a very high forging load. Therefore, it is mainly designed as a multi-stage process, and fatigue failure occurs in forging die due to cyclic load. Studies have been conducted previously to quantitatively predict the fatigue limit of cold forging dies, however, there was a limit to field application due to the large error range and the need for expert intervention. To solve this problem, we conducted a study on the introduction of a real-time forging load measurement technology and an automated system for quantitative prediction of die life cycle. As a result, it was possible to reduce the error range of the quantitative prediction of die life cycle to within ±7%, and it became possible to use the die life cycle calculation algorithm into an automated system.
Fine blanking is a high-precision process combining principles of metal stamping and cold forming. Unlike conventional metal stamping, fine blanking uses a special triple action such as V-ring force, counter force, shearing force. This study performed the effect of pocket-shaped compression molding on the mold life of the fine blanking using the 7.4mm thick SM45C material. In order to determine the lifespan of the punch and die in the fine blanking molds, a trial mold was manufactured and various punch materials were selected to perform the mold life test. A study on the life of a fine blanking mold by applying a thick plate material was experimentally performed through a mold test.
SOFC는 높은 반응온도($600{\sim}1000^{\circ}C$)에서 작동되어 발전효율이 높고 다양한 연료를 사용할 수 있는 것이 장점이다. 하지만 고온에서의 운전은 구성요소의 열변형과 온도구배에 의한 전극촉매의 열화 그리고 밀봉재의 수명에 영향을 주어 결국 스택의 내구성을 감소시킨다. 특히 스택의 온도구배가 심화되면 국부적인 Hot spot를 형성하여 셀에 심각한 손상을 주게 된다. 본 과제에서는 SOFC 스택의 온도구배를 완화시키기 위한 내부개질기의 개발 및 고온용 분리판 소재의 정밀성형기술을 확보하고자 한다. 열/유동해석을 통하여 반응가스의 농도, 유속, 구조변경 등 내부개질기 온도구배에 대한 주요인자를 확인하였고, 장기 운전평가를 통하여 개질 촉매의 고온 활성 및 내구성에 대한 성능평가를 진행 중이다. 분리판의 경우, 고온용 소재(페라이트계 스테인레스)에 대한 기초실험을 실시하여 성형품질의 주요 인자를 파악하였으며 Proto-type 금형 설계 및 개발을 통하여 성형 기초기술을 확보하였다. 그리고 스택 내부온도를 구현할 수 있는 시뮬레이터를 설계 중에 있으며 이를 이용하여 개발된 내부개질기 및 분리판을 스택 운전환경에서 평가할 예정이다.
In the current study, a method was proposed to quantitatively predict the wear and fatigue life of a shearing die in order to determine an effective replacement period for the die. The shearing die model of a retainer manufacturing process was used for the proposed method of quantitative life prediction. The retainer is produced through shearing steps, such as piercing and notching. The shearing die of the retainer is carefully controlled because the dimensional accuracy of the retainer is critical. The fatigue life for the shearing die was predicted using ANSYS considering S-N curves of STD11 and Gerber’s equation. The wear life for the shearing die was predicted using DEFORM-3D considering the Archard’s wear model. Experimental shearing of the retainer was conducted to verify the effectiveness of the proposed method for predicting die life. The fatigue failure of the shearing die was macroscopically measured. The wear depth was measured using a 3D coordinate measuring machine. The results showed that the wear and fatigue life in the FE analysis agree well with the experimental results.
When stamping ultra-high-strength steel (UHSS), the phenomenon of galling, which corresponds to a transfer of material from the sheet to the tool surface, occurs because of the high contact pressure between tool and workpiece. Galling leads to increased friction, unstable interface conditions, scratches on the sheet and the tool surfaces and, eventually, premature tool surface failures. Therefore, a simple and accurate evaluation method for tool scratching is necessary for the selection of tool material and coating, as well as for a better optimization of process conditions such as blank holder force and die radius. In this study, the pin-on-disc (PODT) and pin-on-flat surface (POFST) tests are conducted to quantitatively evaluate scratch-related tool life for stamping of UHSS. The variation of the friction coefficient is used as an indicator of scratch resulted from galling. The U-channel ironing test (UCIT) is performed in order to validate the results of the friction tests. This study shows that the POFST test provides a good quantitative estimation of tool life based on the occurrence of scratch.

Due to the complicated shape of the spider, the production method was changed from cold to warm forging. Finite element analysis was performed to predict the forging load and shape using the enclosed hydraulic die set. As the forging load increases due to the spider die volume, die stress analyses were performed to optimize the die design in order to reduce the die stress in various conditions. Large deformation while producing the complicated forging parts induces high forging load, which is one of the main parameters of the forging surface defects. The forging process was analyzed to find out the root cause of the surface defects generated during the spider production for various parameters, thereby revealing that the radius of die in the defect zone influenced the air trap depth, being the root cause of the surface defect. It was verified that die life was increased and the surface defect was eliminated by changing the die design during the mass production test.
