Development of Rapid Cooling System for Injection Mold (사출금형의 급속냉각시스템 개발)

  • The Injection molding is used more than 70% of total production in plastic products. The injection molding process has 4 processes such as filling, packing, cooling and ejecting. It spends most of times in the cooling process. Therefore, it is important to control the mold temperature in producing plastic products. The cooling system and time affect the product's quality and productivity. Especially, cooling time has about 60% of total injection cycle time. Therefore, we can improve a productivity by shortening cooling time. In this study, the rapid cooling system was developed and performed a efficiency test. This system could refrigerate coolant to $1^{\circ}C$ and had to need 10 minutes for normal operating. However, if response time of temperature controller and sensor will be increased, the performance of this system will increase.

  • 금속분말 쾌속조형법의 한 종류인 DMLS 공정은 사출성형품의 균일한 냉각이 가능한 3차원 냉각시스템을 포함한 코어, 캐비티 제작이 가능하다. 그러나, 코어 및 캐비티 내 미세형상의 경우 DMLS로 제작하기에는 난해하므로 별도 미세 절삭가공을 통해 제작할 필요가 있다. 따라서, 본 연구에서는 DMLS금형강 소재의 미세 절삭가공 특성을 분석하고자 하였으며, 이를 위하여 HIP 공정 적용 전 후 DMLS금형강 소재를 대상으로 미세 절삭가공 실험을 수행하고 버 발생 및 공구마모 경향을 분석하였다. 실험 결과 HIP 적용 전 시편이 강도 및 조직측면에서 미세 절삭가공에 상대적으로 유리함을 확인할 수 있었다.

Development of a Cooling Circuit Design System for Injection Molding Die of Vehicular Lamp (자동차 램프 사출금형 냉각회로 설계지원 시스템 개발)

  • The paper presents the development of a cooling circuit design system that automatically creates 3D cooling circuit on a given section plane conforming to design specifications, generates 3D solid model of cooling line segments defined on a 2D sketch plane, and verifies interference of 3D cooling channel with the molding die surface. The system was developed mainly for designing plastic injection molding die of vehicular lamp, which helps the mold designer to rapidly construct cooling circuits but also reduce designer's unintended mistakes by conforming to the dimensional design specifications. It is used by an injection molding die manufacturing company in Korea, and reported approximately 20% reduction of cooling channel design time.

  • In the present study, an evaluation technology for heating channel layout was investigated in SMC molding system design. Conventional design rules of cooling channel in injection molding process were applied to the present work. Finite element thermal analysis with ANSYSTM was performed to evaluate the temperature distribution of mold surface. SMC mold was manufactured to test the effect of a proposed heating channel layout system on the temperature distribution of mold surface and infrared camera was applied to a measurement of temperature. It was shown that infrared camera application was possible in a measurement of temperature distribution on mold surface.

  • Non-molding and welding line happen by the assembly of gas at the connector terminal. There is not good phenomenon of burr by increasing the over injection pressure, the temperatures of die and resin to prevent from them. Therefore, the connector mold to apply the vacuum molding system is developed in this study. The vacuum pressure is controlled systematically with the optimum conditions in the important ingredients of injection molding that are the temperatures of melting resin and die and cooling condition. The badness in charging is cleared by making a vacuum to non-charging part of the deep bottom part of each cavity. And the vacuum system to reduce the cycle time is applied as the study envelopment of molding work. So, the good product and the productivity improvement can be obtained in this study.

Optimum design of injection molding cooling system via boundary element method (경계요소법을 이용한 사출성형금형 냉각시스템의 최적설계)

  • The cooling stage is the very critical and most time consuming stage of the injection molding process, thus it cleary affects both the productivity and the part quality. Even through there are several commercialized package programs available in the injection molding industry to analyze the cooling performance of the injection molding coling stage, optimization of the cooling system has npt yet been accomplished in the literature due to the difficulty in the sensitivity analysis. However, it would be greatly desirable for the mold cooling system designers to have a computer aided design system for the cooling stage. With this in mind, the present study has successfully developed an interated computer aided design system for the injection molding cooling system. The CAD system utilizes the sensitivity analysis via a Boundary Element Method, which we recently developed, and the well-known CONMIN alforuthm as an optimization technique to minimize a weighted combination (objective function) of the temperature non-uniformity over the part surface and the cooling time related to the productivity with side constranits for the design reality. In the proposed objective function , the weighting parameter between the temperature non-uniiformity abd the cooling time can be adjusted according to user's interest. In this cooling system optimization, various design variable are considered as follows : (i) (design variables related to processing conditions) inlet coolant bulk temperature and volumetric flow rate of each cooling channel, and (ii) (design variables related to mold cooling system design) radius and location of each cooling channel. For this optimum design problem, three different radius and location of each cooling channel. For this optimum design problem, three different strategies are suffested based upon the nature of design variables. Three sample problems were successfully solved to demonstrated the efficiency and the usefulness of the CAD system.

  • The cooling system optimization for injection molds was studied with a response surface method in the previous research. It took so much time to find an optimum solution for a large product due to an extensive amount of calculation time for the CAE analysis. In order to use the optimization technique in the actual design process, the calculation time should be much reduced. In this study, we tried to reduce the number of design variables with the concept of the close relationship between the depth and the distance of cooling channels. The optimum ratio of the distance to the depth of cooling channels for a 2-dimensional problem was 2.0 so that the optimum ratio was again sought out for 4 industrial products. The major cooling effect of the injection molds for large products rely on baffle tubes. The optimum ratio of the distance to the depth for baffle tubes was 2.0 for the large products. The result enables us to reduce the number of the design variables by half in the cooling system optimization problem.
