  • In bulk metal forming processes prediction of tool life is very important for saving production cost and achieving good material properties. Generally the service life of tools in metal forming process is limited to a large extent by wear, fracture and plastic deformation of tools. In case of hot and warm forging processes, tool life depends on wear over 70%. In this study finite element analyses are applied to warm forging and hot forging by adopting suggested wear model. By comparision of simulation and real profile of die, suggested model is verified

  • The service life of tools in metal forming process is to a large extent limited by wear, fatigue fracture and plastic deformation. In warm forging processes wear is the predominant factor for operating lives of tools. To predict tool life by wear, Archard's wear model is generally applied. Usually hardness of die is considered to be a function of temperature in Archard's wear model. But hardness of die is a function of not only temperature but also operating time of die. To consider softening of die by repeated operations, it is necessary to express hardness of dies by a function of temperatures and operating time. By experiment of reheating of dies, die softening curves were obtained. Finally modified Archard's wear model in which hardness of die was expressed as a function of main tempering curve was proposed.

  • 열간단조 밀폐금형의 수명연장을 위한 빌릿의 소성변형 유동해석을 유한 요소법에 의하여 실시한 결과 임프레션 형상에 대한 수정설계를 수행하였고, 임프레션 표면 마멸부위의 보수방법을 육성용접에 의한 방법으로 금형을 재생하여 사용한 결과 개발 전의 3,0(H개 생산에서 개발 후 5,000개 양산되었을 때 임프레션 표면을 관찰하였더니 3,000개 정도에서 나타났던 마멸보다 얕은 마멸이 나타났다.

  • During the cold forming, due to high working pressure acting on the die surface, failure mechanics must be considered before die design. One of the main reasons of die failure in industrial application of metal forming technologies is wear. Die wear affects the tolerances of formed parts, metal flow and costs of process etc. The only way to control these failures is to develop methods which allow prediction of die wear and which are suited to be used in the design state in order to optimize the process. In this paper, the wear experiments to obtain the wear coefficients and the upsetting processes was accomplished to observe the wear phenomenon during the cold forming process. The analysis of upsetting processes was accomplished by the rigid-plastic finite element method. The result from the deformation analysis was used to analyse the die wear during the processes and the predicted die wear profiles were compared with the measured die wear profiles.

In elevated temperature forming processes wear is the predominant factor for tool operating life. To predict tool life by wear Achard's model is generally applied. Usually hardness of die is considered to be a function of temperature. But hardness of die is a function of not only tem-perature but also operating time of die. To consider softening of die by repeated operation it is necessary to express hardness of die by a function of a function of temperature and time. By experiment of reheating of die softening curve was obtained and applied to suggest modified Archard's Model in which hardness is a function of main tempering curve.

  • Evaluation of cutting condition is one of the most important aspect to improve productivity and quality. In this study, the wear and cutting characteristics(cutting force, acoustic emission signal and surface roughness) of ceramic cutting tool for hardened die material(SKD11) were investigated by experiment. Flank wear on relief face of tool was occurred more dominant than crater wear on rake face. Experiments were performed under the various cutting condition.

In this paper, the forming propcesses that involve cold forward extrusion and wire drawing were simulated by rigid plastic finite element method and its output were used for predicting die wear by Archard wear model. The simulation results were compared with the measured worn dies.

유한요소법에 의한 전단가공 금형의 마멸예측 (Prediction of Tool Wear in Shearing Process by the Finite Element Method)

  • In this paper the technique to predict tool wear theoretically in shearing process is suggested. The tool wear in the process affects the tolerances of final pans, metal flows and costs of processes. In order to predict the tool wear the deformation of workpiece during the process is analyzed by using non-isothermal finite element program. The ductile fracture criterion and the element kill method are also used to estimate if and where a fracture will occur and to investigate the features of the sheared surface in shearing process. Results obtained from finite element simulation, such as nodal velocities and nodal forces, are transformed into sliding velocity and normal pressure on tool monitoring points respectively. The monitoring points are automatically generated and the wear rates on these points are accumulated during the process. It is assumed that the wear depth on the tool surface is linear function of the lot sizes based upon the known experimental results. The influence of clearance between die and punch upon tool wear is also discussed.

  • This paper describes about the estimation method of die lift by wear and plastic deformation in hot forging process. The thermal load and the thermal softening are happened by the high temperature in hot forging process. Tool lift decreases considerably due to the softening of the surface layer of a tool caused by high thermal load and long contact time between tool and billet. Also, tool life is to a large extent limited by wear, heat crack and plastic deformation in hot forging process. Above all, the main factors which affects die accuracy and tool lift are wear and the plastic deformation of a die. The new developed technique for predicting tool life applied to estimate the production quantity for a spindle component and these techniques assist to improve the tool life in hot forging process.
