Die Design for the Hot Extrusion with TiB$_2$Insert (TiB$_2$ 인서트를 체결한 열간압출 금형설계 및 제작)

  • The use of ceramic inserts in hot extrusion dies offers significant technical and economic advantages over other forms of manufacture. In this paper, process simulation and stress analysis are thus combined during the design, and a data exchange program has been developed that enables optimal design of the dies taking into account the elastic deflections generated in shrink fitting the die inserts and that caused by the stresses generated in the process. The shrink fit analysis has been performed that enables optimal design of the dies taking into account the elastic deflections which generated in shrink fitting the die inserts and that caused by the stresses generated in the process and by using DEFORM software for process analysis. This data can be processed as load input data for a finite element die-stress analysis. Process simulation and stress analysis are thus combined during the die design. The stress analysis of the dies is used to determine the stress conditions on the ceramic insert by considering contact and interference effects under both mechanical and thermal loads. The results are compared with the experimental ones for verification.

  • In this paper, a longitudinal die insert fracture which occurred during cold forging of a high strength ball-stud with a sound die design nearly optimized empirically for relatively low strength material of SCM435 is introduced and the reason is revealed. A comparative study between SCM435 and ESW105 is quantitatively made using a thermoelastic finite element method for die structural analysis coupled with a forging simulator theoretically based on a rigid-plastic finite element method. It has been shown that the longitudinal die insert fracture caused from non-optimized value of shrink fit, emphasizing that the die optimal design is inevitable for cold forging of high strength materials.

  • The die design for hot forging was investigated for manufacturing precisely of scroll rotor made with Al-Si alloy. A scroll rotor is a non-symmetric 3-D shape part, having involute wraps. Disk-shaped billet of Al-Si alloy was extruded to wraps and boss simultaneously. Because the involute wraps is not axi-symmetric, the flow velocity and the stress of die is very much different at each portion. Moreover, the die in wraps portion is a cantilever beam and fractured. In this paper, the analysis of forming and die stress is investigated using the FEM tool, DEFORM-3D. The tensile strength of tool material is $250kg/mm^{2}$. From the analysis results, we can find the maximum principal stress of die is over the fracture strength and redesign the die. The prototype forged part is superior in net shaping and microstructure.

  • The use of hexagonal ceramic inserts for copper extrusion dies offers significant technical and economic advantages over other forms of manufacture. In this paper the data on the loading of the tools is determined from a commercial FEM package as the contact stress distribution on the die-workpiece interface and as temperature distributions in the die. This data can be processed as load input data for a finite element die-stress analysis. Process simulation and stress analysis are thus combined during the design and a data exchange program has been developed that enables optimal design of the dies taking into account the elastic deflections generated in shrink fitting the die inserts and that caused by the stresses generated in the process.   • 방전가공은 현재의 정밀 금형산업에서는 필수적인 가공방법이나, 공작물과 전극사이에서 방전이 발생할 때 고온고압의 플라즈마 상태에서 재료를 제거하는 메카니즘에 대한 해석은 아직도 많은 연구 대상이다. 방전가공은 기본적으로 3단계의 과정으로 구별할 수 있는데, 첫째 공작물과 전극의 간격과 기하학적 형상, 전압에 의해서 전계가 집중되어 절연체의 절연강도보다 초과하면 절연체가 이온화되어 방전이 시작된다. 둘째, 전극과 공작물이 통전이 되어 플라즈마 채널이 형성되면서 열에너지에 의하여 공작물이 용융 증발이 발생한다.(중략)

  • 사출성형은 열가소성수지의 가공법으로써 정밀도나 고품질의 제품을 효과적으로 생산하는데 널리 이용되며 플라스틱은 현재 광범위하게 사용되고 있는 공업재료 중의 하나이다. 과거에는 플라스틱을 일회용품 및 외장재로 사용하였다. 그러나 산업기술이 발전하며 플라스틱은 금속을 대체 할 수 있는 재료로서 사용할 수 있다는 인식의 변화로 점차 기계요소용 재료로 사용되고 있으며 기계요소용 재료로 사용됨에 따라 플라스틱 제품이 정밀한 부품으로 사용되기 위해서는 금형의 가공뿐만 아니라 사출성형 시 용융수지가 금형의 각 캐비티에 균형적으로 충전되는것이 요구된다. 이러한 요구조건을 만족하기 위해서는 각 캐비티의 가공치수는 매우 높은 정밀도를 유지해야 하며, 각 캐비티에서의 충전과 냉각도 동일한 상태를 유지해야 한다. 충전 불균형은 성형품의 품질에 큰 저해 요인으로서 플라스틱 제품의 치수성, 밀도, 외관품질, 강도 등에 불균일한 결과를 가져오는 요인으로 지적되고 있다. 실제로 충전 불균형은 충전 단계에서 런너 내에서 발생하는 불균일한 전단분포에 기인하여 발생되므로 점도변화에 영향을 주는 수지의 물성, 런너의 배열과 같은 외부 요인과 사출압력, 사출속도, 수지온도, 금형온도와 같은 성형공정 조건에 의한 요인에 의한 충전 불균형의 양상이 달라지게 된다. 본 연구는 다수 캐비티 금형에서 충전 불균형 현상에 대한 원인을 검토하고 실제로 사출성형을 실시하기 전 사출성형해석 소프트웨어를 이용하여 시뮬레이션을 하여 다수 캐비티에 대한 충전 패턴을 미리 예측하여 보았다.

  • Generally existing structure analysis was applied to elastic analysis basically in practice. Considering the nonlinear material and the nonlinear geometric to be a more precise analysis, for this reason, The necessity for a structual analysis have been constantly required. Therefore, after optimization is performed, designed a simple model which is applied the principle of nonlinear in this study, a structural analysis of existing experienced users, have a aims at presenting theory and a method in order to perform anyone the analysis easily. In this study, the proposed model applied to die ribs, Regarding the shear load, less strain and stress was generated but strength was sufficient. The initial strain and stress was reconfigured to fit the size and shape, A hyperstudy in conjunction with Abaqus with nonlinear structural analysis, revealed an acceptable maximum and minimum range of stress and under the conditions of minimum strain, the plate made with a constant increment. In the experimental models, the plate thickness was given a power of 40 Newton, according to the thickness of the press die through an iterative process. When the stress and strain was applied to the die thickness, 7-8mm thickness could be obtained by optimizing.

  • This paper describes the finite element analysis and die design change of spring retainer forging process to reduce the cold forging load and plastic forming stress concentration. Plastic deformation analysis was carried out in order to understand the forming process of workpieces and elastic stress analysis of the die set was performed in order to get basic data for the die fatigue life estimation. Cold forging die design was set up to each process with different four types analysis progressing, the upper and lower dies shapes with combination of fillets and chamfers shapes of cold forging dies. This study suggested optimal cold forging die geometry to reduce cold forging load. The design parameters of fillets and chamfers are selected geometry were selected to apply optimization with the DoE (design of experiment) and Taguchi method. DoE and Taguchi method was performed to optimize the workpiece preform shape for spring retainer forging process, it was possible to expect an increase in cold forging die life due to the 20 percentage forging load reduction.

  • In case of hollow cylinder extrusion using porthole die, the effects of extrusion parameters-temperature, the speed of extrusion, the shape of the die and mandrel-on metal flow in porthole die extrusion of aluminum have been investigated. However, there have been few studies about condenser tube extruded by porthole die. This study was designed to evaluate metal flow, welding pressure, extrusion load, tendency of mandrel deflection according to variation of chamber length. in porthole die. Estimation was carried out using finite element method. Porthole die is analyzed in as non-steady state. Analytical results provide useful information the optimal design of porthole die.

  • The characteristics of the tool system give many effects into the costs and qualities for the finished components. Therefore, a tool life is one of the important issues on cold forging industry. However, since variables related with tool life are many complicated, the studies for solution should be investigated by the systematic research approach. In this study, heat-treatment of tool material is investigated to improve the tool life. Deep cryogenic treatment of tool steel is very efficient to improve the wear resistance due to the fine carbide. And, it is investigated that the shape and dimension of tool give effect into both tool life and quality of forged product.
