Finite Element Simulation and Experimental Study on the Electrochemical Etching Process for Fabrication of Micro Metal Mold (미세금형 가공을 위한 전기화학식각 공정의 유한요소 해석 및 실험결과 비교)

  • To fabricate a precise micro metal mold, the electrochemical etching process has been researched. We investigated the electrochemical etching process numerically and experimentally to determine the etching tendency of the process, focusing on the current density, which is a major parameter of the process. The finite element method, a kind of numerical analysis, was used to determine the current density distribution on the workpiece. Stainless steel(SS304) substrate with various sized square and circular array patterns as an anode and copper(Cu) plate as a cathode were used for the electrochemical experiments. A mixture of $H_2SO_4$, $H_3PO_4$, and DIW was used as an electrolyte. In this paper, comparison of the results from the experiment and the numerical simulation is presented, including the current density distribution and line profile from the simulation, and the etching profile and surface morphology from the experiment. Etching profile and surface morphology were characterized using a 3D-profiler and FE-SEM measurement. From a comparison of the data, it was confirmed that the current density distribution and the line profile of the simulation were similar to the surface morphology and the etching profile of the experiment, respectively. The current density is more concentrated at the vertex of the square pattern and circumference of the circular pattern. And, the depth of the etched area is proportional to the current density.

  • Mold industry has the difficulty to employ young people as the successors of the skilled workers, because it has been regarded as a 3D-jobs(dirty, difficult, and dangerous). To overcome this situation, thus, manufacturing technologies maintained in the factory should be systemized, and engineering systems should support unskilled workers to do their jobs without any difficulty. As a research of developing the supporting system, this study proposes a decision support system that facilitates unskilled workers to easily select high quality NC-data, as well as to increase productivity. The proposed system is assumed to follow a CAM operation scenario that consists of next three steps: 1) identifying several process plans and enumerating feasible unit machining operations (UMOs) from material and part surface information, 2) creating all feasible NC-data based on UMOs using a commercial CAM system, 3) selecting the best NC data among the feasible NC data using four screening criteria, such as machining accuracy, machining allowance, cutting load, and processing time. A case study on the machining of a camera core mold is provided to demonstrate the proposed system.

  • This paper describes a research work of developing computer-aided design of lead frame, semiconductor, with blanking operation which is very precise for progressive working. Approach to the system is based on the knowledge-based rules. Knowledge for the system is formulated from plasticity theories, experimental results and the empirical knowledge of field experts. This system has been written in AutoLISP on the AutoCAD using a personal computer and in I-DEAS Drafting Programming Language on the I-DEAS Master Series Drafting with Workstation, HP9000/715(64) and tool kit on the ESPRIT. Transference of data among AutoCAD, I-DEAS Master Series Drafting, and ESPRIT is accomplished by DXF(drawing exchange format) and IGES(initial graphics exchange specification) methods. This system is composed of six modules, which are input and shape treatment, production feasibility check, strip-layout, die-layout, modelling, and post-processor modules. The system can design process planning and Die design considering several factors and generate NC data automatically according to drawings of die-layout module. As forming process of high precision product and die design system using 2-D geometry recognition are integrated with technology of process planning, die design, and CAE analysis, standardization of die part in die design and process planning of high pression product for semiconductor lead frame is possible to set. Results carried out in each module will provide efficiencies to the designer and the manufacturer of lead frame, semiconductor.

  • Recently, plastic screws have replaced metal screws because of the former's light weight, thermal and electrical insulating properties, and anticorrosion characteristics. Plastic screws are usually produced by injection molding, which involves material shrinkage during the solidification of the polymer. This shrinkage results in the degeneration of the dimensional accuracy. In the present study, the effect of injection-molding conditions on the dimensional accuracy of plastic screws was investigated through a numerical simulation of injection molding; on the basis of this simulation, we could determine the mold-design parameters. The design of experiment was applied in accordance with the numerical analysis in order to optimize the injection-molding conditions with a view to improving the dimensional accuracy of the precision plastic screw.

  • The modularization accomplished a big contribution in cost down and assembly-time shortening and the quality increase. But few improvements were made to this design largely due to the inflexibility of steel. In recent years, door modules made of PP-LFT material is manufactured using injection molding method. As a result, the plastic door modules allow more flexibility of door shape and become lighter. Warpage is generally large in the molded plastic door carrier plate due to the limitation of gate location and the fiber orientation. So after a few test injection the mold compensation processing for the improvement of an assembly characteristic. This research was performed to determine the factors that contribute to warpage for a injection-molded door carrier plate and presented differences in three mesh types of meshing method and its results. as a result we can improve process of tooling modification can reduce process of trial and error.

  • Recently the improvement in vehicle performance trend to increase in accordance with the weight of this part. Outer tie rod is small when compared to the other vehicle part by weight, but there is a need to reduce the weight of the outer tie rod in order to improve fuel efficiency of the vehicle. Therefore, from previous studies, a model of outer die rod is proposed using Design of Experiments and Meta model satisfying the buckling performance. Outer tie rod are manufactured through forging process, in this study, we compare the size of the forming load in accordance with the change in the moving speed through the die forging analysis of the outer tie rod on the basis of the actual molding process.

  • In this study, a variety of industrial gears, shafts, chains, rollers, mold, etc. are widely used inautomotive steel carbon steel for machine structural SM45C typical material used for the experiments. In order to cure the surface of the test piece after the rough grinding and fine grinding was performed in order polishing. Perform the surface hardening of SM45C lacal area by using a diode laser. The output of the laser diode and the feed rate to the process variable. Micro-hardness testing, microstructure testing, scanning electron microscope testing(SEM), the heat input to the analysis. After analyzing the experiment to compare the mechanical properties of the material. When using a diode laser to assess the soundness of the surface hardening. Accordingly, the process for deriving the optimum demonstrate the feasibility.

A Study on Improvement of 100 Tons Toggle Injection Molding Machine's Weight Using Numerical Analysis (수치해석을 이용한 토글식 100톤 사출성형기의 중량 개선에 관한 연구)

  • Nowadays, three-dimensional computer added design(3D CAD) tool are widely and actively used for design of mechanical machine. Because using the tool is more effective to understand design concept and to collaborate with other operation than using two-dimensional design tool. In this study, the 3D CAD tool which is called I-DEAS was applied for three-dimensional modeling of main parts and assembling of modeled parts for identification the entire shape of a injection molding machine. In addition, a study was also performed regarding reduction for the weight of main plates for saving production cost and energy in the machine. A finite element method(FEM) program in I-DEAS tool was used for the improvement study. First, the current main plates were structural analysed and then the plate deformations, weak regions and stress distributions were graped. By the FEM results, the 2nd improved designing of the plates was conducted such as reinforcement or slimming of the plate wall thickness. The 2nd structural FEM was performed for verification of the redesigned plates and then the FEM results were compared with the 1st FEM's result. The weight of the main plates were averagely reduced approximately 3 - 7%. By these results, it was seemed that the improved plates have a useful availability.

A Study on Structural Safety and Advanced Efficiency for a Drywell Type Reducer (누유방지형 감속기의 구조적 안전성 및 토크효율 향상에 관한 연구)

  • The reducer of the mixer is one of the main parts of the processor used for water and wastewater treatment. In this study, an advanced reducer with a drywell structure was developed in order to prevent oil leakage during operation in the field. During the development of the advanced reducer prototype, a mockup, a metal mold, and a cast were made using CAD and a CNC machine. The structural safety of the reducer prototype's lower housing (drywell structure) was checked using the ALGOR commercial FEM analysis code, which yielded a von Mises stress of about 123 N/mm2, which is below the yield stress of 250 N/$mm^2$, and a natural frequency of about 650-700 Hz. In addition, the torque transmission efficiency for the advanced prototype was 95.87%, which is about 8% more than that found in a previous study, 88.45%, and the sound level was below 75 dB. Furthermore, no oil leakage or abnormal sound or vibration occurred. Therefore, an optimally designed advanced reducer prototype has been successfully developed.

  • The classical computer numerical control (CNC) machine is widely used for mold making in various industries. However, while improving the process, it has a negative effect on production quality and worker safety. As a result, the complaints of workers have increased and production quality has decreased. Therefore, we found optimizing cutting conditions to mold industrials for cutting conditions commonly used. However, the problem is the insert tool geometric modeling. In this study, the modeling of an insert tool was performed using the Solidworks program. The insert tool model was imported into the analysis application AdvantEdge, which predicted cutting forces, tool stress, and temperature.
