A Study on Deflection Model and Characteristics in Flexible Ball End Milling Process (유연성이 있는 볼 엔드밀 공구의 처짐 모델과 절삭성에 대한 연구)

  • 본 연구에서는 비교적 강성이 약한 볼 엔드밀 공구에 있어서 처짐으로 인한 그 가공 특성을 알기 위하여, 변화된 칩 두께 및 처짐 모델로부터 절삭력을 예측하며 또한 절삭력에 의한 공구의 처짐으로 인하여 공구의 플랭크 부위와 공작물간의 발생하 는 간섭 특성을 고찰하고, 이러한 특성이 절삭성과 가공 오차에 미치는 영향을 실험을 통하여 분석하여 본다.

  • 정면밀링은 급속 가공을 매우 효율적으로수행할 수 있기 때문에 널리 사용되고 있다. 그러나 밀링커트는 단속 절삭 공구로서 절삭날의 단속절삭작용에 의한 변동적삭력과 여러날의 동시가공에의한 절삭력의 교란 때문에 절삭성이 기계가공에 문제가 되어 왔다. 이러한 문제점들을 해결하기 위하여 기계설계자들은 절삭 력의 교란에 의하여 일어나는 진동을 줄이기 위하여 기계구조의 강성을 증가시켰으나 이것은 비용이 많이 들게 되므로 공구 형상을 개선하여 안정된 절삭을 시도하였다. 본 연구에서는 절삭력 모델을 이용하여 변위 발생의 원인인 절삭력변동을 최소로 하는 커터의 형상을 3차원으로 최적 설계하였다. 최적 설계 제작된 공 구와 재래식 공구를 사용하여 절삭력, 공구수명, 표면조도를 측정하였다. 최적 설계 제작된 공구와 재래식 공구에 의하여 측정된 결과들을 비교 검토하여개발된 공구의 절삭특성을 규명하였다.

Surface Generation in End Milling considering Tool Deflection (엔드밀 가공시 공구변형을 고려한 표면형성 해석)

  • End milling operation is very important in machining precision components. Deterioration of surface roughness and surface geometry will cause more process for surface finishing. According to the feed rate and the cutting edge geometry, the cusp which is geometrically uncut surface is determined. To reduce the cost for dinishing operation after end milling, the cusp must be remaianed in small size as possible. Due to the cylindrical type of the end mill, tool deflection is one of the main problems in surface generation. The cutting resistance and the rigidity of the end mill will determine the size of tool deflection. One more important factor which deteriorate surface quality comes from the error in manufacturing end mills. Run-out of end mill which is the difference of the radius of each cutting edges will produce the difference of the cusp size in every rotation of end mill. These three major factors to the surface quality will be analized and the result will be compared with experimental ressult.

The chatter vibration in metal cutting using the low stiffness tool (저강성 공구를 이용한 절삭에서의 채터 진동)

  • A mathematical model is developed for determination of the dynamic cutting force from static cutting data. The dynamic cutting force is analytically expressed by the static cutting coefficient and the dynamic cutting coefficient which can be determined from the cutting mechanics. The proposed model is verified by the chatter stability charts. A good agreement was shown between the stability limits predicted by the theory and the critical width of cut determined by experiments. The static cutting coefficient dominates high speed chatter stability, while the dynamic cutting coefficient dominates low speed chatter stability.

Practical Turret Stiffness Calculation Model to Modify Lathe Structure (선반 구조변경을 위한 현장용 공구대 강성계산모델)

  • In this research, a practical stiffness calculation method is developed and applied for modifying the height of the headstock, turret, and tailstock of a CNC lathe to enlarge the turntable diameter. The casting structure is assumed to be a rigid body and the linear motion element to be an elastic spring to simplify the turret stiffness calculation model. The stiffness of the sliding guide and ball screw of the original lathe is measured with a push tester and LVDT sensor, and the turret stiffness of the modified lathe is predicted and compared with experimental results to verify the model. The measured stiffness of the original turret is $0.17kN/{\mu}m$ and that of the modified turret is $0.11kN/{\mu}m$, i.e., an 18% difference from the predicted result. The verified stiffness calculation model can be used to develop another modified lathe.

Determination of the Static Rigidity of the End Mill Using Neural Network (신경망을 이용한 엔드밀의 정적 강성 결정)

  • The deflection of an end mill is very important in machining process and cutting simulation because it affects directly workpiece accuracy, cutting force, and chattering. In this study, the deflection of the end mill was studied both experimentally and by using finite element analysis. And the moment of inertia of cross sections of the helical end mill is calculated for the determination of the relation between geometry of radial cross section and rigidity of the tools. Using the Bernoulli-Euler beam theory and the concept of equivalent diameter, a deflection model is established, which includes most influences from tool geomety parameters. It was found that helix angle attenuates the rigidity of the end mill by the finite element analysis. As a result, the equivalent diameter is determined by tooth number, inscribed diameter ratio, cross sectional geometry and helix angle. Because the relation betweem equivalent diameter and each factor is nonlinear, neural network is used to decide the equivalent diameter. Input patterns and desired outputs for the neural network are obtained by FEM analysis in several case of end milling operations.

  • Prediction performances by Einstein's equation of diffusivity, Peskin's model, Three-Equation model, Four-Equation model and Algebraic Stress Model, have been compared by analyzing twophase (air-solid) turbulent jet flow. Turbulent kinetic energy equation of dispersed phase was solved to investigate effects of turbulent kinetic energy on turbulent diffusivity. Turbulent kinetic energy dissipation rate of particles has been considered by solving turbulent kinetic energy dissipation rate equation of dispersed phase and applying it to turbulent diffusivity of dispersed phase. Results show that turbulent diffusivity of dispersed phase can be expressed by turbulent kinetic energy ratio between phases and prediction of turbulent kinetic energy was improved by considering turbulent kinetic energy dissipation rate of dispersed phase for modelling turbulent diffusivity. This investigation also show that Algebraic Stress Model is the most promising method in analyzing gas-solid two phases turbulent flow.

  • Shortly after tunnel boring machine (TBM) was introduced in the tunneling industry, the use of TBM has surprisingly increased worldwide due to its performance together with the benefit of being safely and environmentally friendly. One of the main cost items in the TBM tunneling in rock and soil is changing damaged or worn cutters. It is because that the cutter change is a time-consuming and costly activity that can significantly reduce the TBM utilization and advance rate and has a major effect on the total time and cost of TBM tunneling projects. Therefore, the importance of accurately evaluating the cutter life can never be overemphasized. However, the prediction of cutter wear in soil, rock including mixed face is very complex and not yet fully clarified, subsequently keeping engineers busy around the world. Various prediction models for cutter wear have been developed and introduced, but these models almost usually produce highly variable results due to inherent uncertainties in the models. In this study, a case study of design and construction of disc cutter change is introduced and analyzed, rather than proposing a prediction model of cutter wear. As the disc cutter is strongly affected by the geological condition, TBM machine characteristic and operation, authors believe it is very hard to suggest a generalized prediction model given the uncertainties and limitations therefore it would be more practical to analyze a real case and provide a detailed discussion of the difference between prediction and result for the cutter change. By doing so, up-to-date idea about planning and execution of cutter change in practice can be promoted.
