Influence of CBN Tool Geometry on Cutting Characteristics of High Hardened Steel (CBN 공구의 형상이 고경도강의 절삭특성에 미치는 영향)

  • The purpose of this investigation is experimentally to clarify the machinability and optimum tool geometry on milling of hardened STD11 steel. In the finish process office milling of high hardened STD11 steel by CBN tool, the optimum tool shape is suggested, which can minimize the tool fracture and chipping by impact. It is measured that cutting farce, tool wear and surface roughness generated during single-insert face milling using various geometric CBN tools. It has been found that the optimal chamfer angle of CBN tool is about -$25^{\circ}C$ and the suitable chandler width is 0.2mm. The nose radius of tool is the most excellent at 1.2mm in the viewpoint of tool wear and surface roughness.

  • The cutting characteristics of hardened steel(AISI 52100) by PCBN tools is investigated with respect to cutting force, workpiece surface roughness and tool flank wear by the vision system. Hard Owning is carried out with various cutting conditions; spindle rotational speed, depth of cut and feed rate. Backpropagation neural networks(BPNs) are used for detection of tool wear. The input vectors of neural network comprise of spindle rotational speed, feed rates, vision flank wear, and thrust force signals. The output is the tool wear state which is either usable or failure. The detection of the abnormal states using BPNs achieves $96.8\%$ reliability even when the spindle rotational speed and feedrate are changed.

  • The cutting characteristics of hardened steel by a PCBN tool is investigated with respect to workpiece surface roughness, cutting force and tool flank wear of the vision system. Backpropagation neural networks (BPNs) were used for detection of tool wear. The neural network consisted of three layers: input, hidden and output. The input vectors comprised of spindle rotational speed, feed rates, vision flank wear, and thrust force signals. The output was the tool wear state which was either usable or failure. Hard turning experiments with various spindle rotational speed and feed rates were carried out. The learning process was performed effectively by utilizing backpropagation. The detection of the abnormal states using BPNs achieved 96.4% reliability even when the spindle rotational speed and feedrate were changed.

고속도강에 Ti/W 복합중간층을 이용한 나노결정질 다이아몬드 코팅

  • 나노결정질 다이아몬드(Nanocrystalline Diamond: NCD) 박막은 고경도와 낮은 마찰계수를 가지고 있어 고속도강과 같은 절삭공구 위에 코팅하여 공구의 성능 향상을 도모하고자 하는 노력이 있어 왔다. 그러나 NCD 박막의 잔류응력이 크고, 철계금속에는 NCD가 증착되지 않는다는 문제점이 있다. 잔류응력 완화와 다이아몬드 핵생성을 위하여 제3의 중간층 재료가 필요하다. 본 연구에서는 Ti과 W을 중간층으로 하여 고속도강(SKH51)에 NCD 박막을 코팅하고 기계적 특성을 비교하였다. 고속도강 위에 DC 마그네트론 스퍼터를 이용하여 2 ${\mu}m$ 두께의 Ti 또는 W 중간층을 증착하고, 그 위에 Microwave Plasma Chemical Vapor Deposition (MPCVD) 방법으로 NCD 박막을 2 ${\mu}m$ 두께로 코팅 한 것과 Ti, W순으로 각각 1 ${\mu}m$ 두께로 증착 후 그 위에 NCD 박막을 2 ${\mu}m$ 두께로 코팅 한 시편을 비교하였다. 세 가지 종류의 시편에 대하여 FESEM을 이용하여 표면과 단면의 형상을 관찰하였고, XRD와 Raman spectroscopy를 통해 NCD 박막의 결정성을 확인하였다. 그리고 Tribometer를 이용해 코팅된 박막의 내마모성을 비교하였으며 Rockwell C Indentation test를 이용하여 접합력을 비교하였다. 연구 결과 Ti/W 복합중간층 위에 코팅된 NCD의 접합력이 가장 우수하였으며 그 다음 W, Ti 순으로 나타났다. NCD와 고속도강의 큰 열팽창계수 차이가 복합중간층으로 인해 줄어들고 잔류응력이 완화되어 접합력이 향상되는 것으로 여겨진다.

  • High speed machining (HSM) can reduce machining time with the high metal removal rate by high speed spindle and feedrate. This paper supports HSM technology using the small size tool with the optimal tool path generation and modification of tool change. The optimum tool path is generated to reduce cutting length of cavity pattern and change the cutting tool for preventing the tool breakage by wear. The tool path is modified with the experiment data of tool wear and breakage to support tool change on reasonable time. The result can contribute to HSM technology of high hardness materials using the small size end-mill.

  • New materials widely used for automobile related industry, aircraft, space development area are mostly high hardness materials. The hardness value of some hardened materials is over HRC45 and machining of this hardened materials is called as hard turning. Hard turning has its advantage on processing flexibility, cycle time and tool cost reduction. Also this process obtains high efficiency in processing and precise surface roughness through application of the CBN tools. In hard turning process with CBN tool, surface integrity is the important factor for considering the design of machine part and component under high stress and load conditions. A purpose of this study is to analyze optimal condition in hard turning process of AISI 52100 steel (HRC62) with high CBN and low CBN on turning characteristics, tool wear mechanism comparison and surface integrity.

금속중간층을 이용한 나노결정질 다이아몬드 박막 코팅

  • 나노결정질 다이아몬드(Nanocrystalline Diamond: NCD) 박막은 고경도와 낮은 마찰계수를 가지고 있어 초경합금이나 고속도강과 같은 절삭공구 위에 코팅하여 공구의 성능 향상을 도모하려는 노력이 있어 왔다. 그러나 NCD 박막의 잔류응력이 크고, 초경합금과 철계 금속에 NCD가 증착되지 않는다는 문제점이 있다. 따라서 잔류응력 완화와 다이아몬드 핵생성을 위하여 제3의 중간층 재료가 필요하다. 본 연구에서는 W과 Ti을 중간층으로 하여 초경합금(WC-Co)과 고속도강(SKH51)에 NCD 박막을 코팅하고 기계적 특성을 비교하였다. 초경합금 또는 고속도강기판 위에 W 또는 Ti 중간층을 DC magnetron sputter를 이용해 각 1 ${\mu}m$의 두께로 증착하고 그 위에 MPCVD (Microwave Plasma Chemical Vapor Deposition)를 이용해 NCD 박막을 2${\mu}m$의 두께로 코팅하였다. FESEM을 이용하여 표면과 단면의 형상을 관찰하였고, XRD와 Raman spectroscopy를 통해 NCD 박막의 결정성을 확인하였다. 그리고 tribology test를 실시하여 코팅된 박막의 내마모성을 비교하였으며, Rockwell C indentation test를 이용하여 밀착력을 비교하였다. 초경합금에 적용 시, W이 Ti보다 중간층으로서 더 우수한 것으로 나타났으며 이는 열팽창계수 차이에 의한 잔류응력의 차이에 의한 것으로 여겨진다. 중간층 두께에 따른 박막의 기계적 특성 변화를 알아보기 위해 W 중간층의 두께를 1, 2, 4 ${\mu}m$로 변화를 주었다. 중간층 두께가 2 ${\mu}m$ 이상일 때 박막의 밀착력이 증가되는 것으로 나타났다. 고속도강 위에 같은 방법으로 1 ${\mu}m$의 W 또는 Ti 중간층 위에 2 ${\mu}m$의 NCD 박막을 코팅한 시편들은 초경합금에 코팅한 것과 달리 두 시편 모두 낮은 밀착력을 나타내었다. 열팽창계수 차이에 의한 잔류응력을 완화하기 위해 고속도강에 W/Ti 복합박막을 중간층으로 Ti, W순으로 각각 1 ${\mu}m$ 두께로 증착 후 그 위에 NCD 박막을 2 ${\mu}m$ 두께로 코팅 한 후 특성을 비교하였다. Ti/W 복합 중간층 위에 코팅된 NCD 박막의 밀착력이 W 혹은 Ti 단일 중간층에 코팅된 박막에 비해 우수한 것으로 나타났다. 그러나 실제 공구에 적용하기에는 박막의 밀착력 개선이 요구되며 이를 위해서 더 연구가 필요하다.

Ball Screw Cutting of Hardned Steel (고경도강의 나사선삭)

  • ball screw is a critical machine component which dictates the precison of a given machine tool. The conventional manufacturing method requires the heat treated ball screw to be ground to its final dimensions. This study looks into the the feasibility of replacing the grinding process with a simpler process, namely threading on NC lathe. The purpose is to reduce the capital investment as well as production time in the manufacture of ball screws. Ceramics and CBN cutting tools are compared with respect to their ability to machine hardened steel. It is shown that CBN tools can be successfully utilized to machine precision ball screws with superior suface qualities.

  • In modern manufacturing industry such as aerospace, vehicle and die/mold industry, the high hardness malarial which is remarkable in aspects of durability is effectively used. The high-speed and precision machining technology has been applied in these fields. In this study, efficient sensors in high-speed machining by observing similar tendency through comparing cutting force with AE signal, gap sensor signal and accelerometer signal are selected, and machinability of high-speed machining is experimentally evaluated. We performed a basic research for sensing system construction to monitor a machine tool and machining condition.

  • High strength steels are widely used as tribo-materials in the field. Previous study revealed that for mild steel, the states of strain on the worn surface measured by X-ray diffraction has a good relationship with the state of wear. The objective of this study is to identify the relationship between the state of strain on the worn surface and the state of wear in high strength steels. Sliding wear tests were carried out using several hardened steels. X-ray diffraction tests were conducted to analyze the state of strain on the worn surface during wear. The experimental results indicated that the state of strain on worn surface in the hardened steel shows the same tendency as in the mild steel. It is clear that change of half value width on the worn surface as a function of sliding speeds is broadly similar in shape to wear characteristics curve and its magnitude has a good relationship with the wear rate at two different wear modes in the hardened steel.
